Set Up the Workspace Before You Touch a Fitting
Fuel work rewards preparation more than speed. Roll the 2023 TRX520 Foreman outside, or open the shop up front and back, before anything comes apart. Gasoline vapor is heavier than air and slides down to floor level, where it lingers, so ventilation low in the room is what protects you. An open window above the bench does very little.
Shut down anything with a flame or a pilot light in the same space. Move battery chargers, angle grinders, and hot work lights well clear. Put a fire extinguisher on the floor within arm's reach rather than on a shelf across the shop. Wear nitrile or rubber gloves, because gasoline pulls the oils out of your skin and passes through it easily, and add eye protection since a pressurized fitting can spit when it releases.
Understanding This Foreman's Fuel Delivery
The 2023 TRX520 Foreman uses Honda's programmed fuel injection, not a carburetor. An electric pump sits inside the fuel tank and pushes fuel forward through a pressurized hose to the throttle body. There is no petcock under the tank, which means nothing to rotate to the off position and no gravity feed that stops when you close a valve.
The practical consequence is that the line stays pressurized after the engine dies, sometimes for a long while. It has to be depressurized deliberately. Add to that the fuel filter being housed inside the tank with the pump module rather than clipped inline where you can reach it, and the scope of this job is clear: you are replacing hose, and the filtration side stays sealed up in the tank.
How Fuel Line Deteriorates
Hose failure is a slow chemistry problem, not a wear problem. Over the years the plasticizers that keep fuel line supple migrate out of the rubber, and the wall goes from flexible to stiff. A stiff hose no longer absorbs the heat cycles from the engine or the flex the chassis takes crossing ruts and washboard, and those loads start opening fine cracks. The first places to check are the bends and the short section right where the hose slides onto a barb.
Dry regional air accelerates the whole process, drawing moisture out of the hose wall and hardening it years earlier than a machine kept in humid country. Meanwhile ethanol-blended gasoline goes to work on the bore, attracting water and breaking down the inner liner, then leaving varnish and gum behind whenever the quad sits unused for a stretch. That two-sided attack explains why a line can pass a quick glance and still be feeding debris toward the injector.
What a Failing Line Looks and Smells Like
- A puddle or damp streak on the frame or floor under the tank after the machine has been parked
- A gasoline smell that hangs around the quad, sharpest right after you shut it off
- Surface crazing, a glassy hard feel, or a soft swollen spot near a fitting
- Bogging under load, a lean stumble at higher rpm, or symptoms that mimic running out of fuel
- Dirt caked in a ring at a joint where fuel has seeped and dried repeatedly
Since the supply side is pressurized on this model, a pinhole often mists and evaporates instead of dripping. A strong smell with a clean floor beneath is still worth chasing down.
Tools and Parts Worth Having on Hand
- Replacement hose rated for injection pressure, matched to the original inside diameter
- Fresh clamps in the correct style and size, or a small clamp kit
- Line-clamping pliers, since there is no fuel valve to close on this machine
- A quick-connect release tool if the tank outlet uses a locking coupler
- A lidded fuel-rated drain container and a funnel
- Metric sockets, a Phillips driver, a sharp blade, and a stack of clean rags
Getting the Old Hose Off Cleanly
Relieve the pressure before anything else. Pull the fuel pump fuse, crank the starter for a second or two until the engine stalls, turn the key off, then disconnect the battery negative cable. That disconnect matters on an electric shift Foreman, where you do not want the shift actuator cycling while your hands are in the fuel plumbing.
Remove the seat and the plastics covering the tank outlet and the run forward. Slide the drain pan into place and hold a rag over the fitting as it opens, because residual fuel remains in the hose even with pressure gone. Push clamps well back along the hose before you disturb the joint. For a locking coupler, squeeze the tabs squarely and pull straight off; prying sideways cracks collars that have gone brittle with age and heat.
Twist each end gently to break the varnish bond before pulling it free, and if the hose is welded on by years of fuel residue, slit it lengthwise and peel it away rather than stressing the barb. Trace the routing while the old line is still in position and take a photo of every clip. This is a 4x4 chassis carrying power steering hardware, so the hose navigates around the front differential and additional frame structure that a two-wheel-drive machine does not have, and the replacement needs to follow the identical path.
Installation and the Final Leak Check
Cut the new hose to the same length as the old one, with square ends, and push each end fully onto its barb until it bottoms out. Do this dry. No grease, no oil, no silicone, because any lubricant on a sealing face gives pressurized fuel a route past the clamp. If the fit resists, dip the hose end in hot water for thirty seconds to soften it, then seat it.
Position new clamps just behind the raised bead on each fitting and tighten evenly, firm without crushing. Where the machine uses a self-locking quick-connect, push until it clicks and tug to confirm the latch, adding no clamp. Reseat the hose in its original guides so it stays clear of the exhaust and the front driveline.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle pressurizes the line and lets you examine both joints on dry surfaces. Wipe with a clean rag, inspect again, then start the engine and check at idle and with a few throttle blips. After several minutes of dry running, reinstall the bodywork, take a short ride, and look once more while everything is hot. If fuel delivery is still soft with new hose fitted, the in-tank pump and filter module is the next component to assess.
