Even a machine only a few years old deserves a hard look at its fuel plumbing, especially one that spends winters parked with fuel in it. The 2023 Rancher 420 4x4 uses programmed fuel injection, so the hose you are inspecting is part of a pressurized circuit fed by a pump inside the tank. There is no petcock to close, which means the first task is not loosening a clamp but taking the pressure out of the system.
Making the System Safe
Locate the fuel pump fuse or relay in the fuse block and pull it. Crank the engine and let it fire and stall on the fuel remaining in the line, which bleeds off most of the stored pressure. Turn the key off, then disconnect the negative battery cable so the pump cannot be energized while a connection is open.
Even so, the hose will still hold fuel. Position a catch pan and lay a rag over each fitting before you break it. Keep line-clamping pliers handy as well, since without a valve on the machine, pinching the hose is the only way to stop flow if you need to pause with the line already off.
The Two Ways a Hose Deteriorates
From the outside in, fuel line hardens because the plasticizers that keep the rubber flexible slowly migrate out of the wall. Once that has gone far enough, heat radiating off the engine and vibration from a chassis that hauls and tows are no longer absorbed by the rubber and instead become hairline cracks at the tightest bends. Owners in dry, arid regions see this progress faster, because low humidity draws remaining moisture out of the hose.
From the inside out, ethanol-blended pump gas is the problem. Alcohol attracts water and gradually breaks down the inner liner, and the damage accelerates when a Rancher sits for months with fuel standing in the line. The hose softens internally, sheds fine material toward the injector, and keeps hardening on the surface at the same time. A pressurized circuit is less tolerant of that than a gravity feed, since a weakened section tends to split rather than weep.
Symptoms That Justify Pulling the Plastics
- A gasoline smell that spikes right after shutdown and eases as pressure bleeds down
- A ring of dust caked at a fitting where seeping fuel dried and collected grime
- Fuel wetness or an outright puddle beneath the machine after it has sat overnight
- Cracking, a chalky surface, or a hose that stays flattened when you pinch it
- Bogging under load, stumbling on hard acceleration, or lean running at higher rpm
On an injected machine, pressurized fuel escaping a joint frequently atomizes before it can drip. That makes your nose a better instrument than your eyes here, and a persistent smell with no puddle is a real finding.
Gathering Tools and Handling Fuel Sensibly
- Fuel line rated for injection pressure, matched to the original inside diameter for the 420
- New clamps in the correct style, plus a pick or small flat driver for a retainer-clip coupler
- Line-clamping pliers, nitrile gloves, and more clean rags than you expect to need
- Drain pan and an approved sealable container for captured fuel
- Sockets and drivers for the seat, rear rack, and side plastics, plus a sharp hose cutter
Ventilation is worth a genuine word. Gasoline vapor is heavier than air, so it sinks and pools at floor level exactly where you kneel to reach the throttle body inlet. Work outdoors or with the overhead door fully open, get heaters and pilot lights out of the area, and let the engine and exhaust cool completely before any fuel is loose.
Removal and Installation
With the seat and side plastics off, you can see the pump flange on top of the tank and follow the hose back toward the throttle body. At a quick-connect coupler, press the locking tabs squarely and pull the fitting straight off, never levering sideways, since the plastic collar cracks under that kind of load. At a clamped joint, slide the clamp back along the hose first, then rotate the hose to break the varnish bond at the barb before pulling. An end that refuses to release is better split lengthwise with a razor and peeled than forced.
Photograph the routing before it comes apart. As a 4x4, this Rancher threads its line past front differential and driveshaft hardware and through guides a two-wheel-drive layout would not need, and returning the hose to every one of them keeps it off moving parts and hot exhaust.
Cut the new line to match the original length exactly, since extra hose only kinks or finds something to chafe on. Push each end fully over its barb until it seats past the bead, working it on dry. A few seconds in hot water is the only help a stiff end should need. Nothing slick belongs on a fuel fitting, so keep grease, oil, and silicone away completely; lubricant on the sealing surface stops the rubber from gripping and hands pressurized fuel an escape route. Snug new clamps just behind the bead on each end, firm but not cutting in. If your connection is a self-locking quick-connect, push until it clicks and then tug hard to confirm it latched, and add no clamp to that style.
Testing the Repair and Looking Further
Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without starting. Each cycle runs the pump and charges the line, giving you a look at both joints while they are clean and dry, which is the most sensitive leak check available. Wipe them with a rag and inspect again. Start the engine, let it idle at full pressure with the fittings vibrating, and check a third time. Take a short lap, look once more, and only then put the plastics back on.
One detail specific to the injected 420: the fuel filter is integrated into the pump assembly inside the tank rather than sitting inline where you could change it in the driveway. A fresh hose does nothing for a restricted filter, so if the 2023 Rancher still bogs or runs lean after a dry, leak-free installation, the in-tank module is where diagnosis continues.
