How to Install a New Fuel Line on a 2023 Rancher 420 4x4 DCT EPS

The last five minutes of this job matter more than any other part of it. You can remove and install a fuel line on a 2023 Rancher 420 4x4 DCT EPS perfectly and still have a slow leak if you skip the pressure check at the end. Because this machine is fuel–injected, you have a genuinely good test available to you before the engine ever starts, and it costs nothing but a few turns of the key.
The Pressure Check That Ends the Job
With the new hose in place, reinstall the fuel pump fuse and Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump for a couple of seconds and charges the line to operating pressure. That is the moment to look, because the joints are still clean and dry and even a small weep will show as a dark ring or a bead of fuel. Wipe both connections, cycle again, and look once more.
Then start the engine and inspect at idle, and again after a few throttle blips, since a fitting can hold at rest and move slightly under load. Give the machine several minutes of confirmed dry running before you put the plastics and seat back on. Doing the visual check with everything exposed is far easier than chasing a leak later through a body panel.
Recognizing This Model's Fuel Delivery
The 2023 Rancher 420 runs PGM–FI electronic fuel injection, and that is why the pressure check above works. An electric pump sits inside the tank in a module carrying the pressure regulator and the filter element, and a single pressurized hose runs from it forward along the frame to the throttle body. Three things a carbureted quad would give you are simply not present. There is no petcock to close, so line–clamping pliers serve as your flow control. There is no float bowl drain to empty the system's low point. And there is no serviceable inline filter on the visible hose. The circuit also stays charged after shutdown, which makes relieving pressure the first physical step of the work.
Why Fuel Hose Reaches the End of Its Life
Fuel line degrades from both surfaces on separate schedules. Externally, the plasticizers that keep the rubber pliable migrate out over years of heat cycling, and the hose stiffens, glazes, and eventually feels chalky. Dry climates accelerate this because arid air pulls moisture out of the wall and hardens it from the outside inward. When flexibility disappears, the movement a working utility 4x4 puts through its chassis becomes strain instead of flex, and hairline cracks show up at bends and directly behind each clamp.
Internally, ethanol–blended fuel is the culprit. E10 attracts moisture and slowly breaks down the inner liner, and a machine that sits for months with fuel in the system gives that reaction all the time it needs to soften the liner and leave gum behind. That deterioration never shows on the outside, so a hose can pass a visual inspection and still be sending debris toward an injector with very little tolerance for it.
Symptoms That Justify a Replacement
- Gasoline smell around the seat area, sharpest in the minutes right after shutdown
- A damp patch or small puddle under the machine after it has sat overnight
- Fine cracking that opens as you flex the hose, or a hardened section you can feel by pinching it
- A dirt–caked ring at a fitting where fuel seeped and dried
- Bogging under load, hesitation on throttle roll–on, or a lean stumble like an almost–empty tank
- Cranking that takes noticeably longer than it once did
Keep in mind that on a pressurized line a pinhole often atomizes fuel before it can drip, so the absence of a puddle proves nothing here.
Tools, Parts, and Gasoline Handling
Gather hose rated for fuel–injection pressure in the matching inside diameter, new clamps in the correct style, a quick–disconnect release tool if your coupler needs one, line–clamping pliers, nitrile or rubber gloves, eye protection, an approved sealed container for drained fuel with a wide pan, a socket set for the seat and plastics, a small pick, a razor knife, and a generous supply of rags.
Ventilation is not a formality on this job. Gasoline vapor is heavier than air and pools along the floor of an enclosed garage, exactly where furnace and water heater pilots sit. Work outdoors or with the door open so air moves at ground level, shut off anything with a flame or hot element in the space, skip lights with exposed bulbs, and keep an extinguisher within arm's reach before you open the first fitting.
Removal and Installation Steps
Relieve pressure first. Pull the fuel pump fuse or relay, crank the engine briefly until it stalls, switch the key off, and disconnect the negative battery cable. Remove the seat and the plastics over the tank so the full hose run is accessible, slide a drain pan underneath, and drape a rag over each fitting before you open it, because a bled line still holds liquid fuel.
Slide clamps well back along the hose before disturbing their fittings. Quick–connect couplers release when both tabs are pressed evenly and the fitting is pulled straight off, and sideways leverage is what fractures an aged plastic collar. Barbed spigots let go more willingly after a gentle twist that breaks the varnish bond, and a hose that has effectively glued itself on should be slit lengthwise and peeled away rather than pulled hard. Watch the routing as it comes out. Being a 4x4, this Rancher runs the line past front differential hardware and additional frame structure that a two–wheel–drive quad does not carry, so more clips and clearance points are involved than you might expect.
Cut the new hose to exactly the original length, since excess chafes on the frame and a short piece pulls at both fittings whenever the chassis flexes. Push each end fully onto its barb until it bottoms, and assemble dry. Nothing lubricated goes near a fuel fitting, because grease or oil on the sealing surface hands pressurized fuel a route straight past the clamp. Hot water for a few seconds softens a stiff end. Set new clamps just behind the raised bead and tighten evenly without crushing, and where a self–locking coupler is used, push until it clicks and tug to confirm, adding no clamp. Return the hose to every factory clip so it stays clear of exhaust heat and the front driveline. If delivery still feels weak after all of this, the filter inside the in–tank pump module is the next place to look.
