Gasoline is the part of this job that deserves genuine respect. Everything else about replacing the fuel line on a 2023 Outlander MAX 570 DPS is straightforward wrenching, but the fluid you are working with is volatile, its vapor is heavier than air, and the fuel-injected Rotax 570 in this machine keeps that fuel under pressure long after the key comes out. Set the workspace up properly and the rest is easy.

Ventilation, Ignition Sources, and Handling Fuel

Do this outdoors if the weather allows. If you are in a garage, open the overhead door completely so air can move across the floor, because gasoline vapor sinks and pools low rather than drifting out a window at head height. Shut off any appliance with a pilot light, unplug battery chargers and trickle chargers, and move grinding or welding work out of the building for the day.

Wear nitrile or rubber gloves — gasoline strips the natural oils out of skin fast, and repeated exposure is genuinely irritating. Keep eye protection on for the moment a fitting releases unexpectedly. Have a fire extinguisher within reach, catch every drop in an approved container rather than letting it hit the floor, and wipe spills off painted plastic quickly. Never work on the fuel system with the engine hot.

Confirming the System You Are Working On

The 2023 MAX 570 DPS is fuel-injected. Fuel comes out of an electric pump module mounted inside the tank, travels down a pressurized line, and reaches the throttle body, so there is no petcock to close, no float bowl to drain, and no gravity feed to interrupt. You create your own shutoff with line-clamping pliers, and you must intentionally relieve pressure before opening a joint.

That also dictates parts selection. The replacement hose has to be rated for injection pressure rather than the low-pressure line used on carbureted machines, and the tank outlet may terminate in a self-locking quick-connect coupler instead of a plain barb, which needs no clamp at all when reassembled.

Why Fuel Hose Deteriorates

The rubber loses flexibility as its plasticizers slowly migrate out. Once the wall goes hard, ordinary heat cycling from the Rotax and constant chassis flex over rough terrain begin turning stiffness into fine cracks. Dry, low-humidity regions accelerate this, since arid air draws moisture out of the hose and hardens it from the outside inward.

Ethanol-blended pump gas works in the opposite direction, attracting water and degrading the inner liner so the hose softens internally even as its exterior grows brittle. A MAX 570 DPS that sits for months with fuel in the system suffers both processes simultaneously, and any material the liner sheds heads toward the injector once the pump runs again.

Symptoms of a Line on Its Way Out

  • A lingering gasoline smell around the seat area, sharpest in the minutes after shutdown
  • A small puddle or damp patch under the machine following a period parked
  • Surface cracking, a chalky bloom, or a hardened spot that will not compress when pinched
  • Bogging under load, lean running, or an engine acting starved with fuel still in the tank
  • Dust stuck in a dried fuel ring at a fitting, a reliable sign of slow weeping

On a pressurized system, escaping fuel often evaporates before it forms a drip, so a persistent odor with no puddle is still cause to investigate both connection points closely.

Removal, Including the 4x4 MAX Routing

Relieve pressure by pulling the fuel pump fuse, cranking the engine for a second or two until it stalls, turning the key off, and disconnecting the negative battery cable. Then pull the seat and enough side bodywork to see the tank outlet and follow the hose forward.

Slide your drain pan into place and lay a rag over the first fitting you break loose, since a depressurized line still holds fuel. Push existing clamps well back along the hose before disturbing anything. Release a quick-connect by squeezing its tabs evenly and pulling straight off, never at an angle, because aged collars crack. Twist a barbed connection gently to break the varnish bond, and if it will not release, slit the old hose lengthwise with a razor and peel it away instead of stressing the fitting.

Watch the path as the line comes out. The MAX chassis adds wheelbase for the second seat, which lengthens the run, and the 4x4 driveline puts front differential hardware plus extra frame crossmembers in the way that a two-wheel-drive quad does not have. The DPS steering assembly is another item to keep clear of. Photograph each clip before the old piece is fully removed.

Installing the New Hose and Proving It Dry

Trim the replacement to match the removed length exactly — excess hose chafes or snags, while a short piece keeps constant tension on both ends. Push each end fully onto its barb until it seats, working dry. No grease, no oil, no silicone: any lubricant on a sealing surface gives pressurized fuel a path to creep out past the hose. Hot water is the right way to soften a stiff end.

Set fresh clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to seal without cutting into the wall. A self-locking quick-connect simply pushes on until it clicks, after which a firm tug confirms the latch engaged. Route the hose back through every original clip so it stays away from exhaust heat and the front driveline.

Now test it. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking so the pump pressurizes the line while the area is still dry. Inspect both joints, wipe them clean, and inspect again. Start the engine, check at idle, and check a final time after several minutes of warm running. Only when everything stays dry should the panels and seat go back on.

Finally, keep expectations straight about filtration. On this fuel-injected Outlander the filter is part of the in-tank pump assembly rather than an inline element on the visible hose, so a fresh line cures leaks and cracks but not a restricted filter. If the machine still hesitates or feels starved after the swap, that in-tank module is the logical next step.
