The Renegade 650 is a big bore sport quad with a Rotax V-twin and electronic fuel injection, and that last detail governs how you approach any work on the fuel supply. There is no petcock beneath the tank on a 2023 model. The pump is mounted inside the tank, the line running to the throttle body holds pressure whenever the ignition is on, and that pressure does not vanish the moment you shut the key off. Everything that follows starts from there.

Understanding the Injected Fuel Circuit

A carbureted quad lets you close a valve, drain the float bowl, and pull the hose with almost no spill. The 650 works differently. Turn the key and the electric pump immediately pressurizes the supply hose, and that pressure sits in the line after shutdown until you release it deliberately. Depending on where you are in the run you may find plain barbed fittings held by clamps or self locking quick connect couplers that need no clamp at all. The fuel filter is built into the in-tank pump module rather than hanging inline where you can reach it, which matters when you are diagnosing a flow problem rather than a leak.

What Wears a Fuel Hose Out

Fuel line rubber contains plasticizers that give it flexibility, and those compounds gradually leach away under years of heat, air, and fuel contact. As they leave, the hose hardens and can no longer absorb the vibration that comes with sport riding, so heat cycling from the V-twin works surface checking into cracks. Bends and the short stretches adjacent to each fitting are where it usually shows first because that is where stress concentrates.

Where the machine lives matters. In dry, low humidity climates moisture is continuously drawn out of the hose wall, so hardening arrives years earlier than on a quad kept in damp air. Ethanol blended pump gas attacks from the inner surface, pulling water into the fuel and softening the liner into a gummy layer that sheds particles toward the injectors. A 650 that sat a season with stale fuel in the system can be degrading internally with nothing at all visible outside.

The Symptoms to Act On

  • Gasoline pooled on the skid plate or a dried stain on the floor beneath the tank area
  • A fuel smell near the tank that will not clear, sharpest immediately after shutdown
  • Hairline cracking, crazing, or a chalky gray film on the hose, worst at tight radii
  • A stiff section that stays compressed rather than springing back when pinched
  • Bogging under load, lean surging, or an engine behaving as though it is low on fuel
  • A ring of caked dust at a fitting, formed where a slow seep has wet and dried the grime

Because the circuit is pressurized, a pinhole can atomize fuel into vapor before a drop ever reaches the ground. A persistent smell over a dry floor is still a finding worth pursuing.

Gathering Supplies and Handling Fuel Safely

Have gloves, a lidded fuel container, hose rated for injection pressure in the correct inside diameter, new clamps, line clamping pliers to substitute for the fuel valve this model does not have, a quick disconnect release tool if the tank fitting is a coupler, a razor knife, sockets for the seat and plastics, and rags all within reach before you begin.

Take the ventilation seriously rather than treating it as a formality. Gasoline vapor is denser than air, so it settles at floor level and drifts toward pilot lights, shop heaters, and anything throwing sparks. Open the overhead door completely or move the 650 outside, keep the drain container capped between pours, and disconnect the negative battery cable so the pump stays dead while a line is open.

Removal

Pull the fuel pump fuse or relay and crank the engine until it stalls, which vents the pressure trapped in the supply hose and turns a potential spray into a manageable drip. Switch the key off, disconnect the battery negative, and remove the seat and side plastics so you can see the tank fitting and trace the hose to the throttle body.

Slide a catch pan into position and cover each connection with a rag before opening it, since a bled line still holds fuel. Work the clamps back along the hose, then twist each end gently to break the varnish bond rather than pulling hard on it. Quick connects release when both locking tabs are pressed squarely and the coupler is drawn straight off in line with the barb; angling them cracks plastic. A hose end that is truly stuck can be slit lengthwise with the razor and peeled off, protecting the fitting.

Document the routing before the old hose leaves the frame. This is a 4x4 chassis, so the line runs past front differential hardware and additional frame bracing that a two wheel drive machine does not carry, giving it a longer path with more clips to reproduce.

Installation, Then a Proper Leak Check

Cut the new hose to the original length precisely. Extra tubing will lean on the frame or interfere with steering travel and chafe through. Push both ends fully onto their barbs until they seat against the shoulder, and assemble dry. Grease, oil, and silicone all leave a film that pressurized fuel will exploit, so none of them belong anywhere near a fitting. Hot water for half a minute is all a stubborn hose end needs.

Position fresh clamps just behind the raised bead and tighten them evenly instead of crushing one side. Where the 650 uses a self locking quick connect at the tank, push until it clicks audibly and then pull firmly to confirm the latch caught; that joint takes no clamp. Reseat the hose in every original clip, keeping it clear of the front driveline and away from hot exhaust surfaces.

Finish by proving the system dry. Reinstall the fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking so the pump pressurizes the line. Wipe both joints, then look and run a fingertip around each one. Start the engine, let it idle for several minutes, and inspect a final time before the bodywork goes back on. And if the machine still feels short on fuel after a leak free install, remember the filter is inside the tank with the pump rather than on the hose you just replaced.
