Before you touch a fitting on a 2023 Can-Am Outlander PRO XU HD5, take pressure out of the system. That single instruction separates this job from the same repair on a carbureted quad. The PRO XU HD5 runs the HD5 single-cylinder Rotax with electronic fuel injection, so an electric pump inside the tank keeps the supply hose loaded any time the ignition is on, and there is no petcock to close. Open a fitting on a live circuit and you will get fuel across the floor and your forearms.

Killing Pressure the Right Way

Locate and remove the fuel pump fuse or relay, then bump the starter and let the engine run itself out on the fuel remaining in the line. It will stumble and die within a few seconds, and most of the circuit pressure leaves with it. Turn the key off and disconnect the battery negative cable so the pump cannot be energized while your hands are in the way. Line-clamping pliers belong in your kit for the same reason: with no shutoff valve, pinching the hose is the only way to isolate a section once you are working.

Assembling What You Need

  • Nitrile or rubber gloves — gasoline absorbs through skin and strips the oils out of it
  • A drain pan plus a sealed, fuel-rated container for captured fuel
  • Hose rated for fuel-injection pressure in the original inside diameter, not soft carburetor tubing
  • Fresh clamps in the correct style, and a quick-connect release tool if a locking coupler is present
  • Line-clamping pliers, a razor blade, a flashlight, and hand tools for the seat and side panels
  • Clean rags, more than you think you need

Work outdoors or with the overhead door completely open. Gasoline vapor is heavier than air and settles at floor level, so ventilation low in the space is what protects you, not a window overhead. Shut down heaters with standing pilots, move chargers and ground-level lamps clear, and keep an extinguisher beside the machine.

Why the Hose Fails in the First Place

Fuel line ages chemically rather than wearing out from use. Heat cycling from the single-cylinder engine drives the plasticizers out of the rubber wall, and the material stiffens season by season until routine chassis flex works cracks into the surface. In dry regions the progression accelerates, since low humidity pulls residual moisture out of the hose and hardens it from the outside inward.

Ethanol-blended gasoline attacks from the bore. Alcohol pulls water vapor out of the air and degrades the liner, so the inside softens and sheds material while the exterior grows brittle. Fuel standing between work stretches adds gum and varnish. On a machine that earns its keep, factor in abrasion wherever the hose contacts a clip or frame tube, and it becomes clear why hose age is a better replacement trigger than a quick visual pass.

Symptoms Worth Chasing

  • Gasoline pooling on the skid plate or staining the floor where the machine parks
  • A strong fuel smell, sharpest in the first minute after shutdown while pressure lingers
  • Cracking, a chalky faded surface, or a rigid section that will not flex under a pinch
  • The engine bogging under load, running lean on hard throttle, or acting starved with fuel in the tank
  • A dirt-caked band at a fitting, which builds where fuel has been weeping and evaporating

An injected machine can leak without dripping, because pressurized fuel often atomizes and vanishes. Do not write off an odor on the strength of a dry floor.

Working the Old Line Free

With pressure gone and the battery disconnected, remove the seat and any panels blocking access to the tank outlet and the run heading toward the throttle body. Slide the pan into position and lay a rag over each joint before you open it, because a depressurized hose still carries fuel that will follow the frame rails down.

Slide worm-gear or spring clamps well back along the hose first. A locking quick-connect releases when both tabs are pressed squarely and the coupler is pulled straight along its axis; levering one sideways cracks the aged plastic collar. Break a varnish bond with a gentle twist rather than a hard pull, and if the hose refuses to release, slit it lengthwise and peel it off so the barb takes none of the abuse. Keep track of the routing on the way out. This is a four-wheel-drive chassis, so the front frame area carries differential and driveshaft hardware along with crossmembers a two-wheel-drive quad does not have, which adds clips and a tight pass-through or two. Photograph everything before the hose is loose.

Installing the New Hose and Confirming the Seal

Cut the replacement to match the original exactly. Excess length chafes on the frame or interferes with steering travel; too little pulls at both fittings whenever the chassis moves. Push it fully onto each barb until it bottoms against the shoulder, and install it dry. No grease, no oil, no silicone on a fuel fitting — anything on the sealing surface becomes an escape route once the pump builds pressure. A few seconds in hot water softens a stiff hose end enough to slide on unaided.

Set new clamps just behind the raised bead on each barb and tighten evenly so the hose is not squeezed out of round. If a self-locking quick-connect is used, press until it clicks and then pull firmly to verify the latch caught; leave that joint without a clamp. Reseat the hose in each factory retainer, keeping it clear of driveline motion and exhaust heat.

Refit the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Every cycle runs the pump and pressurizes the hose while the surrounding area is still clean, which is precisely when a marginal joint gives itself away. Inspect both connections with a light and a white rag, then start the engine and check again at idle with vibration present. Once several minutes pass with no seepage, reinstall the panels. Remember that the filter on this injected PRO XU HD5 sits inside the tank as part of the pump module rather than inline, so a persistent delivery issue after a clean install points to that assembly next.
