Gear, Parts, and the Safety Step That Matters Most

This is a straightforward job on the 2022 TRX520 Rubicon 4x4 DCT, but only if you set up for it. Put all of the following within arm's reach before the first fitting comes loose:

  • Nitrile or rubber gloves, since gasoline pulls the oils right out of your skin
  • Replacement hose rated for injection pressure, matched to the inside diameter of what came off
  • New clamps in the same style the machine uses, plus a quick-disconnect release tool if your Rubicon carries a locking coupler at the tank
  • Line-clamping pliers, which stand in for the shutoff valve this machine does not have
  • An approved sealed fuel container and a shallow drain pan
  • Sockets for the plastics, a small flat-blade screwdriver, a razor blade, and rags

Then deal with the fuel itself honestly. Gasoline vapor is heavier than air, so it sinks and pools at floor level exactly where you will be crouched for the next half hour. Do this outdoors when you can. Indoors, open the door completely and set a fan on the floor pushing air out of the building rather than trusting a window six feet up. Every ignition source goes elsewhere: chargers on float, torpedo heaters, appliance pilot lights, and anything that throws sparks. Start on a cold engine, not one you just rode.

Injection Means No Petcock

The 2022 Rubicon 520 DCT runs fuel injection. An electric pump inside the tank supplies a pressurized hose that feeds the throttle body, and that hose is under pressure whenever the key is on. Riders who have done this job on carbureted quads instinctively look for a petcock lever and a float bowl drain screw. Neither is on this machine. Relieving pressure is an electrical step here, and one end of the hose may use a self-locking quick-connect coupler rather than the barb-and-clamp arrangement carbureted quads rely on.

The 4x4 driveline is worth a mention too. With a front differential, driveshaft, and their mounting hardware taking up room at the front of the frame, the hose passes clearance points a two-wheel-drive quad does not have. The DCT gearbox does not affect the fuel plumbing, though its case and wiring add to the tight space you are working in. Remove the bodywork properly instead of fishing around by feel.

How a Good Hose Turns Into a Bad One

Hose failure is a slow chemical story, not a sudden mechanical one. Engine heat gradually drives the plasticizers out of the rubber, and as they leave, the hose stiffens until it can no longer flex with the chassis. Surface checking follows, then real cracks. Machines living in dry, arid country tend to reach that point earlier, because low humidity draws moisture out of the rubber and hardens it from the outside in.

Ethanol-blended gasoline works the inner wall at the same time. E10 that sits in a parked Rubicon absorbs moisture and slowly breaks down the liner, releasing fine material into a fuel circuit that has no tolerance for debris. Since the two processes run in opposite directions, a hose can pass a glance and still be finished. Judge it by age and by how it feels when you pinch it.

Symptoms You Should Not Ignore

  • Fuel standing on the skid plate or a stain on the floor beneath the tank
  • A raw gasoline smell hanging around the machine, worst in the minutes right after shutdown
  • Cracking on the hose surface, a chalky finish, or a stiff section that will not squeeze
  • Bogging under load, a stumble as you roll onto the throttle, or behavior that mimics a nearly dry tank
  • A dirt-caked ring at a fitting where fuel has seeped and evaporated over and over

Since the circuit is pressurized, a small leak can atomize and disappear before it drips. Smell counts as evidence here even when the floor stays dry.

Removing the Old Line

Bleed the pressure to begin: pull the fuel pump fuse or relay, crank the engine until it stalls, turn the key off, and disconnect the negative battery terminal. Take off the seat and the panels covering the tank so both ends of the hose are exposed together. Slide the drain pan into position and hold a rag against each joint as you separate it, because residual fuel always finds its way out.

Work spring clips or worm-gear clamps back along the hose before disturbing the connection itself. A quick-connect releases when you press its tabs straight in and pull square; levering it sideways is how brittle collars break. Old hose typically varnishes onto the barb, so twist it gently to break that bond rather than pulling hard on a fitting, and slit it lengthwise with the razor if it refuses. Photograph the routing, every clip, and the path around the front driveline before the hose is fully off, since it is easy to forget one guide once the old line is in the trash.

Installing the Replacement and Signing Off

Cut the new hose to match the original length. Slack does not help anything; it wanders once the plastics are back on and ends up chafing a frame tube or leaning on the header. Seat each end all the way onto its barb, working completely dry. Grease, oil, and silicone never touch a fuel fitting, because a lubricated sealing surface lets pressurized fuel creep past even a properly tightened clamp. Dip a stubborn hose end in hot water for fifteen seconds and it will slide on without help.

Position the clamps just behind the raised bead on each fitting and tighten them evenly, firm rather than crushed. Self-locking quick-connects take no clamp at all: push until it clicks, then tug to confirm the lock engaged. Route the hose back through every original guide so it stays away from the differential hardware, the transmission case, and hot exhaust surfaces.

Verify before you ride. Reinstall the fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking so the pump pressurizes the line while the engine is silent. Wipe both connections, look closely for beading, then start the machine and inspect again after a few minutes at idle. Finally, remember that the fuel filter on this injected Rubicon lives inside the tank as part of the pump module rather than inline on the visible hose. If delivery still feels weak after a leak-free install, that in-tank assembly is where to look next.
