How to Replace a Worn Fuel Line on a 2022 Sportsman XP 1000 High Lifter

Every fuel line repair starts with knowing what you are looking at. On a 2022 XP 1000 High Lifter, that means an electronically fuel injected system with no petcock anywhere under the tank. An in-tank pump module pushes fuel through a pressurized supply hose to the throttle body, and that hose holds pressure after the engine stops. Plan around that and the repair is genuinely simple.

Locating and Inspecting the Supply Hose

Pull the seat and the side plastics and you will find the tank outlet with the supply hose leaving it and heading back toward the throttle body. Run your fingers along the full length, paying particular attention to the areas near each fitting and to any bend, because that is where a hose fails first. A healthy line is soft, springs back instantly when you pinch it, and has a slightly satin surface. A line at the end of its service life feels hard, may stay dented after a squeeze, and often shows a chalky gray sheen or a network of fine cracks.

Look at the clips and guides too. This machine spends its life in mud, and packed dirt inside a clip can slowly abrade a hose from the outside while the rubber itself is still in reasonable condition. A shiny polished patch on the hose is a chafe point worth correcting when the new line goes in.

The Reasons Hose Fails Over Time

Fuel line flexibility comes from plasticizers blended into the rubber, and heat cycles from the twin gradually drive those additives out. As the hose stiffens it loses the ability to absorb vibration and chassis flex, and cracks begin to open at the points of greatest movement. Dry climates make this happen sooner, since low ambient humidity draws moisture out of the hose wall and hardens it from the outside in.

Ethanol-blended pump gas causes a separate kind of damage. Alcohol content pulls in water and slowly degrades the inner liner, and that degradation runs fastest when the High Lifter sits for long stretches with fuel standing in the line. The outcome is a hose failing from both surfaces at once, with the potential to shed material toward the injectors.

Symptoms That Point to the Fuel Side

  • A gasoline puddle or damp shadow under the machine after it has been sitting
  • Fuel smell around the tank area, most obvious in the first minutes after shutdown while pressure is still trapped
  • Cracking, a chalky texture, or a stiff length of hose that no longer springs back
  • The engine bogging under load, stumbling lean, or acting as if it is short on fuel during a hard pull
  • A ring of dried mud and grit cemented at a fitting where fuel has been weeping

Since this is a pressurized supply, a small leak can mist off and evaporate without ever forming a drip. Odor with a dry floor underneath still counts as evidence.

Supplies and a Ventilated Bay

  • Nitrile or rubber gloves
  • A sealed, fuel-rated container for whatever drains out
  • Replacement hose rated for injection pressure, matched to the original inside diameter
  • New clamps in the right style, plus a quick-disconnect release tool if your machine uses a locking coupler
  • Line-clamping pliers, since there is no petcock to shut off flow
  • Hand tools for the plastics, a razor knife, and a good supply of rags

Gasoline vapor is heavier than air and settles into a layer across the floor, so ventilation at ground level is what actually matters. Work outdoors or with the door fully open and a fan pushing air out low through the space. Shut down heaters and pilot lights, keep battery chargers and power tools out of the area, and set a dry chemical extinguisher within arm's reach.

Draining Down and Disconnecting

Remove the fuel pump fuse or relay and crank the engine for a second or two until it stalls, which relieves most of the pressure. Key off, then disconnect the negative battery cable. Wash the mud off the work area and let it dry before opening a single fitting, or grit will find its way into the fuel path.

Slide a catch pan into position and drape a rag over the first joint, because residual fuel remains in the hose even after bleed down. Back the clamp well away from the barb before twisting anything free. A self-locking quick-connect wants its tabs pressed squarely and the coupler pulled straight off, never levered sideways, since plastic collars aged in engine heat crack under side load. Twist a varnish-bonded hose gently rather than hauling on it, and if it stays put, slit it lengthwise and peel it off the barb.

Photograph the routing while it is intact. On-demand all wheel drive brings a front differential and driveshaft into the neighborhood, and the arched High Lifter suspension geometry adds clearance considerations a two-wheel-drive quad does not have, so the hose follows a specific path for good reason. Duplicate it exactly on reassembly.

Installation, Clamping and the Final Check

Cut the new hose to the same length as the piece you removed. Extra length is not protection; slack allows the line to settle onto the exhaust or work against a frame edge until it wears through. Push each end fully onto its barb dry, and keep grease, oil, and silicone entirely off the sealing surfaces. Any lubricant there gives pressurized fuel a channel to creep past the clamp. If a hose end is too stiff, dip it in hot water for a few seconds to soften it.

Place new clamps just behind the raised bead on each fitting and tighten evenly until snug rather than crushed. Push a self-locking quick-connect until it clicks, then pull firmly to confirm the latch engaged, and add no clamp to that style. Reseat the hose in every original clip so it stays clear of exhaust heat and the front driveline.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose, letting you inspect both joints while everything is dry. Wipe them and look again for beading, then start the engine, check at idle, blip the throttle, and inspect once more before the plastics go back on. One final platform note: the fuel filter on this EFI Sportsman is integrated into the in-tank pump assembly instead of sitting inline on the visible hose, so a persistent delivery complaint after a leak-free install points toward that module.
