A fuel line job on the 2022 Sportsman XP 1000 Ultimate Trail rewards preparation more than mechanical skill. Gather the right pieces, understand what kind of fuel system you are opening, and the whole repair goes smoothly. Skip the prep and you will be holding an open, pressurized fuel line while looking for a clamp that is still in a drawer.

Everything You Need Within Arm's Reach

  • Nitrile or rubber gloves, since raw gasoline strips skin oils in seconds and carries additives you do not want soaking in
  • A sealed metal or fuel-rated plastic container for captured fuel, not an open bucket
  • Replacement hose rated for fuel-injection pressure and matched to the inside diameter of the original, never low-pressure carburetor tubing
  • New clamps to suit the fitting style you find, plus a quick-disconnect release tool if your machine uses a locking coupler at the pump outlet
  • Line-clamping pliers, which take the place of the petcock this model does not have
  • Sockets and a small flat screwdriver for the seat and side plastics, a sharp razor knife, and a generous stack of rags

Think about the space as carefully as the tool list. Gasoline vapor is heavier than air and settles into a layer across the floor, where a pilot light, trickle charger, or plugged-in grinder can reach it. Work outdoors when possible, and otherwise open the shop door fully and put a fan on the floor moving air out. Shut down anything with a flame, and keep a dry chemical extinguisher within reach before you loosen the first fastener.

This Machine Runs Injection, Not a Carburetor

The Ultimate Trail is electronically fuel injected, which means the petcock owners of older quads instinctively look for simply is not there. An in-tank pump module pressurizes the supply hose that feeds the throttle body, and that pressure remains trapped in the line after the key comes out. Relieving it is the opening move: pull the fuel pump fuse or relay, crank the engine for a second or two until it stalls, key off, and disconnect the negative battery cable.

Why a Perfectly Good Hose Eventually Quits

Fuel line is flexible when new because of plasticizers blended into the rubber compound. Every heat cycle from the ProStar twin drives a little more of that additive out, and once enough has gone the hose becomes hard and glassy. In that condition it cannot absorb engine vibration or chassis flex, so fine cracks begin to open at bends and immediately behind fittings. Riders in dry, low-humidity country reach this stage earlier, because the surrounding air pulls moisture out of the hose wall and hardens it from the outside in.

The inside of the hose faces a different problem. Ethanol-blended pump gas draws in water and gradually degrades the inner liner, and that degradation runs fastest whenever the machine sits for weeks with fuel standing in the line. The end state is a hose brittle on the outside and softening on the inside, capable of shedding material toward the injectors while the exterior still looks presentable.

What to Look and Listen For

  • A fuel puddle or dark damp patch beneath the quad after it has been parked
  • A gasoline smell around the tank, strongest in the first minutes after shutdown while pressure is still held
  • Surface cracking, a chalky gray sheen, or a section of hose that stays dented when squeezed
  • The twin bogging on hard acceleration, going flat at higher rpm, or acting like it is low on fuel when the tank is not
  • A dust-caked ring at a fitting, which forms as slowly weeping fuel collects and dries trail grit in place

Since the supply line carries pressure, a small leak often mists off before it can drip. A fuel odor with a dry floor beneath it is still a leak.

Separating the Old Line From Its Fittings

With pressure relieved and the battery disconnected, remove the seat and the side plastics to expose the tank outlet and follow the hose back toward the throttle body. Brush or rinse the dirt away from each fitting and let it dry before you open anything, because grit falling into a fuel path is a problem that outlives the repair.

Slide a catch pan into place and lay a rag over the first joint, since even a bled-down hose holds residual fuel that will run out when it separates. Back worm-gear or spring clamps well clear of the barb before you twist anything. On a self-locking quick-connect, press the release tabs squarely and pull the coupler straight off; prying at an angle cracks plastic collars that have aged in engine heat. Twist a varnish-bonded hose gently to break the seal rather than yanking, and if it holds fast, slit it lengthwise with a razor and peel it off the barb.

Photograph the routing before the hose is fully out. This is an all wheel drive chassis with a front differential and driveshaft occupying space near the front of the engine bay, so the line threads through clips and clearance points a two-wheel-drive quad would not need. Reproducing that path exactly keeps the new hose off the exhaust and away from moving parts.

Setting the New Hose and Verifying the Seal

Cut the replacement to match the original length. Extra slack is not insurance; it allows the hose to sag onto hot components or rub a frame edge until it wears through. Push each end fully onto its barb until it bottoms out, and install it dry. Grease, oil, and silicone spray all belong nowhere near a fuel fitting, because a lubricated sealing surface gives pressurized fuel a channel to creep past the clamp. If an end is too stiff to seat, dip it in hot water for a few seconds first.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to seal without biting into the rubber. A self-locking quick-connect gets pushed on until it clicks, then tugged firmly to confirm the latch engaged, and takes no clamp at all. Return the hose to every original clip and guide.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose, giving you an unhurried look at both connections while everything is dry. Wipe them with a clean rag and inspect again for beading, then start the engine, check at idle, blip the throttle, and look one final time before the plastics and seat go back on. Keep in mind that the fuel filter on this EFI platform is built into the in-tank pump assembly rather than sitting inline where you can service it, so a delivery complaint that survives a leak-free install points at that module rather than your new hose.
