Access and Routing on This Chassis

Plan on removing the seat and the plastics that cover the tank and the run of hose heading toward the throttle body. Trying to work through a gap in the bodywork is where fittings get broken and clamps get dropped into the frame. With the panels off, trace the hose end to end and note every clip, guide, and clearance point before anything comes apart.

Routing matters more on this machine than on a simple two wheel drive quad. The Trail drives all four wheels, so the line has to pass front differential hardware and additional frame crossmembers, and it is kept away from both the driveline and hot exhaust surfaces by those factory clips. Photograph the path from a couple of angles. Reinstalling a hose in the wrong guide is how a fresh line ends up chafed through in a season.

Identifying the Fuel Delivery Layout

This Sportsman is fuel injected, with the pump living inside the fuel tank and pushing pressurized fuel to the throttle body. Three habits carried over from carbureted quads have to be dropped. There is no petcock, so nothing to close, and line clamping pliers handle any shutoff you need. The hose holds pressure after shutdown rather than going slack under gravity, so it must be bled first. And no float bowl drain exists, meaning the fuel to catch is standing in the hose. Some injected machines also terminate the line in a self locking quick connect coupler rather than a barb and clamp, which calls for a release tool and a straight pull.

What Makes a Fuel Hose Fail

Plasticizers in the rubber keep new hose flexible, and heat cycling from the 850 twin steadily drives them out. A hardened hose cannot flex with the chassis, so it fractures instead, and the cracks form at bends and beneath clamps where stress is concentrated. Vibration from a big twin keeps working those cracks larger.

Dry climates shorten the timeline, since low humidity keeps drawing moisture from the hose wall and speeds hardening. Ethanol blended pump gas degrades the inner liner from the other side, pulling in water while the machine sits and leaving gum in the passage along with loose material that travels toward the injectors. A hose that looks fine from the outside can be doing exactly that internally, which is why age counts as heavily as appearance.

Signs You Need This Repair Now

Symptoms usually build gradually. A gasoline smell that will not clear around the chassis is typically first, because pressurized fuel escaping a small crack tends to mist and evaporate instead of dripping. After that come a damp film or puddle beneath the tank area once the machine sits, hairline cracking or a chalky haze on the hose exterior, hard sections that refuse to compress when pinched, and dust caked into a dark ring where dried fuel has collected at a fitting. From behind the bars, expect bogging under load, a stumble when the throttle snaps open, and an engine acting starved with fuel still in the tank.

Tools, Supplies, and Fuel Safety

Have this ready before you start:

  • Nitrile or rubber gloves, because gasoline strips skin oils on contact
  • A sealed fuel rated container for captured fuel
  • Injection rated hose in the original inside diameter, cut to the original length
  • New clamps in the correct style, plus a quick connect release tool if one is needed
  • Line clamping pliers, filling the role the missing petcock would play
  • Razor knife, flat blade driver, sockets and trim tools, and a stack of rags

Take the fumes seriously rather than assuming a big garage handles it. Gasoline vapor is heavier than air and settles along the floor, so ventilation at ground level is what actually reduces exposure. Work outdoors when possible, or open the door fully instead of relying on a high window. Shut off and move heaters, chargers, grinders, and any pilot light, and keep an extinguisher within reach.

Bleeding, Removing, and Installing

Pull the fuel pump fuse, crank the engine until it fires briefly and stops, turn the key off, and disconnect the negative battery cable. Slide the catch pan under the joint and cover it with a rag before opening, since a bled hose still holds fuel. Push clamps well back along the hose before disturbing the fitting. Quick connects release by pressing the tabs squarely and pulling straight off with no side load, because aged collars split when pried. Varnish glues old hose to metal barbs, so twist gently to break the bond, or slit the hose lengthwise and peel it away rather than stressing the fitting.

For installation, seat each end of the new hose fully onto its barb dry. Nothing goes on the sealing surface — grease, oil, and silicone all give pressurized fuel a path past the clamp. Warm water softens a stubborn hose end enough to slide on unassisted. Set new clamps just behind the raised bead on each fitting and tighten them evenly to snug rather than crushing the hose. A self locking coupler at the tank takes no clamp at all; push until the collar clicks, then pull firmly to confirm the latch caught.

Pressure Testing and Buttoning Up

Refit the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle runs the pump and pressurizes the line, giving you the cleanest possible look at both joints before any fuel has a chance to spread. Wipe the connections dry, then start the engine and inspect again at idle with a fresh rag, watching closely for a bead forming at either clamp. Let it idle several minutes and check a final time before the plastics go back on, since a joint that holds cold does not always hold once everything warms up.

One platform note to carry forward: the fuel filter on this machine is part of the in tank pump assembly rather than an inline unit on the visible hose, which is the reverse of the serviceable inline filters common on carbureted quads. A new hose cannot compensate for a restricted filter, so if fuel delivery still feels weak after a clean install, that assembly is the logical next check.
