How to Change the Fuel Line on a 2023 Honda Rancher 420 4x4 DCT IRS

Before you loosen anything on a 2023 Rancher 420 4x4 DCT IRS, you need to know one thing: this machine's fuel system holds pressure even when the engine is off. That single fact reorders the entire job compared to the carbureted quads many riders learned on, and getting the sequence right is the difference between a clean repair and a garage full of fuel vapor.

Depressurizing Comes First, Not Last

On a carbureted ATV you would rotate a petcock closed, crack the float bowl drain, and let gravity do the rest. The 2023 Rancher offers none of that. Its PGM–FI system feeds the throttle body from an electric pump mounted in the tank, and that circuit stays charged after shutdown. So the first move is to pull the fuel pump fuse or relay, crank the starter for a few seconds until the engine sputters and quits, switch the key off, and then disconnect the negative battery cable. Only after that sequence is the line safe to open. Even then it holds residual liquid, so a rag over every fitting is not optional.

Knowing Your Fuel Delivery Layout

Take a minute with the plastics off to understand what you are looking at. The tank carries a pump module in its upper surface that combines the pump itself, the pressure regulator, and the filter element. A single pressure hose leaves that module and runs forward along the frame to the throttle body on the 420cc single. Nowhere on that run will you find a serviceable inline filter, because the filtration happens inside the tank. Nowhere will you find a shutoff valve either. The fitting styles are worth studying before you touch them, since the tank end on these machines may use a self–locking quick–connect coupler with plastic release tabs rather than a barb and clamp. Guessing wrong and prying on a coupler is how people crack a fitting.

What Kills a Fuel Line Over Time

Rubber hose has a service life measured in years, not miles. The plasticizer compounds that make it flexible slowly migrate out under repeated heat cycles, and the wall stiffens, glazes over, and eventually goes chalky. Dry climates accelerate this considerably; arid air draws moisture out of the hose material and hardens it from the surface inward. A stiff hose no longer absorbs the flexing a working 4x4 puts through its chassis, so cracks form at bends and at the shoulder just behind each clamp.

Internally, ethanol–blended fuel is the culprit. E10 pulls in moisture and works on the inner liner, and a Rancher parked with fuel in the system for a long stretch gives that chemistry uninterrupted time to soften the liner and leave gum behind. The nasty part is that this damage is invisible from outside, so a hose that passes a visual inspection can still be shedding material into a fuel system where the injector has very little tolerance for debris.

Symptoms That Should Send You Looking

  • Gasoline smell hanging around the seat area, sharpest in the first minutes after you shut down
  • A damp patch or small puddle under the machine after it has sat overnight
  • Fine cracks that open when you bend the hose, a stiff spot you can feel between your fingers, or a dust–caked ring around a fitting
  • Bogging under load, hesitation on throttle roll–on, or a lean stumble that mimics a nearly empty tank
  • Longer cranking than normal before the engine catches

Keep in mind that a pressure–side leak on this machine can atomize fuel fast enough that nothing ever drips. Smell is often a more sensitive test than sight.

Tools and a Real Safety Note

Have all of this in front of you before starting: replacement hose rated for injection pressure in the matching inside diameter, new clamps in the correct style, line–clamping pliers to pinch off flow since no petcock exists, nitrile or rubber gloves, eye protection, an approved sealed container for drained fuel and a wide catch pan, a socket set for the seat and plastics, a small pick for spring clips, a razor knife, and a generous stack of rags.

Ventilation is a genuine safety issue rather than boilerplate. Gasoline vapor is heavier than air and pools along the floor of an enclosed garage, right where water heater pilots and appliance igniters tend to live. Work outdoors or with the door open at floor level, shut down anything with a flame or hot element in the space, and keep an extinguisher beside you rather than hanging across the shop.

Freeing the Old Hose

With pressure relieved and the battery disconnected, remove the seat and the covers over the tank until the full hose run is visible. Slide the drain pan underneath. Retract each clamp along the hose before disturbing the fitting it holds, then work the connections apart. A quick–connect coupler needs both tabs pressed evenly and a straight pull with zero side leverage, because the plastic hardens with age and fractures if you lever it. A barbed fitting responds better to a gentle twist that breaks the varnish bond than to a hard pull, and when a hose has effectively cemented itself in place, slitting it lengthwise and peeling it off is smarter than risking damage to the spigot.

Track the routing as it comes out. This 4x4 with independent rear suspension routes the line past front differential hardware and additional frame structure, giving it more clips and clearance points than a two–wheel–drive machine would have. A few photos of those pass–throughs make reassembly straightforward.

Fitting the New Line and Confirming the Seal

Cut the replacement to the same length as the original. Excess hose chafes on the frame or drifts toward moving parts, while a short piece pulls at the fittings each time the chassis works. Push each end fully home until it bottoms on the barb, and assemble everything dry. Grease, oil, and silicone stay away from fuel fittings entirely, since any lubricant on the sealing surface creates the exact path pressurized fuel will exploit. Warm water for a few seconds will soften a stubborn end. Set new clamps just behind the raised bead and tighten evenly without crushing the hose. A self–locking coupler simply gets pushed until it clicks, then tugged to verify it latched, with no clamp added.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking the engine. Each cycle runs the pump and charges the line, letting you catch a weep while the surrounding surfaces are still clean and dry. Wipe both joints, start the engine, and inspect again at idle and after a few throttle blips. Give it several minutes of confirmed dry running before the plastics go back on. If the Rancher still feels starved with a new hose installed, remember that the filter shares the in–tank pump module, so that assembly is the next place to look.
