Getting a New Fuel Hose Onto a 2023 TRX250 Recon

Access is the part of this job most owners worry about, and on a 2023 TRX250 Recon it turns out to be the easy part. Two pieces of bodywork put the entire fuel path in front of you, which is why this repair belongs on the list of things worth doing yourself.

Opening Up the Left Side

Start by lifting the seat off, then remove the left side panel. That exposes the tank outlet, the fuel valve, and the length of hose dropping toward the carburetor. Because the Recon is a 2WD machine with a solid rear axle and no front differential, nothing large sits between the tank and the engine to complicate the route. The hose follows a short arc through a clip or two, and you can usually trace it end to end without a mirror. Four-wheel-drive utility quads make you feel around extra housings and crossmembers; here the run is genuinely open.

Take a moment with the machine open to study where the hose sits relative to the exhaust header and the shift linkage. Those two clearances are what the routing clips exist to protect, and getting the new hose back into the same path is what keeps it from chafing later.

Carburetor, Petcock, and No Pump

The 2023 Recon uses a carburetor on its 229cc air-cooled single. There is no fuel pump, no pressurized line, and no relay or fuse to pull before you begin, which removes the pressure-relief step that injected quads demand. A petcock under the tank gives you ON, OFF, and reserve, so shutting off fuel is a single twist. The hose is retained by ordinary clamps at both ends instead of self-locking quick-connect couplers, and the float bowl on the carburetor has a drain screw that lets you dump the standing fuel before anything comes apart.

What Ages the Rubber

Hose failure builds up slowly from both sides of the wall. Externally, heat off the air-cooled cylinder plus filtered sunlight cook the plasticizers out of the compound. The hose gradually stiffens, takes on a glazed look, and cracks first at the tightest bend. Machines living in dry climates get there faster, since low humidity steadily pulls moisture from the rubber and hardens it from the surface inward.

Internally, ethanol-blended fuel is the culprit. E10 holds water, and a Recon left standing for a season keeps that mixture in contact with the liner, softening it and leaving gum behind. The two effects together produce a hose that is brittle where you can see it and swollen where you cannot, which is why replacement intervals track calendar years rather than odometer readings.

Trouble Signs to Take Seriously

Run down this list whenever the machine feels off or smells wrong:

  • Fuel odor lingering long after the engine has cooled
  • A wet ring or small puddle beneath the left side of the engine
  • Fine cracking, a chalky surface, or hose that feels rigid when pinched
  • A dust-caked band at a clamp, which is dried fuel from a slow seep
  • Bogging on climbs, a lean surge, or an engine that acts out of gas with fuel in the tank

The running symptoms deserve as much weight as the leak symptoms. With gravity as the only delivery force, a hose that has closed down internally will still support idle and then starve the carburetor the moment you ask for sustained throttle.

Tools and Gasoline Discipline

Collect this before you touch a fitting:

  • Fuel-rated hose in the Recon original inside diameter
  • Fresh spring clips or small worm-gear clamps
  • Gloves and eye protection
  • An approved fuel container plus a drain pan
  • Line-clamping pliers as backup if the petcock weeps past OFF
  • Screwdriver, sockets, razor knife, rags, and a light

Gasoline vapor sinks. It pools on the floor and drifts toward whatever ignition source is nearest, whether that is a water heater pilot, a charger, or a shop heater. Work outdoors or with the door open at ground level, let the engine cool completely, and lay used rags outside to dry rather than closing them in a can.

Out With the Old, In With the New

Turn the petcock to OFF. Position the drain pan under the carburetor, back out the float bowl drain screw, and let the bowl empty through its tube so the fuel level drops below the hose. Retract both clamps, then twist each hose end on its barb to break the varnish bond before pulling. Hardened ends should be slit lengthwise with the razor and peeled off — prying at the petcock spigot or the carburetor inlet risks cracking parts that cost many times what the hose does.

Cut the replacement to match the old piece for length, then push each end on dry until it bottoms out against the fitting shoulder. Keep grease, oil, and silicone completely off the barbs; lubricant creates a seep path and lets the hose creep off under vibration. Hot water for half a minute makes a tight end cooperate. Set each clamp behind the fitting bead, tighten evenly without crushing the rubber, and route the hose back through its original clips.

Confirming the Repair Holds

Close the float bowl drain screw and turn the petcock to ON. Watch both joints for a full minute while the bowl fills, then wipe the whole area dry with a clean rag so fresh seepage shows immediately. Start the engine and inspect again at idle with vibration in play. Finish with a short ride and one more look while everything is warm, since a marginal clamp sometimes only reveals itself after the rubber expands. When the hose is dry through all three checks, reinstall the side panel and seat and get back to work.
