Work machines earn their problems honestly. A 2023 Can-Am Outlander PRO HD5 spends its hours towing, hauling, and idling through jobs, and the fuel hose feeding its HD5 single-cylinder Rotax absorbs all of that heat and vibration. Because this Outlander is electronically fuel injected, that hose carries pump pressure rather than a gravity feed, and there is no petcock anywhere on the machine to shut off. Recognizing symptoms early is what keeps a hardening line from becoming a fuel leak on a job site.
Symptoms That Should Get Your Attention
Most failing lines give notice. Look and listen for:
- A wet patch or small puddle of gasoline on the skid plate or beneath the machine after it sits
- A strong fuel odor, most noticeable during the first minute after shutdown while pressure remains in the circuit
- Surface cracking, a chalky faded look, or a hardened stretch that will not flex when squeezed
- The engine bogging when loaded, stumbling lean on abrupt throttle, or behaving as though the tank is nearly empty
- Grime caked in a band at a fitting, the usual signature of slow seepage that traps dust
Keep in mind that pressurized fuel frequently atomizes and evaporates before it can form a drip. A clean floor under the PRO HD5 does not clear the hose, so weigh what you smell as heavily as what you see.
How Age and Fuel Chemistry Kill a Hose
Fuel line degrades chemically rather than wearing out mechanically. Every heat cycle from the single-cylinder engine drives a little more of the flexible plasticizer content out of the rubber wall, and the hose gradually becomes stiff enough that ordinary chassis flex opens fine cracks in its surface. Dry, low-humidity climates speed this along by pulling residual moisture out of the rubber and hardening it from the outer skin inward.
From the inside, ethanol-blended pump gasoline attacks the liner. The alcohol content draws water vapor out of the air and slowly degrades the bore, so the hose can be softening internally while its exterior turns brittle. Fuel left standing between busy stretches deposits gum and varnish as well. On a working machine, add abrasion at any point where the hose touches a frame tube or clip, and you have several failure modes running at once.
Assembling Tools and Making the Area Safe
Have everything within reach before a fitting is opened:
- Nitrile or rubber gloves – gasoline penetrates skin and strips its natural oils fast
- A drain pan and a sealed, fuel-rated container for the fuel you capture
- Hose rated for fuel-injection pressure in the factory inside diameter, not soft carburetor tubing
- Fresh clamps matched to the fittings, plus a quick-connect release tool if a locking coupler is used
- Line-clamping pliers, which do the work a petcock would on a carbureted quad
- Hand tools for the seat and side panels, a razor blade, a flashlight, and clean rags
Ventilation is a genuine safety issue, not a formality. Gasoline vapor is heavier than air and flows down to pool at floor level, exactly where a shop heater pilot, a ground-level work lamp, or a battery charger can ignite it. Work outdoors or with the overhead door fully open, kill low ignition sources, and keep an extinguisher on the bench beside you.
Depressurizing and Getting the Old Line Out
Pull the fuel pump fuse or relay first, then crank the engine briefly and let it stall on the fuel remaining in the line. That removes most of the system pressure. Turn the key off and disconnect the battery negative. Remove the seat and enough bodywork to see the tank outlet and trace the hose toward the throttle body. Slide the pan underneath and cover each joint with a rag before opening it, since a bled line still holds fuel that will run along the frame.
Move worm-gear or spring clamps well back along the hose before you disturb the joint. A quick-connect releases when both tabs are pressed evenly and the coupler is pulled straight along its axis; prying one sideways cracks the plastic collar, especially after years of heat. Break a varnish bond with a gentle twist, and if the hose still will not come off, slit it lengthwise with a fresh blade and peel it away rather than putting force into the barb.
Noting the Routing on a 4x4 PRO Chassis
Pay attention to the path before the hose is fully loose. The PRO HD5 is a four-wheel-drive machine, so the forward portion of the frame carries differential and driveshaft hardware along with crossmembers that a two-wheel-drive quad does not have to accommodate. That translates into extra clips and a couple of tight pass-throughs the line must thread. Photograph each retainer while the old hose is still in place so the replacement follows the identical route, well clear of moving driveline parts and hot exhaust surfaces.
Installing the Replacement and Confirming It Seals
Cut the new hose to match the original length exactly. Extra length chafes on frame tubes or crowds steering travel, and a short piece pulls at both fittings each time the suspension works. Push it fully onto each barb until it seats against the shoulder, and assemble it dry. Grease, oil, penetrant, and silicone all stay away from fuel fittings, because anything on the sealing surface gives pressurized fuel a channel to escape through. A few seconds in hot water softens a stubborn hose end enough to slide on by hand.
Set new clamps just behind the raised bead on each fitting and tighten them evenly so the hose is not squeezed out of round. Where a self-locking quick-connect is fitted, press until it clicks and then tug firmly to confirm the latch has captured; that joint needs no clamp and adding one can distort the coupler. Return the hose to every original clip before the panels go back.
Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose while the surrounding surfaces are still clean, making a weep easy to spot. Inspect both joints with a light and a white rag, then start the engine and check again at idle with vibration in play. After several dry minutes, close it up. One platform note: this injected PRO HD5 carries its fuel filter inside the tank as part of the pump module rather than inline, so a persistent delivery complaint after a clean install points to that assembly.
