A fuel leak on a 2022 Scrambler XP 1000 S is not a problem to file away for later. Between the heat of the ProStar twin and the pressure this injection system carries, a compromised hose deserves attention the same weekend you find it. The good news is that the replacement is well within reach of a rider with basic hand tools and a safe place to work.
Where the Pressure Comes From
This Scrambler is fuel injected, and the practical consequence is that fuel is pushed rather than poured. An electric pump inside the tank pressurizes the supply hose feeding the throttle body, so there is no petcock beneath the tank to rotate closed and no gravity feed you can stop by hand. Lift the seat and you can see the pump and sender module bolted through the tank shell with a wiring connector attached, with the hose leaving it usually ending in a plastic quick-connect collar.
That pressure does not bleed off on its own quickly, which makes the first step non-negotiable. Pull the fuel pump fuse or relay, crank the engine until it starves and dies, turn the key off, then disconnect the negative battery cable. As for drive layout, the S runs all-wheel drive on the wide chassis, so the front differential and its supporting frame structure sit near the hose corridor and reduce your working room compared with a two-wheel-drive quad.
The Reasons Hose Goes Bad
Fuel line ages out because the plasticizers keeping the rubber flexible gradually leave the compound. As the hose stiffens it stops absorbing vibration and thermal cycling, and the energy it used to soak up starts showing up as fine cracks, typically at bends and clamp points. Engine heat and the constant chassis movement this model sees on rough terrain both accelerate that decline.
Fuel chemistry adds a second front. Ethanol-blended gasoline draws atmospheric moisture into the system, and a hose left standing full of E10 while the machine sits idle develops a softened inner liner along with gum residue that can break free later. Dry, low-humidity conditions attack the exterior instead, drawing moisture out of the hose wall and hastening surface cracking. With both processes running, hose age becomes a better guide than hose appearance.
Symptoms That Justify Pulling the Plastics
Check for the following before committing to the work:
- Fuel visible on the skid plate, or a dried stain on the floor where the machine parks
- A gasoline odor around the tank area, most noticeable right after shutdown while the line still holds pressure
- Cracking, crazing, or a hardened glazed section anywhere along the hose run
- An engine that bogs under load, stumbles on hard acceleration, or acts like the tank is nearly empty
- A caked ring of dirt at a fitting, the residue of fuel seeping out and evaporating over and over
An important caveat on injected machines: pressurized fuel escaping a pinhole tends to atomize instead of dripping. A dry floor does not exonerate the hose if you can smell gasoline.
What to Have Ready and How to Set Up
Get all of this together before the system is open:
- Nitrile or rubber gloves, since gasoline pulls the oils straight out of skin
- A sealed, fuel-rated container for the fuel you capture
- Replacement hose rated for injection pressure and matched to the original inside diameter
- Fresh clamps in the correct style, plus a quick-disconnect release tool if a locking coupler sits at the tank
- Line-clamping pliers, which do the job the absent petcock cannot
- Sockets and drivers for the seat and side plastics, a small flat-blade screwdriver, and a generous supply of rags
Handle the ventilation question honestly. Gasoline vapor is heavier than air, so it sinks and pools at floor level where pilot lights, portable heaters, and power strips sit. Roll the machine outside if the weather cooperates. If you must work inside, open the overhead door fully and put a fan at ground level moving air out of the building, keep everything that sparks or burns well clear, and keep a fire extinguisher within a single step.
Disconnecting and Removing the Old Line
With the circuit bled and the battery off, remove the seat and the panels covering the tank so the entire run from module to throttle body is exposed. Slide a catch pan beneath the lowest point and cup a rag around each fitting as it separates, because a depressurized hose still carries a slug of fuel that will run out.
Walk any clamp several inches down the hose before disturbing the joint. Quick-connect fittings need both locking tabs depressed evenly and a straight pull; a plastic collar that has been in place for years will crack if you lever it sideways. Where fuel varnish has bonded the hose to a barb, break the seal with a gentle twist, and if it holds fast, slit the hose lengthwise with a blade and peel it off. The fitting is worth protecting and the old hose is not. Photograph the routing and every clip before the line is fully out.
Installation, Leak Check, and Reassembly
Cut the new hose to match the original length. Extra length is a liability rather than a buffer, because a long hose rubs a frame edge or drifts toward the front driveline. Push both ends fully onto their fittings until they bottom out against the shoulder, and assemble everything dry. Grease, oil, and silicone spray stay out of a fuel connection entirely, since a lubricant film on the sealing surface is exactly what allows pressurized fuel to creep past a clamp. If a hose end resists, soften it in hot water for a few seconds.
Set new clamps just behind the raised bead on each fitting and tighten evenly, firm enough to seal without deforming the hose. A self-locking quick-connect at the tank pushes on until it clicks and needs no clamp at all; confirm the latch with a solid tug. Restore the hose to every original clip so it stays away from exhaust heat and moving parts.
Finish with a real verification pass. Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking, letting the pump load the line each cycle. Wipe both joints with a clean light-colored rag and watch for any stain returning. Then start the engine, let it idle for several minutes, and inspect once more with the system hot and under full working pressure. The plastics and seat go back on only after both connections stay dry.
One closing note on this platform: the fuel filter lives inside the tank as part of the pump assembly rather than sitting inline where you can reach it. A fresh hose ends a leak, but it will not clear a restricted filter, so if fuel starvation symptoms continue after a clean install, the in-tank module is the next place to look.
