Preparation is what separates a tidy fuel line job from a mess on the garage floor. Before a single clamp comes loose on your 2023 Renegade 650 X MR, understand the system you are about to open. This Rotax–powered quad is fuel injected, which means the pump sits inside the tank, the hose to the throttle body carries pressure whenever the key is on, and there is no petcock to close. Everything below follows from that.
Assembling the Right Tools
Set out the full kit first so you are never walking away from an open fuel line:
- Rubber or nitrile gloves and eye protection
- A sealed, fuel–rated container and a low drain pan that slides under the frame
- Injection–rated replacement hose matched to the original inside diameter
- New clamps in the correct size, or a small assortment kit if you have not looked at the fittings yet
- Line–clamping pliers to pinch off flow, standing in for the petcock this model does not have
- A quick–connect release tool in case the tank outlet uses a locking coupler
- Sockets and drivers for the seat, side panels, and any rack hardware in the way
- A stack of clean rags and a razor blade or sharp hose cutter
Handling Gasoline Without Regret
This is the part worth taking seriously. Gasoline vapor is heavier than air, so it pools at floor level and can travel a surprising distance to find an ignition source. Work outside, or with the shop door wide open and a fan moving air across the floor rather than over your head. Shut off pilot lights, unplug battery chargers, and keep grinders and torches out of the space. Wear the gloves the whole time, because repeated skin contact with fuel does real damage, and get out of any clothing that catches a soaking.
Why These Hoses Fail in the First Place
A fuel line rarely fails from a single event. The rubber compound gradually loses the plasticizers that keep it supple, hardening from flexible to stiff and eventually to brittle. Heat radiating off the V–twin speeds that along, and the pounding an X MR takes in mud holes and rutted trails flexes the hose at its clamped ends thousands of times per ride.
Dry climates make it worse. Low humidity draws moisture out of the hose wall, and the surface takes on a chalky, cracked appearance years earlier than it would in a humid region. Ethanol–blended fuel works the opposite direction, chemically softening the inner liner and leaving gum behind when the machine sits with old gas in the system. Between those two mechanisms, a hose can be hard outside and mushy inside at the same time.
Reading the Warning Signs
Catch it before it strands you. Watch for a fuel puddle collecting on the skid plate or floor after the Renegade has been parked, a persistent gasoline odor around the tank that is sharpest right after shutdown, and visible cracking or a glassy hardened texture when you pinch the hose between your fingers. On the running side, a failing line shows up as bogging under load, a lean stumble at higher rpm, or an engine that behaves like it is nearly out of fuel with plenty in the tank. Dust caked into a damp ring at a fitting is another reliable tell, since seeping fuel traps dirt exactly where it escapes.
Removing the Old Hose
Kill the pressure before you kill your patience. Pull the fuel pump fuse or relay, crank the engine until it stalls out, turn the key off, and disconnect the battery negative terminal. Lift the seat and pull whatever side plastics you need to see both ends of the run clearly.
Slide the drain pan into position and lay a rag over the joint you plan to open first. Even a depressurized system holds residual fuel in the hose, and that has to go somewhere. Walk any spring clips or worm–gear clamps back along the hose before you touch the fitting itself. If the tank end uses a quick–connect, squeeze the locking tabs evenly and pull the coupler straight off; levering it sideways splits collars that have grown brittle with age.
Old hose often varnishes to the barb. Twist it a few degrees to break that bond rather than yanking, and if it still refuses, slice it lengthwise and peel it off. As a 4x4, this Renegade routes the line past front differential hardware and extra frame structure, so note every clip and clearance point with a photo while the old hose is still in place.
Installing and Verifying the New Line
Cut the fresh hose to the same length as the original. Push each end onto its fitting until it seats completely against the shoulder, working entirely dry — no grease, no oil, no assembly lube. Lubricant on a fuel fitting is not a shortcut, it is a leak path under pressure. Softening a stiff end in hot water is the correct trick if it will not slide on by hand.
Place new clamps just behind the bead on each barb and snug them uniformly. A self–locking quick–connect at the tank gets pushed home until it clicks, then a firm pull to prove it latched, and no clamp at all. Route the hose back through its original guides so it cannot rub the frame or rest against exhaust heat.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle pressurizes the circuit while the area is still dry, which makes the smallest weep obvious. Inspect both joints with a clean rag, then fire it up and check again at idle for several minutes before the bodywork goes back on. Remember that the filter on this injected Renegade lives inside the tank with the pump module, so a fresh hose will not cure a restriction upstream of it.
