Gather Your Kit Before Anything Comes Apart

This is an easy afternoon job when the parts are already on the bench, and a miserable one when you are hunting for a clamp with fuel dripping down your wrist. Lay out the following first:

  • Fuel hose rated for injection pressure, matched to the stock inside diameter
  • Replacement clamps in the original style, plus a release tool if the tank end uses a locking coupler
  • Line-clamping pliers to pinch off any unpressurized section
  • Nitrile gloves and eye protection
  • A sealed, approved fuel container and a shallow catch pan
  • Sockets for the seat and body panels, a sharp razor knife, and plenty of clean rags

Ventilation deserves as much planning as the tools. Roll the 2023 Renegade 1000R X MR outside if weather allows, or open the shop completely and set a fan on the floor blowing across the work area. Gasoline vapor pools low, so moving air at ground level matters far more than an open window above your head. Kill anything that sparks or glows in the vicinity, including battery chargers and shop heaters, and never start until the exhaust has cooled fully.

Injection, an In-Tank Pump, and Zero Petcocks

Confirm what you are working on before you loosen a fitting. The 2023 Renegade 1000R X MR runs the Rotax V-twin with electronic fuel injection, and the pump lives inside the tank rather than relying on gravity feed. That configuration removes the petcock entirely, so there is no valve to close and the line stays pressurized after shutdown. It also means the hose you are replacing is a pressure component, not a low pressure carburetor feed, and fittings tend to be factory clips or a self-locking quick-connect rather than simple worm-gear clamps.

What Kills a Fuel Hose Over Time

Rubber does not fail suddenly; it hardens gradually as heat cycles and vibration pull the flexible compounds out of the wall. Once a hose loses that pliability, ordinary frame flex opens fine surface cracks that grow with every ride. Dry, low humidity climates speed the process considerably, drawing moisture out of the rubber and leaving it stiff and crazed long before its time.

Ethanol content works the opposite direction. Blended fuel left standing in a Renegade over a quiet winter pulls in moisture and slowly degrades the inner liner, softening and swelling the hose from inside while the exterior grows brittle. Mud edition machines add a third factor, since packed silt and repeated water crossings sandblast the outside of any hose not tucked cleanly into its guides.

Reading the Warning Signs

A hose usually telegraphs its condition before it fails outright. Look for:

  • Fuel pooling on the skid plate or the floor beneath the machine after it sits
  • A strong gasoline smell around the tank, worst right after you shut the key off
  • Visible cracking, hardened patches, or a swollen area near a fitting
  • An engine that bogs under load, hesitates on a hard pull, or acts fuel starved at higher rpm
  • A dust caked ring at a fitting, which is dried residue from slow seepage

On an injected Renegade a small leak on the pressure side often atomizes rather than dripping, so trust a smell you cannot explain even when the ground stays dry.

Bleeding Down and Getting the Old Line Out

Remove the fuel pump fuse or relay, then crank the starter briefly until the engine dies from lack of fuel. Shut the key off and disconnect the battery negative cable. Take off the seat and the side plastics to expose the run from the tank fitting back to the throttle body, and slip the catch pan underneath. Cover the first joint with a rag as you open it, since a depressurized line still holds fuel.

Slide clamps well clear of the joint before you touch the hose. Quick-connect couplers release by pressing the lock tabs evenly and pulling straight, never levering to one side, because the plastic collar grows brittle with age and snaps. If varnish has glued the hose to a barb, twist it gently to break the bond or split it lengthwise with a razor and peel it away. Take pictures of the routing before the last clip comes off. The X MR is a 4x4 machine, and the line threads past front differential hardware and additional frame clearance points that a two-wheel-drive quad simply does not have.

Installing the New Hose the Right Way

Measure the old piece and cut the replacement to match. Excess length wanders into the exhaust or rubs a frame edge, while a short piece loads the fittings sideways. Slide each end fully onto its nipple until it bottoms out, and do it dry. Never apply grease, oil, or silicone to help it along, because lubricant on the sealing surface gives fuel a route to seep out under pressure. Warm water on the hose end solves any stubborn fit.

Place new clamps immediately behind the bead on each fitting and snug them uniformly. If the tank end uses a self-locking quick-connect, push until it clicks and then pull on it to prove it latched; no clamp goes there. Route the hose back through every original clip so it stays away from the front driveline and hot components.

Pressure Test, Then Ride

Refit the fuse, Reconnect the battery, and turn the key on and off several times without starting the engine. The pump primes on each cycle, letting you watch both joints under real pressure while everything is still dry and cool. Wipe each fitting with a clean rag and look for the faintest damp streak. When both joints stay dry, start the twin and inspect once more at idle before reinstalling any plastics.

Keep in mind that the filter on this injected platform sits inside the tank as part of the pump assembly instead of hanging inline on the visible hose. Fresh line will not fix a clogged filter, so if the machine still runs lean or bogs after a clean install, the in-tank unit is where to look next.
