The wide-stance XP 1000 S was built to soak up terrain that would rattle the fillings out of a narrower quad, and all that suspension travel means the chassis works constantly underneath a fuel hose that has to flex along with it. Add engine heat and a few seasons of pump gas and the rubber eventually gives up. This is a fuel-injected machine with an in-tank pump, so plan the job around pressure rather than around a shutoff valve.

How Rubber Loses the Fight

The wall of a fuel hose depends on plasticizers to stay flexible, and those compounds migrate out steadily under heat. Once enough of them are gone the hose hardens, quits absorbing chassis movement, and begins to craze. Arid climates push this along faster than most owners expect, because dry air continuously pulls moisture out of the outer surface. Ethanol-blended fuel does its damage from the inside: left standing for weeks, it draws in water and slowly breaks down the liner, leaving gum and loosened material to travel toward the injectors. Between those two mechanisms, a hose that still looks reasonable on the outside can be functionally finished, which is why age matters more than mileage here.

Symptoms an Owner Should Not Ignore

  • A dark, wet patch or outright puddle on the skid plate after the machine has sat overnight
  • Gasoline odor lingering around the quad, strongest in the first minutes after shutdown
  • Hairline cracking, a chalky exterior, or a section that feels hard and glassy when pinched
  • Caked dust forming a ring at a fitting, the signature of slow weeping and evaporation
  • The engine bogging under throttle, hesitating as rpm climbs, or acting starved with fuel in the tank

On a pressurized system, fuel escaping a small crack often atomizes and disappears before it can pool. Trust your nose and the running symptoms even when the floor stays clean.

What the Injected Layout Changes

There is no petcock on this Sportsman. A carbureted quad hands you a valve under the tank, a serviceable float bowl drain, and two clamped barbs; the XP 1000 S instead runs an electric pump inside the tank that pressurizes the supply hose all the way to the throttle body. That pressure holds after shutdown and must be released on purpose. The tank end typically uses a self-locking quick-connect coupler rather than a worm-gear clamp, and the fuel filter lives inside the pump module in the tank instead of hanging inline where a screwdriver could reach it.

Setup, Supplies, and a Real Word on Gasoline

Get everything within arm's reach before the first fitting comes loose:

  • Injection-rated fuel hose matching the original inside diameter
  • New fuel-rated clamps and a quick-disconnect release tool
  • Line-clamping pliers, which do the job the missing petcock would have done
  • Nitrile gloves and eye protection
  • A drain pan plus an approved sealed container for captured fuel
  • A socket set, a stubby flat-blade driver, and clean rags

Gasoline vapor sinks. It rolls off the machine and gathers along the floor where you cannot see it, which is why an open window six feet up accomplishes nothing. Work outdoors or with the door rolled fully open and air moving low across the space, keep every ignition source well clear including appliance pilot lights, and let the exhaust cool completely first.

Extracting the Original Hose

Relieve pressure before anything else: pull the fuel pump fuse, crank the engine until it fires and stalls on its own, key off, then disconnect the negative battery cable. Lift the seat and remove any panel obscuring the tank and hose run. Slide the pan underneath and drape a rag over the joint you plan to open first, because residual liquid fuel remains in the hose. Back each clamp well down the hose before disturbing the fitting. Quick-connects release by squeezing both tabs squarely and pulling straight off — side loading cracks collars that have gone brittle. If a hose end has bonded to a barb, break the varnish with a light twist or slit the hose lengthwise and peel it away instead of prying on the fitting.

Photograph the routing on the way out. This is an all-wheel-drive chassis, so the hose has to work around front differential hardware and frame crossmembers a two-wheel-drive layout would not include. The extra width of the S model gives you noticeably better elbow room from the side of the machine, so take advantage of it rather than reaching over the top.

Installing the New Line and Verifying It

Cut the replacement to the length of the piece you removed and resist the urge to leave slack, which only invites chafing on a frame tube. Seat each end fully on its barb dry, softening a stiff end in hot water if needed, and keep grease, oil, and silicone entirely off the fittings — lubricant on a sealing surface is the classic route for pressurized fuel to sneak past a clamp. Position new clamps just behind the raised bead on each fitting and tighten them evenly and firmly. Where a self-locking coupler is used, push until it clicks and pull hard to confirm; a clamp there serves no purpose. Snap the hose into every original retaining clip.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump loads the circuit while the hose is still dry. Study both joints, wipe them with a clean rag, then start the engine and inspect again at idle with a bright light, blipping the throttle while you watch. Several leak-free minutes earn the bodywork going back on. If the 2022 XP 1000 S still feels flat under load afterward, the in-tank filter inside the pump assembly is the logical next step, since new hose does nothing for a restricted element.
