The Chemistry and Physics Behind Failure

Machines living in dry, dusty country harden sooner, since arid air keeps drawing moisture from the rubber.

Ethanol-blended gasoline attacks from within. Whatever the liner sheds travels toward the injector, making hose age just as relevant as how it looks.

Gathering What You Need

  • Rubber or nitrile gloves, because gasoline pulls the oils out of skin fast
  • A drain pan plus a sealed container rated for fuel
  • Replacement hose in the correct inside diameter, rated for injection pressure rather than gravity feed
  • New clamps in the right size, or a small clamp kit
  • Line-clamping pliers, standing in for the petcock this model does not have
  • Razor knife, shop rags, a small flat screwdriver, and sockets for the seat and side plastics

Ventilation is worth doing right. Gasoline vapor is heavier than air and collects near the floor, so open the overhead door completely or work in the open rather than relying on a window. Get flame-burning heaters out of the space, hold off on grinding, and keep an extinguisher within reach.

Breaking the Old Hose Loose

Bleed pressure before you loosen anything: pull the fuel pump fuse, crank the starter until the engine stalls, turn the key off, then disconnect the negative battery cable. Remove the seat and whatever bodywork blocks the tank outlet and the hose run to the throttle body.

Slide the pan into position and drape a rag over the joint you are opening, since a depressurized line still holds fuel. Move worm-gear or spring clamps well back along the hose before touching the fitting. Locking quick-connects release when you press the tabs squarely and pull straight off; prying sideways cracks the aged plastic collar. At each barb, twist gently to break the varnish bond rather than pulling hard, and slit a bonded hose lengthwise with the razor instead of risking damage to the fitting.

Map the routing while it comes apart. With its longer wheelbase and On-Demand AWD front driveline, this chassis sends the hose through more clips and clearance points than a compact 2WD quad, and matching that path is what keeps the new hose away from heat and rotating parts.

Installing and Leak Testing

Cut the replacement to the original length exactly. Excess slack chafes on frame tubes or drifts toward the exhaust, while a short piece keeps both fittings under constant tension. Push each end fully onto its barb until it bottoms out against the shoulder, working dry the entire time. Grease, oil, and silicone belong nowhere near a fuel fitting — lubricant on the sealing face is the very thing that lets pressurized fuel escape past a clamp. If the hose is too stiff to seat, dip the end in hot water briefly.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug without biting into the rubber. Where a self-locking quick-connect is fitted, push until it clicks and confirm with a firm tug; that style seals itself and takes no clamp. Return the hose to every original clip and guide.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. The pump primes on each cycle and brings the hose to full pressure, letting you inspect the connections while they are still dry. Wipe both fittings and look for beading, then start the engine, hold idle for several minutes, and check again as heat builds. Swing the handlebars fully in both directions to load the routing before the bodywork goes back on.
