Measured against a differential or a CVT belt, a length of fuel hose looks trivial. It is not. On a 2022 Kodiak 700 4x4 EPS IRS that hose is the sole path between the tank and the throttle body, and because this machine is fuel injected, it carries pressure from a pump mounted inside the tank with no manual valve available to shut it off.

A Short Hose With a Big Job

The layout is compact. The pump module drops into the top of the tank and brings the filtering element with it, so nothing on the visible hose is serviceable as a filter. Fuel exits through a fitting on the pump flange, runs a short clipped path, and enters the throttle body feeding the 686cc single. That tank-side fitting is often a self-locking quick-connect coupler rather than a barb with a clamp, and knowing which you have decides what hardware to buy.

Space is tight in that area. Four-wheel drive puts front differential hardware nearby, the power steering unit and its wiring sit near the steering shaft, and the independent rear suspension adds both frame structure and constant motion. The factory routing threads the hose through specific clips to keep it away from exhaust heat and clear of rotating and steering components, which is why copying that path matters more than taking the shortest route.

The Mechanics of Hose Failure

Rubber fuel line ages out rather than wearing out. Plasticizers give new hose its flexibility, and engine heat slowly drives them from the compound until the wall is stiff and glassy. A hose in that state cannot absorb vibration from a large single or the flex of a working chassis, so hairline cracks develop at the bends and grow with each heat cycle.

Two more factors set the pace. In dry, low-humidity regions moisture is pulled out of the rubber and the hose hardens from the surface inward faster than it would in damp country. Meanwhile ethanol-blended pump gas draws water into the fuel and degrades the inner liner, and any stretch where the Kodiak sits with fuel aboard allows gum and varnish to accumulate inside the passage. Because deterioration happens on both faces at once, a line can present acceptably and still be crumbling toward the injector, which is why years in service should carry as much weight as what you can see.

What to Watch and Smell For

The evidence usually shows up in this order:

  • Gasoline odor, strongest right after shutdown while the circuit still holds residual pressure
  • A wet patch or small puddle on the skid plate or floor after the machine has sat a few hours
  • Dust cemented into a dark ring at a fitting, left behind by fuel weeping and drying repeatedly
  • Chalky gray patches, fine crazing, or a hardened stretch you notice when squeezing the hose
  • Bogging under load, stumbling on hard throttle, or the feel of a nearly empty tank with fuel remaining

Because a pressure-side pinhole can atomize fuel and leave nothing on the ground, a persistent smell with a dry floor still justifies pulling the plastics for a proper look.

Prepping the Machine and the Space

Assemble everything first: nitrile or rubber gloves, a sealed fuel-rated container, hose rated for fuel-injection pressure in the original inside diameter, new clamps in the matching style, line-clamping pliers to pinch a low-pressure section closed given the absence of a valve, a quick-connect release tool if your coupler needs one, sockets and drivers for the seat and body panels, a small flat-blade screwdriver, a razor knife, a flashlight, and rags.

Buy hose rated for injection service rather than general-purpose carburetor line, since low-pressure tubing can seep or swell once the pump comes up to pressure. On safety, gasoline vapor is heavier than air and settles at floor level, gathering exactly where water heater pilots, shop heaters, extension cord connections, and battery chargers live. Work outdoors or with the door fully open so air moves down low, physically remove ignition sources from the area instead of trusting they are switched off, keep an extinguisher within reach, and disconnect the battery negative cable before opening anything.

Disconnect and Extract

Bleed the pressure before touching a fitting. Pull the fuel pump fuse, crank the engine until it stalls and will not restart, switch the key off, then disconnect the battery negative cable. Remove the seat and the side plastics to expose the tank, the pump module, and the hose run.

Slide a drain pan underneath and cover the first joint with a rag, because a depressurized line still contains standing fuel that pours out as soon as the connection breaks. Move any clamp well back along the hose before disturbing its fitting; fighting a fitting with the clamp still in place is how barbs get damaged. On a locking coupler, press the release tabs squarely and pull straight off with no side load, since aged plastic collars break under prying. At a barbed fitting, twist the hose a quarter turn to break the varnish bond and then work it off steadily, or slit a hardened section lengthwise with the razor and peel it away rather than pulling hard on the spigot. Photograph every clip and clearance point before the old hose is completely out.

Reassembly Details That Matter

Cut the new hose to the same length as the old one, square across the end so it seats flat. Extra length is not insurance; it sags against a frame tube and abrades through, or crowds the steering area where the EPS hardware already occupies space.

Everything goes together dry. Push each end onto its fitting until it bottoms against the shoulder, and keep grease, oil, and silicone away from the sealing surfaces entirely, because a lubricated joint gives pressurized fuel a path out from under the clamp and lets the hose creep off the barb over time. If an end resists, a few seconds in hot water softens it enough to slide on unaided. Locate each clamp just behind the raised bead and tighten evenly to snug rather than crushed, since a band bitten deep into the rubber becomes the next failure point. Where the tank end is a self-locking quick-connect, push until it clicks and tug firmly to confirm it latched, and add no clamp there. Finish by seating the hose in all of its original clips.

Confirming No Leaks

Reinstall the pump fuse and Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle runs the pump and brings the line up to full pressure, which is the cleanest opportunity you get to catch a poor connection before fuel has a chance to spread. Wipe both joints with a fresh rag and inspect again with the flashlight from below where a bead would gather.

Start the engine and check a third time at idle, letting it run several minutes and adding a few throttle blips so vibration is part of the test. Keep in mind that the fuel filter on this injected Kodiak is part of the in-tank pump assembly rather than an inline element on the hose you just replaced, so a fresh line will not clear a restricted filter. Continued starvation after a leak-free installation points to that module instead. Once both joints hold dry, reinstall the plastics and seat, ride a short slow loop, and take one final look underneath.
