Fuel hose is cheap. The tow out of the back forty is not. This walkthrough covers replacing the fuel line on a 2022 Polaris Sportsman 450 HO from diagnosis through the final leak check, with the specifics of this machine's fuel delivery built into every step rather than bolted on at the end.
Know the System You Are Opening
The 2022 Sportsman 450 HO is fuel-injected. That single detail dictates the entire approach. Fuel is pushed forward by an electric pump living inside the tank, the supply hose stays pressurized after the key goes off, and there is no gravity-feed petcock anywhere on the machine to stop flow while you work. The pump module also carries the filter internally, so the visible hose is purely a delivery path with nothing serviceable spliced into it. Plan on relieving pressure and using pinch-off pliers where the older carbureted approach would have simply closed a valve.
Bench Setup, Ventilation, and Gloves
Collect the following before the first fitting comes apart:
- Hose rated for fuel-injection pressure, matched to the factory inside diameter
- Nitrile or rubber gloves and safety glasses
- A sealed, fuel-rated container and a wide shallow catch pan
- Line-clamping pliers and a pick for the quick-connect retainer
- New clamps in the original style, a razor knife, and plenty of rags
- Hand tools for the seat and side bodywork
Take the ventilation seriously. Gasoline vapor is heavier than air, so it flows downhill and puddles at floor level where pilot lights and power tools live. Roll the quad outside if you can, or open the shop wide and put a fan low behind you. Disconnect chargers, kill work lights that arc when switched, and keep an extinguisher an arm's length away.
Why Hoses Harden and Fail
The rubber in a fuel line is soft when new because of plasticizers blended into it. Those compounds slowly migrate out under heat and time, and what remains is stiff and glassy. A hardened hose cannot flex with the chassis anymore, so every mile of washboard trail concentrates movement into the short spans beside each fitting until the surface starts to fracture.
Two accelerants deserve mention. Riders in dry, high-desert or arid country watch this happen faster, because low humidity pulls moisture from the hose wall and stiffens it from the outside inward. Meanwhile, ethanol-blended pump gas left standing in the line for a long idle stretch draws water in and works on the inner liner, gumming it and loosening material from within. A Sportsman hose can therefore be nearly finished internally while the outer jacket still passes a glance.
Clues From the Engine and the Floor
Watch for these before the hose forces the issue:
- A puddle or damp shadow under the mid-frame after the machine sits overnight
- Persistent fuel odor around the seat and console, most obvious right after shutdown
- Surface checking, a chalky feel, or a stiff segment that will not compress evenly
- An engine that bogs on acceleration, runs lean at sustained throttle, or acts starved as though the tank were low
- Dirt cemented in a ring at a fitting, the signature of fuel weeping and drying repeatedly
Pressure-side pinholes on an injected machine often mist rather than drip, so treat a strong smell with a clean floor as a legitimate finding, not a false alarm.
Disconnecting at the Pump Module and Throttle Body
Bleed the pressure down first. Pull the fuel pump fuse, crank until the engine stalls out, shut off the key, and disconnect the negative battery cable. Remove the seat and enough side panel to see the tank flange and follow the hose forward to the throttle body. Slide the pan into place and drape a rag over each joint before you open it, because residual fuel will run out even from a depressurized line.
The tank end typically uses a push-lock quick-connect with a retaining clip. Move the clip aside, compress the coupler squarely, and draw it straight off; angling or prying cracks collars that have been baking in the sun for a few seasons. For a barbed fitting with a clamp, slide the clamp well back, twist the hose to break the varnish grip, then work it off. If it fights you, slit it lengthwise and peel it away instead of stressing the fitting. Note where the line clips in as it comes out. This is an on-demand 4x4, and the front differential and its associated hardware add clearance points the hose has to respect on the way forward.
Fitting Fresh Hose Without Lubricant
Cut the replacement to the same length as the original. A hose that is even a couple of inches long will find something to rub. Push both ends fully onto their barbs until they bottom out, and do it dry. Grease, oil, and silicone have no place on a fuel fitting; a lubricated sealing surface gives pressurized fuel a route to seep past the clamp. Softening the hose end in hot water is the correct trick when it will not slide.
Place new clamps just behind the bead at each barb and tighten evenly. On the self-locking coupler, push until it clicks, reinstall the retainer, and pull hard to verify engagement; adding a clamp there does nothing but risk damage. Route the hose back through every clip so it stays away from exhaust heat and the front drive components.
Leak Check and Reassembly
Reinstall the fuse, hook the battery back up, and cycle the key on and off several times without cranking. That runs the pump and pressurizes the hose so you can inspect dry joints under load. Wipe both fittings clean, then start the engine and check again at idle with a fresh rag and good light.
Let it idle a few minutes, blip the throttle, and take one final look before the panels return. On this injected Sportsman the filter is integral to the in-tank pump assembly, so if fuel delivery still feels weak after a clean install, that module is the next thing to investigate rather than the hose you just replaced.
