The fuel hose is one of the least glamorous parts on a 2023 Can-Am Outlander PRO HD7 and one of the few that can end a day of work outright. Its HD7 single-cylinder Rotax runs electronic fuel injection, so the supply line is pressurized by a pump mounted inside the tank rather than fed by gravity through a petcock. That means the hose is under load every time the key is on, and understanding why it deteriorates is the first step toward replacing it before it fails on you.
The Forces Working Against Rubber Hose
Age does the damage, not mileage. Every heat cycle from the engine drives a fraction of the flexible plasticizer content out of the hose wall, and over a few seasons the rubber shifts from supple to stiff. Once it has hardened, ordinary chassis flex and vibration begin working fine cracks into the surface, usually at the bends where stress concentrates. Machines living in dry, arid conditions harden faster still, since low ambient humidity pulls the last moisture out of the rubber and stiffens it from the outer skin inward.
Ethanol-blended pump gasoline attacks from the opposite face. Alcohol in the fuel draws water vapor out of the air and gradually degrades the hose liner, leaving the bore soft and shedding while the exterior turns brittle. Fuel that sits unused between busy stretches also leaves gum and varnish deposits along the passage. On a machine that works for a living, factor in abrasion wherever the hose touches a clip or a frame tube, and it becomes clear why a hose that looks fine can still be near the end.
Symptoms That Precede a Failure
- Gasoline pooling on the skid plate or leaving a stain on the ground where the machine parks
- A sharp fuel smell, strongest during the first minute after shutdown while pressure remains in the circuit
- Visible checking, a chalky gray finish, or a rigid section that will not spring back when pinched
- The engine bogging under load, stumbling lean when the throttle opens hard, or acting starved with fuel in the tank
- A band of caked dirt at a fitting, which accumulates wherever fuel has been weeping and drying
Do not treat a dry floor as proof. Pressurized fuel commonly atomizes and evaporates before it can form a drip, so on an injected PRO HD7 the smell often arrives well ahead of anything visible.
Staging Parts and Respecting the Fuel
Gather all of this before a single fitting comes loose:
- Nitrile or rubber gloves, since gasoline penetrates skin and strips its oils quickly
- A drain pan and a sealed, fuel-rated container for whatever you capture
- Hose rated for injection pressure in the factory inside diameter, not soft carburetor tubing
- Fresh clamps in the correct style, plus a quick-connect release tool if a locking coupler is fitted
- Line-clamping pliers, which replace the petcock this machine does not have
- Hand tools for the seat and panels, a razor blade, a flashlight, and clean rags
Take ventilation seriously. Gasoline vapor is heavier than air and settles at floor level, exactly where a heater pilot, a work lamp on the concrete, or a battery charger sits. Work outside or with the overhead door fully open, kill low ignition sources, and keep an extinguisher within arm's reach.
Relieving Pressure and Removing the Line
Take out the fuel pump fuse or relay, then crank the engine briefly and let it die on residual fuel. That empties most of the pressure from the system. Turn the key off and disconnect the battery negative cable so the pump cannot run while your hands are in the way. Remove the seat and whatever panels block access to the tank outlet and the run heading toward the throttle body. Slide the pan into place and drape a rag over each joint as you open it, because a bled-down hose still holds fuel that will run along the frame.
Push worm-gear or spring clamps well back before disturbing the joint. Release a quick-connect by pressing both tabs evenly and pulling straight along the fitting axis; an aged plastic collar cracks if levered sideways. Twist a varnish-bonded hose gently to shear the bond, and if it holds, slit it lengthwise with a fresh blade and peel it away so the barb takes no strain.
Routing Notes for a 4x4 Chassis
Study the path while the hose is still clipped in. The PRO HD7 is a four-wheel-drive machine, which means the forward frame area is occupied by differential and driveshaft hardware plus crossmembers a two-wheel-drive quad never has to route around. That adds retainers and a couple of tight pass-throughs. Photograph each clip before the old hose is loose so the replacement follows the identical path, clear of moving driveline components and hot exhaust surfaces.
Installation and Verifying No Leaks
Cut the new hose to the original length exactly. Extra slack chafes on frame tubes or crowds steering travel, and a short piece pulls at both fittings whenever the suspension cycles. Push it fully onto each barb until it seats against the shoulder, and install it dry. Grease, oil, penetrant, and silicone all stay off fuel fittings, because anything on the sealing surface gives pressurized fuel a channel to creep out through. A brief soak of the hose end in hot water makes it compliant enough to push on by hand.
Set new clamps just behind the raised bead on each fitting and tighten uniformly so the hose is not squeezed out of round. If a self-locking quick-connect is used, press until it clicks and pull firmly to confirm the latch engaged — that joint needs no clamp, and adding one can distort the coupler. Reseat the hose in every original retainer before the panels return.
Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off four or five times without cranking. Each cycle primes the pump and pressurizes the hose against a clean, dry background, which is when a marginal joint shows itself. Inspect both connections with a light and a white rag, then start the engine and check again at idle with vibration in play. Several minutes of dry running earns the bodywork going back. Keep in mind that the filter on this injected PRO HD7 is integrated into the in-tank pump module rather than sitting inline, so a persistent delivery problem after a clean install points to that assembly.
