Time, Not Mileage, Is What Ruins a Fuel Hose

A 2022 TRX520 Foreman can sit in a shed for a season and come out with a worse fuel line than one that worked every weekend. That is because the hose ages chemically rather than mechanically. The plasticizers that keep the rubber compound soft slowly migrate out of the wall, and the material left behind is harder and considerably less tolerant of movement. Once stiffness sets in, engine heat cycles and the flex this chassis absorbs while towing or crossing washouts begin opening fine cracks, almost always at a bend or in the short length gripping a barb.

Where the machine lives changes how fast that happens. In dry, low-humidity country the hose wall gives up its moisture quickly and turns brittle years earlier than the same part would in wet climates. Ethanol-blended pump gas works the bore at the same time, drawing water into the fuel and degrading the inner liner, then leaving gum and varnish during the stretches when the quad sits unused. A hose hardening from outside while breaking down inside can pass a casual inspection and still be sending debris toward the injector.

What Fuel Injection Changes About the Job

This FM1 is the manual foot shift Foreman without power steering, and it uses Honda's programmed fuel injection. An electric pump lives inside the fuel tank and holds the supply hose to the throttle body under pressure. There is no petcock beneath the tank, so the familiar move of reaching under and rotating a valve to off has no equivalent on this machine.

That has two consequences. The line remains pressurized after shutdown and has to be bled down before you break a fitting loose, and the fuel filter is built into the in-tank pump module instead of clipping inline where you can reach it. Keep both in mind, because they set the boundaries of the repair.

Catching It Before You Are Stranded

  • A wet streak or small puddle beneath the tank area after the machine has been parked
  • Strong raw fuel odor around the quad, most obvious immediately after you shut it down
  • Visible surface cracking, a hard glazed texture, or a swollen soft spot near a connection
  • Bogging under load, a lean break-up at higher rpm, or the engine acting like fuel is running out
  • A ring of caked dirt at a fitting, which is dried seepage catching dust over many rides

Since the supply line runs pressurized, small breaches often mist and evaporate before they drip. A convincing smell with no puddle is still worth chasing.

Tools, Parts, and a Genuinely Safe Setup

  • Injection-rated replacement hose in the original inside diameter
  • Fresh clamps in the same style as the originals, plus a couple of spares
  • Line-clamping pliers to pinch off low-pressure hose, standing in for the missing valve
  • A quick-connect release tool if the tank outlet carries a locking coupler
  • Gloves, eye protection, and a lidded fuel-rated drain container
  • Metric sockets, a screwdriver, a sharp blade, and plenty of clean rags

Move the Foreman outdoors, or open the shop completely so air flows through at floor level. Gasoline vapor is heavier than air and settles low, which is why ground-level ventilation is the only kind that helps. Put out pilot lights, unplug and relocate battery chargers, keep hot work lamps and grinders away, and set an extinguisher on the floor where you can grab it from a kneeling position. Gloves are not optional; gasoline pulls the oils out of skin instantly and passes through it.

Pulling the Old Hose Out

Relieve pressure before anything else. Pull the fuel pump fuse, crank the starter until the engine stalls, turn the key off, then disconnect the negative battery cable.

Remove the seat and the plastics blocking access to the tank outlet and the run forward. Slide the drain pan under the joint and drape a rag over the fitting as it opens, because standing fuel remains in the hose even after pressure is gone. Push clamps well back along the hose first. If you find a locking quick-connect, depress the tabs squarely and pull straight off, never levering to one side, since those plastic collars grow brittle with heat and years of service.

Break each end loose with a gentle twist to defeat the varnish that has bonded rubber to metal. Where the hose will not budge, slit it lengthwise with a blade and peel it away rather than putting force on the fitting. Trace and photograph the routing while the old line is still in place. This is a 4x4 chassis, so the hose navigates around front differential hardware and extra frame crossmembers that a two-wheel-drive quad does not carry, and the replacement needs to follow the same path to stay clear of moving parts.

Working the New Hose Into Place

Cut the new hose to match the old length exactly, with square ends. Extra length is not insurance; a long line sags into the frame, chafes, or drifts toward hot exhaust. Push each end fully onto its barb until it bottoms out, and do it dry. Keep grease, oil, and silicone spray away from the fittings entirely, since any film on a sealing surface gives pressurized fuel a route past the clamp. Warm a tight hose end in hot water for half a minute if it resists.

Position new clamps just behind the raised bead on each fitting and tighten evenly, snug rather than crushed. A self-locking quick-connect takes no clamp at all; push until the collar clicks, then tug firmly to confirm it latched. Return the hose to every original clip and guide before you call the installation finished.

The Leak Check That Matters

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle primes the pump and pressurizes the hose while the surrounding surfaces are still dry, which is when a bead of fuel is easiest to spot. Wipe both joints with a clean rag and inspect again.

Start the engine and check at idle, then blip the throttle several times to swing pressure through the system and look one more time. Give it a few minutes of leak-free running before the bodywork goes back on, then ride a short loop and inspect once more while everything is hot, since a marginal clamp tends to reveal itself under heat. One closing note on this 2022 TRX520: because the filter sits inside the tank with the pump, a fresh hose will not correct a restricted filter. If delivery problems continue after a clean install, that module is the next stop.
