What Makes Rubber Fuel Hose Give Up
A fuel line is one of the few parts on a 2022 TRX520 Foreman that wears out purely from sitting. The hose is a rubber compound loaded with plasticizers that keep the wall soft and elastic, and those compounds slowly leach out of the material whether the machine is working or parked. What is left behind is harder and less forgiving, and hard rubber does not tolerate movement. The heat cycles from the 518cc single and the constant chassis flex of trail and field work then convert that stiffness into fine splits, usually at a bend or immediately behind a fitting where the hose is already loaded.
Where you keep the quad changes the timeline. In dry, low-humidity country the hose wall dries and hardens faster because there is no ambient moisture slowing it down, and owners in those regions often find a line brittle years before someone in a wet climate would. Ethanol-blended fuel works the opposite face of the same hose, drawing water into the system and softening the inner liner, then leaving gum behind when the machine sits through a quiet stretch. The end result is a hose that can look and feel acceptable from outside while the bore is deteriorating and shedding material downstream.
Why This Foreman Handles Differently Than a Carbureted Quad
The 2022 TRX520 Foreman is fuel injected. Honda's PGM-FI system puts an electric pump inside the fuel tank and keeps the supply hose to the throttle body under pressure, which means two familiar habits from older machines do not apply. There is no petcock beneath the tank to shut off fuel flow, and the line does not simply drain by gravity when you open it. It holds pressure after shutdown, and that pressure has to be released on purpose before a fitting comes apart.
The filter placement differs too. Rather than an inline element you can pop out and replace, the filter is built into the in-tank pump assembly. That is worth knowing before you begin, because it defines what this repair can and cannot solve.
Reading the Warning Signs
A failing line normally gives notice. Look and sniff for these.
- A wet patch, drip trail, or small puddle under the tank area after the machine has sat
- Strong raw fuel smell around the quad, most obvious in the first minute after shutdown
- Cracks, checking, or a chalky hard feel anywhere along the hose, especially at bends
- An engine that bogs, breaks up at higher rpm, or behaves as though the tank is nearly dry when it is not
- A ring of caked dirt at a joint, which is dried seepage collecting road dust
Keep in mind that pressurized fuel escaping through a pinhole often mists and evaporates rather than dripping. On this Foreman a persistent smell with no visible puddle is still a real finding.
Tools, Supplies, and Ventilation
Set out the following before starting.
- Injection-rated replacement hose in the original inside diameter
- New clamps to match the originals, plus a spare or two
- Line-clamping pliers to pinch off a low-pressure section, standing in for the valve this model lacks
- A quick-connect release tool if the tank outlet uses a locking coupler
- Gloves, eye protection, and a lidded fuel-rated container
- Metric sockets, a screwdriver, a sharp blade, and plenty of rags
Do this work outdoors or with the doors wide open. Gasoline vapor is heavier than air and collects low, so airflow at floor level is what keeps the space safe, not an open window over the workbench. Kill anything with a flame or a pilot light, move battery chargers out of the area, and keep an extinguisher at hand. Gasoline soaks through skin quickly, which is the real reason for gloves.
Taking the Old Line Off
Bleed the system down first. Remove the fuel pump fuse, crank the engine briefly until it stalls out, turn the key off, and disconnect the negative battery cable. On this electric shift model that disconnect also prevents the shift actuator from operating unexpectedly while you are working around the frame.
Pull the seat and any plastics blocking access to the tank outlet and the hose run forward. Position the drain pan and hold a rag over the fitting as you break it loose, since standing fuel will come out even after the pressure is gone. Move clamps well back along the hose before disturbing the joint. On a locking quick-connect, press both tabs squarely and pull straight off with no sideways leverage, as the plastic collar becomes fragile with heat and age.
Rotate the hose gently on each barb to break the varnish bond, then work it off. If it is stuck fast, slit it lengthwise and peel it away rather than putting force on the fitting. Study the routing before it is fully free, and take a photo. On a 4x4 with power steering the hose threads past front differential hardware, steering components, and extra frame crossmembers, and it needs to go back along the same path with the same clearances.
Fitting the Replacement
Cut the new hose to the length of the old one and square off the ends. Slide each end fully onto its barb until it bottoms, working it on dry. Leave the grease and oil in the drawer; a lubricant film on a sealing surface is exactly how a pressurized joint starts weeping later. If the fit is tight, warm the hose end in hot water for half a minute and try again.
Set new clamps behind the raised bead on each fitting and tighten until firm, not deformed. A self-locking quick-connect gets pushed home until it clicks and then tugged to confirm, with no clamp added. Finish by seating the hose in every original retainer so it stays clear of the exhaust and the front driveline.
Confirming It Is Sealed
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle primes the pump and brings the line up to pressure, which is your chance to inspect dry surfaces for beading fuel. Wipe both joints with a clean rag and look again.
Start the engine and let it idle, checking the fittings while the system is live, then blip the throttle to swing pressure and check once more. After several minutes of dry running, reinstall the bodywork. Take a short ride and inspect a final time while things are hot. If the fuel delivery symptoms that prompted this repair persist with a new hose in place, the in-tank pump and filter assembly on this 2022 TRX520 is the next thing to evaluate.
