Fuel line replacement on the 2022 Polaris Sportsman 570 6x6 is not technically difficult, but it goes badly when you are improvising with an open fitting in one hand. This machine uses the ProStar 567cc single with electronic fuel injection, which means no petcock, no gravity feed you can simply shut off, and a hose carrying pressurized fuel from an in-tank pump. Prep accordingly.

  • Line-clamping pliers, which stand in for the fuel valve this Sportsman does not have

  • A stack of clean rags and a razor knife

Choose your workspace with as much care as your tools. Gasoline vapor sinks and collects along the floor, so an open garage door or genuinely outdoor space beats a cracked window every time. Move space heaters, extension lights with hot bulbs, and anything with a standing pilot out of the area before you begin.

The Case for Replacing Before It Fails

Hose does not usually rupture; it degrades. The rubber loses the compounds that keep it flexible, and what began as a soft, forgiving tube slowly stiffens into something closer to hard plastic. Dry climates accelerate that process by drawing moisture out of the hose wall, which is why machines that live in high desert or arid ranch country harden faster than identical units in humid regions. Meanwhile, ethanol-blended fuel sitting inside the line pulls in water and works on the inner liner, gumming and softening it from within. A single-cylinder 570 also feeds a steady vibration into the chassis, and a hardened hose has no give left to absorb it. Cracks appear at the bends and at the barbs, exactly where the hose is loaded.

Reading the Machine for Trouble

The 6x6 tells you when its plumbing is going. A fuel stain on the skid plate or floor after an overnight sit is the clearest signal, though on this machine the puddle often shows up mid-chassis under the tank rather than at either end. A sharp gasoline smell around the seat, particularly right after shutdown while residual pressure is still trying to escape, deserves immediate attention. Visually, run your fingers along the hose and feel for stiffness, then look for the fine surface checking that shows up as a spiderweb pattern under good light. On the running side, watch for hesitation off the bottom, a bog when the rear bed is loaded and you are climbing, or the general sensation that the engine is starved even with plenty of fuel showing. A leak on the pressure side of an injected system can also atomize and vanish before it drips, so a persistent smell with no visible stain still counts as evidence.

Depressurizing and Removal

Never open a fitting on this machine with the system live. Pull the fuel pump fuse or relay, crank the engine briefly until it dies or will not start, turn the key off, and disconnect the battery negative terminal. Pull the seat and the covers that expose the tank and the hose run heading forward to the throttle body.

Slide your pan into position and lay a rag over the joint you are about to separate. Even with pressure relieved, the hose is still full. Move existing clamps back along the hose first, then work the end loose. A locking quick-connect wants its tabs pressed evenly and the coupler pulled straight off the port — side loading cracks the aged plastic collar. For a barbed fitting, twist gently to break the varnish that has glued the hose in place over the years. If it will not budge, slice the hose lengthwise and peel it away rather than forcing it and stressing the spigot.

Take notes on routing as you go. Six-wheel drive means a longer frame, an extra rear driveline, and additional crossmembers, so this chassis has more clips and clearance gaps to navigate than a standard 4x4 utility quad. Getting the new hose back through the same path is far easier with photos than with memory.

Fitting the Replacement Correctly

Match the new hose to the old one for length. Resist the urge to leave slack, because excess hose finds something to rub against or drifts toward the exhaust. Seat each end fully onto its barb, pushing until the hose bottoms out against the shoulder, and install it dry. No grease, no oil, no silicone lubricant on any fuel fitting — anything slippery on the sealing surface becomes a leak path once the pump builds pressure. Warm water is the only acceptable assist if the hose is tight.

Place new clamps immediately behind the bead on each fitting and snug them uniformly rather than crushing one side. Self-locking quick-connects click when they seat; confirm the latch with a firm pull and leave them clamp-free. Reinstall the hose into every original retainer so it holds position away from the driveline and heat.

Leak Check and Wrap-Up

Restore the fuse or relay and Reconnect the battery, then cycle the ignition on and off several times without cranking. Each cycle primes the pump and pressurizes the hose, which lets you inspect both joints under load with everything around them still clean and dry. Wipe each fitting with a fresh rag and look for any transfer. Start the engine next, let it idle for a few minutes, and go over the connections one more time before the panels return.

Keep in mind that this 570 carries its fuel filter inside the tank as part of the pump assembly rather than as a serviceable inline unit on the hose. A new line solves a leaking or cracked hose, but if the bogging and fuel starvation persist afterward, the in-tank filter and pump are where to look next.
