Have the right hose, the right clamps, and a properly set up space, and replacing the fuel line on a 2023 Outlander MAX 570 XT is a straightforward afternoon. The complication is that the Rotax 570 in this machine is fuel-injected, so the line carries pressurized fuel from a pump module inside the tank and there is no shutoff valve to make the job convenient.
Getting Organized Before the First Fastener
Everything below should be on the bench and within reach:
- Nitrile or rubber gloves plus eye protection
- A shallow drain pan and a sealed container approved for gasoline
- Fuel hose rated for injection pressure, matching the original inside diameter, bought long enough to trim
- Fresh clamps in the correct size for your fittings, and a quick-disconnect release tool if a locking coupler sits at the tank outlet
- Line-clamping pliers, which take over the job a petcock would normally do
- Hose cutter or new razor blade, flat screwdriver, sockets for the seat and side panels, and a supply of rags
Give ventilation real thought rather than treating it as a checkbox. Gasoline vapor is heavier than air, so it sinks and flows along the floor where it can find a water heater pilot or a charger plugged in across the shop. Work outdoors when the weather permits, or raise the overhead door completely so air moves at ground level. Extinguish pilot lights, switch off heaters, unplug chargers, keep a fire extinguisher close, and let the engine cool fully before opening anything.
Confirming the Injection Setup
This MAX 570 XT is fuel-injected, which changes several habits carried over from carbureted quads. There is no petcock beneath the tank, no float bowl drain, and no gravity feed to interrupt. Fuel exits an electric pump inside the tank under pressure and travels a single line to the throttle body, and that pressure stays in the circuit after shutdown.
Practically, you relieve pressure on purpose, use clamping pliers for a temporary shutoff, and select a pressure-rated hose because low-pressure carburetor line will balloon and weep under pump pressure. The tank outlet may also use a self-locking quick-connect coupler instead of a barb, releasing differently and needing no clamp when it goes back together.
Why Lines Harden and Crack
Fuel hose starts out soft because plasticizers are blended into the rubber, and those slowly migrate out over years in service. Once the wall stiffens it stops absorbing movement, so heat cycling from the Rotax and frame flex on rough trail work open fine cracks. In dry, low-humidity climates the process runs faster, because arid air draws moisture out of the hose and hardens it from the surface inward.
Ethanol-blended fuel adds a second mechanism, pulling water into the gasoline and slowly degrading the inner liner. That produces a hose that is brittle outside and soft inside at once. A 570 XT that sits between rides with fuel standing in the line takes both, and loosened liner material heads toward the injector once flow resumes.
Symptoms That Send You Looking
- A gasoline smell around the seat area that will not air out, strongest just after the engine stops
- A small puddle or wet streak beneath the machine after it has been parked
- Surface cracking, crazing, or a chalky texture on the hose
- A rigid section that will not compress when pinched
- Bogging on hard throttle, lean running, or an engine acting starved with fuel in the tank
- Dust stuck in a dried fuel ring at a fitting, indicating slow seepage
Since fuel escaping under pressure often vaporizes before it drips, an odor with no visible puddle is still worth the time it takes to pull the panels and inspect.
Removal, Including MAX and 4x4 Clearances
Take the pressure out first: pull the fuel pump fuse, crank the engine briefly until it stalls, key off, then disconnect the battery negative. Remove the seat and enough bodywork to expose the tank outlet, then follow the hose forward to the throttle body so nothing catches you off guard.
Slide the pan underneath and drape a rag over the first fitting you open, because a depressurized line still holds fuel. Push existing clamps well back before disturbing the connection. Quick-connects release when their tabs are pressed squarely and the coupler is pulled straight off; angled prying breaks aged plastic. Twist a barbed connection lightly to shear the varnish bond, and if the hose will not budge, slit it lengthwise and peel it away rather than stressing the fitting.
Study the routing as it comes out. The MAX frame is stretched for the passenger seat, which lengthens the run and adds retaining clips, while the 4x4 driveline places front differential hardware and extra frame crossmembers in the path. The XT trim brings a winch and heavy-duty bumper with their own mounting and wiring near the front, so the hose has to go back exactly where it came from.
Installation and the Check That Finishes the Job
Trim the new hose to exactly the length you removed. Excess line chafes or snags; a short piece pulls at both fittings whenever the chassis flexes. Slide each end fully onto its barb dry, until it seats against the shoulder. Grease, oil, and silicone stay off these fittings entirely — lubricant on a sealing surface gives pressurized fuel a route to creep out. Hot water is the right way to soften a stiff end.
Place new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to hold pressure and no more. A self-locking quick-connect pushes on until it clicks, then gets a firm tug to prove the latch caught, with no clamp installed. Reinstall the hose in every original clip so it stays away from exhaust heat and the front driveline.
Now confirm the repair. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking so the pump pressurizes the line while everything is dry. Inspect both joints, wipe them clean, and inspect again. Start the 570, look at idle, then look once more after a few minutes of warm running before the bodywork goes back on.
Finally, remember where filtration lives on this machine. The filter is integrated into the in-tank pump assembly rather than sitting inline on the hose you just replaced, so fresh line resolves leaks and cracking but not restriction. Continued hesitation after a clean install points at that in-tank unit.
