Fuel Line Removal and Replacement on a 2022 Suzuki KingQuad 500AXi 4x4

The hardest part of this job is not installing the new hose. It is getting the old one off a 2022 KingQuad 500AXi without cracking a fitting, spilling fuel across the floor, or losing track of how the line was routed. Handle the teardown thoughtfully and the reassembly practically takes care of itself.

Bleeding Pressure Out of the System

This is an injected machine, which the AXi in the model name confirms, so a pump inside the tank keeps the supply hose pressurized and there is no petcock to close. Relieving that pressure is your opening move. Pull the fuel pump fuse or relay, crank the engine until it stalls on its own, switch the key off, and disconnect the battery negative terminal. On a carbureted quad you would rotate a valve to OFF and drain the float bowl, but neither exists here; line–clamping pliers on a low–pressure section are the closest substitute this platform offers.

Working the Old Hose Free

Remove the seat and the side plastics to expose the tank connection, then follow the hose down to the throttle body so both endpoints are in view. Slide a catch pan into position and keep a rag wrapped around each joint as you open it, since residual fuel sits in the hose regardless of pressure.

Slide worm or spring clamps well back along the hose before touching the fitting itself. If your quad uses a locking quick–connect at the pump plate, press both tabs squarely and pull the connector straight off; sideways prying is what breaks plastic that has spent years under the bodywork. When the hose has varnished onto a barb, a gentle rotating motion usually shears the bond loose. A hose that genuinely will not move should be slit lengthwise with a sharp blade and peeled off, sacrificing a part you are discarding anyway to protect the fitting you are keeping. Watch the routing as the hose comes out, because this selectable 4x4 carries the line past front differential hardware and additional frame clearance points that a two–wheel–drive machine does not have.

What Caused the Failure

Fuel hose degrades on a schedule set by heat and chemistry rather than by riding hours. Engine heat cycles gradually drive the softening compounds out of the rubber wall, so the hose stiffens and eventually cracks, typically in the tightest bend first. Dry regional air accelerates that hardening because it keeps drawing moisture out of the material.

Ethanol–blended gasoline handles the interior. Alcohol attracts water and slowly breaks down the liner, and any stretch of time with fuel standing in the system leaves gum and varnish at the fittings. Since the outside hardens while the inside softens, appearance is a poor guide, and calendar age on a 2022 machine is enough reason to look closely.

Recognizing Trouble Before It Strands You

  • A fuel puddle under the tank area, or a stain that reappears each time the quad sits
  • A gasoline smell that lingers after shutdown, often the earliest clue on a pressurized system
  • Fine cracks that open when you flex a bend, or a chalky bloom across the surface
  • Hose that has gone hard and no longer squeezes flat
  • Bogging, a lean stumble under acceleration, or an engine acting starved well before the tank runs low

Supplies and Handling Gasoline

Collect gloves, eye protection, injection–rated hose sized to the original inside diameter, new clamps of the correct style, a release tool if a locking coupler is fitted, line–clamping pliers, an approved fuel container, a catch pan, rags, sockets, and a plastic trim tool.

Ventilation deserves a real note rather than a passing mention. Gasoline vapor is heavier than air, so it flows down and pools at floor level instead of leaving through a window above you. Working outdoors or with the overhead door fully open gives you airflow where the vapor actually is. Remove space heaters, floor–level work lights, and anything with a pilot flame from the area, and keep an extinguisher within reach while fuel is exposed.

Fitting the New Line

Cut the replacement to the original length. Push each end fully onto its barb until it seats against the shoulder, and do the entire installation dry. Grease, oil, and silicone on a fuel fitting give pressurized fuel a route to creep out past the clamp, which is why nothing lubricated belongs on a sealing surface. Soften a tight hose end in hot water for a few seconds if it fights you rather than forcing it on.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug but not crushing the rubber. A self–locking quick–connect requires no clamp at all; push until it clicks, then tug firmly to confirm the latch engaged. Reseat the hose in every original clip so it holds clearance from the front driveline and the exhaust, matching the routing you photographed during removal.

Leak Testing and Final Assembly

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and pressurizes the hose while the engine sits quiet, which makes even a small bead of fuel easy to see. Wipe both joints dry, start the 500AXi, and check again at idle and after a few minutes of warm running before the bodywork returns.

Finally, remember that the injected 500AXi keeps its fuel filter inside the tank with the pump assembly rather than inline on the hose you just replaced. Fresh hose ends a leak, but a restricted in–tank filter produces the same starved–engine behavior, so that is where the diagnosis continues if hesitation persists.
