What passes through a fuel line has as much to do with its lifespan as how many hours the machine has run. On a 2022 Sportsman Touring XP 1000, ethanol-blended pump gas, engine heat from the ProStar twin, and long stretches of sitting between rides all take a turn at the same piece of rubber. Understanding that helps you judge when the hose is due and prevents the replacement from becoming an emergency.

Fuel Chemistry and Heat Cycles

Most pump gasoline contains ethanol, and ethanol pulls moisture into the fuel. That water-laden mixture sitting against the inner wall of a hose gradually breaks down the liner, leaving softened material and gum that can shed downstream. It happens fastest when the machine is parked for weeks with a partial tank, which is the reality for most owners between riding seasons.

From the outside, heat does the damage. Every ride warms the engine bay and drives the plasticizers out of the hose wall a little further, and a hose that has lost them is hard, glossy, and brittle. Dry climates accelerate that hardening because arid air constantly draws moisture out of the rubber. Add the vibration of a long, heavy two-up chassis on rough trail and the cracks appear at the bends first, right where the hose can least afford them.

What This Machine's Fuel System Looks Like

The XP 1000 is fuel injected, so there is no petcock to close. An electric pump inside the tank supplies pressurized fuel to the throttle body, and that pressure stays in the hose after shutdown, which is why every step begins with relieving it. The fuel filter is part of the in-tank pump module rather than an inline canister, so hose replacement and filter service do not overlap on this platform.

Expect a quick-connect coupler at one or both ends instead of a plain barb and clamp on a machine of this generation. The Touring frame is also stretched for a passenger seat and rear rack, and the on-demand all-wheel drive front differential and driveshaft occupy the space ahead of the engine, so the hose follows a longer, more deliberately guided route than it would on a compact two-wheel-drive quad.

Warning Signs to Act On

  • Fuel pooling or staining the floor under a machine that has been sitting
  • A gasoline smell hanging around the tank, most noticeable just after you shut the engine off
  • Fine cracks, a chalky exterior, or a section that feels stiff and hollow when squeezed
  • Bogging under acceleration, lean surging, or the sensation of fuel starvation with a full gauge
  • Grit stuck in a ring at a fitting, which is dried fuel from a slow weep

On a pressurized line a small leak can mist and evaporate without leaving a drop, so treat a persistent odor as real evidence and inspect each connection closely.

Preparation, Parts, and Ventilation

Stage the whole kit before you start: gloves and eye protection, a drain pan, a sealed fuel-rated container, injection-rated replacement hose in the original inside diameter, fresh clamps of the matching style, line-clamping pliers to stand in for the petcock this model lacks, a quick-connect release tool, hand tools for the bodywork, a razor knife, and rags.

Ventilation deserves more than a passing thought. Gasoline vapor is denser than air and settles along the floor, exactly where a shop heater, water heater pilot, or sparking tool sits. Work outside or with the main door wide open so air moves at ground level rather than trusting a window overhead, keep ignition sources out of the space entirely, and seal the drained fuel instead of leaving an open pan nearby.

Breaking the Fittings Loose

Relieve pressure by pulling the fuel pump fuse or relay, cranking the engine until it stops firing, switching the key off, and disconnecting the battery negative cable. Remove the seat and the panels covering the tank outlet and the run to the throttle body. Slide the pan into place and cover the first joint with a rag before you break it, because residual fuel drains even from a depressurized hose.

Back the clamps well away from their fittings first. Separate a quick-connect by pressing both tabs squarely and pulling straight off, never levering with a screwdriver, since aged plastic collars split under side load. A hose bonded to its barb by varnish releases with a slow twist, and one that will not move should be slit lengthwise and peeled away. Photograph the clips and clearance points before the old line leaves the machine.

Installing the New Line and Proving It Dry

Cut the replacement to match the original length exactly, then push each end onto its barb dry until it bottoms out. Nothing lubricating goes on those surfaces – grease or oil on a sealing face gives pressurized fuel a path past the clamp. If an end is tight, soften it briefly in hot water. Set clamps just behind the bead on each fitting and snug them evenly rather than crushing the rubber, and let any self-locking quick-connect click home without a clamp, then tug firmly to confirm it latched. Return the hose to every original clip so it clears hot exhaust and the front driveline.

Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking so the pump pressurizes the circuit while the fittings are clean and dry. Wipe both joints, then start the Touring XP 1000 and study each connection at idle, watching for a slow bead as much as an obvious drip. Blip the throttle and check once more. After several minutes of leak-free running the plastics can go back on, and a glance under the machine after your first short ride is a worthwhile last step.
