Even a relatively recent machine benefits from a fresh fuel line, and the 2023 Outlander MAX 570 is no exception once it has a few seasons of ethanol-blended gas and heat cycles behind it. This Rotax 570 V-twin is fuel injected, drawing from a pump inside the tank, so the hose you are replacing is a pressurized supply line with no petcock upstream. Everything about the job follows from that.

Removing the Old Hose Safely

Bleed pressure first. Pull the fuel pump fuse, crank the engine and let it run until it stumbles and dies from starvation, then switch the key off and disconnect the negative battery cable so the pump cannot energize while you work. Remove the seat and enough plastic that both ends of the run are comfortably in reach rather than at arm's length through a gap.

Slide a catch pan underneath and drape a rag over the first fitting you plan to open, because a depressurized hose is still full of gasoline. Push spring clips or worm-gear clamps well back along the hose before disturbing the joint. On a self-locking quick-connect, squeeze the tabs evenly and pull the coupler straight off the nipple; prying at an angle cracks plastic that stiffens with age and exposure.

Old hose frequently varnishes itself onto its barbs. Break the bond with a gentle twist instead of pulling hard, and if it refuses to let go, slit it lengthwise with a razor and peel it away. A ruined hose is no loss; a damaged tank outlet is. As the line comes free, note every clip and clearance point — the MAX 570 is a selectable 4x4, and the front differential and its hardware send the supply hose along a path with more guide points than a two-wheel-drive machine requires.

Installing the Replacement Dry

Cut the new hose to the length of the piece you removed. Extra length is not margin; it becomes a section rubbing on a frame tube or fouling steering travel. Push each end fully onto its barb until it seats past the raised bead, and do all of it without lubricant. Grease, oil, and silicone spray on a sealing surface create precisely the channel pressurized fuel needs to escape from beneath a clamp. If the fit is tight, twenty seconds with the hose end in hot water softens it enough to slide on unassisted.

Fit new clamps immediately behind the bead on each barb and tighten them evenly, snug enough to seal without biting into the rubber. Where the machine uses a self-locking quick-connect, no clamp belongs on it at all – push until the collar clicks, then pull firmly to verify the latch caught. Seat the hose in each original clip so it remains clear of exhaust surfaces and the front driveline.

Verifying Before You Ride

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Every cycle runs the pump and pressurizes the circuit, giving you a look at both joints while the surrounding area is bone dry. Wipe each fitting with a clean light-colored rag and inspect for staining rather than waiting for a visible drop.

Then start the V-twin and repeat the inspection at idle, since vibration exposes a marginal seal that holds fine under static pressure. Several minutes of clean, dry running earns the bodywork going back on, and a short ride followed by one more look with the machine warm confirms the job.

Why Fuel Hose Has a Service Life

Rubber fuel line stays flexible thanks to plasticizers suspended in the material, and heat drives those out. Positioned near a working V-twin, the hose collects hundreds of heat cycles a season and stiffens steadily from soft to firm to brittle. Once it reaches that point, the ordinary flex of a utility chassis across rocks and ruts opens hairline cracks in the surface. Dry, arid climates accelerate the whole sequence, since low humidity leaches moisture from the hose wall.

The inner surface faces a different problem. Ethanol-blended pump gas absorbs water, and fuel that sits in the line during a slow stretch of the season attacks the liner, softening it and shedding fine material toward the injectors. Because that deterioration is invisible from outside, appearance alone is a poor guide to a hose's real condition.

Symptoms, Tools, and Fuel Safety

Signs that point at the line:

  • A puddle or wet film beneath the machine after it has been parked
  • A gasoline odor near the tank that lingers, sharpest right after shutdown
  • Cracking, glazing, or a hard section you can feel by pinching the hose
  • Caked dirt in a ring at a fitting where fuel has seeped and dried
  • Bogging under load or a lean stumble that mimics an empty tank

What to have on the bench:

  • Gloves and eye protection
  • Injection-rated hose in the original inside diameter
  • Correct-style clamps, or a quick-connect release tool
  • Line-clamping pliers, standing in for the petcock this model does not have
  • A catch pan, a sealed fuel container, a razor blade, hand tools, and rags

On safety, gasoline vapor is heavier than air and gathers in a layer along the floor rather than dispersing upward, and your sense of smell dulls to it quickly. Work outdoors or open the shop so air moves low down, shut off any appliance with a standing pilot, keep sparking tools out of the building, and set an extinguisher beside the machine. Get collected fuel sealed and out of the area before testing.

One closing note on this platform: the filter on the injected MAX 570 is part of the in-tank pump module, not an inline element on the hose. New line resolves leaks and cracked rubber, but ongoing delivery complaints point inside the tank.
