How to Change the Fuel Hose on a 2022 Honda TRX250 Recon ES

Few repairs return as much confidence for as little money as a fresh fuel line. On the 2022 Recon ES the whole delivery system is a tank, a manual petcock, one rubber hose, and a carburetor — Honda never moved this 229cc utility quad to fuel injection. Nothing is pressurized, so the hardest part of the job is usually resisting the urge to skip the leak check at the end.

Reading the Symptoms Correctly

Fuel odor is the earliest and most reliable warning. If you can smell gasoline around the tank of a cold Recon, something is passing fuel that should not be. Next comes evidence on the ground: a puddle or a dried stain under the engine, which appears on a gravity-fed machine even while it sits parked with the petcock open.

Inspect the hose directly with a light. Surface crazing, a chalky gray cast, and a ring of dust glued to a fitting by evaporated fuel all point the same direction. Squeeze the hose in a few places; stiffness is as meaningful as visible cracks. Finally, watch how the engine behaves. Bogging under load on a hill, a lean stumble when you roll the throttle on, or a quad that acts out of gas with a half tank all suggest restricted flow from a collapsed or gummed-up line.

Why Rubber Stops Being Rubber

The failure mode is straightforward. Fuel hose is soft because of plasticizers mixed into the compound, and heat drives those out over the years. The air-cooled cylinder sitting right beside the line supplies plenty of thermal cycling, and once the hose stiffens it no longer flexes with engine movement, so cracks start at the surface and work inward. Low humidity accelerates the process by drawing residual moisture out of the hose wall, giving quads in dry country a shorter hose life.

Working the other way, ethanol-blended fuel absorbs water and the resulting mixture is more aggressive toward rubber than pure gasoline. Fuel that sits stagnant in the line during a long parking spell also deposits gum and varnish inside the bore. That is how a hose ends up brittle on the outside and soft or swollen on the inside at the same time.

Getting Set Up Safely

Collect the following before you open anything:

  • Nitrile or rubber gloves and safety glasses
  • New gasoline-rated hose in the original inside diameter
  • Replacement clamps in the factory style, plus spares
  • A sealed, approved fuel container and a shallow drain pan
  • Flat-blade screwdriver, needle-nose pliers, a razor blade
  • Rags and a flashlight

Gasoline vapor sinks and travels along the floor, which is exactly where pilot lights and shop heaters tend to live. Open the garage door completely or do the work outside, shut off open flames in the space, and let the engine and exhaust cool fully — the header on this air-cooled single stays hot well after shutdown. Keep the fuel container capped except while pouring.

Freeing the Old Line

Close the petcock first. On a carbureted Recon that valve is your fuel shutoff, and it makes the job noticeably easier than the same repair on a fuel-injected quad, which has no petcock at all — there you either pinch the hose shut with line-clamping pliers or pull the pump fuse and run the engine until it stalls to bleed off pressure.

Take the seat and the tank cover off for full visibility. Set the pan under the carburetor and open the float bowl drain screw to release the fuel still sitting downstream. Slide both clamps back along the hose, then twist each end at the barb to break the varnish bond that decades of fuel builds up. Pull straight, never pry — the petcock spigot and carburetor inlet both scar easily and a scarred barb leaks forever after. A hose that will not release comes off cleanly if you slit it lengthwise with the razor and peel it away. Photograph the routing and clip locations first. This Recon ES is a two-wheel-drive machine with a short, unobstructed run, where a 4x4 utility quad has to snake the hose around front differential hardware.

Seating the Replacement

Cut the new hose to the exact length of the old one. Too much slack invites contact with the cylinder or chafing on the frame; too little leaves both fittings under permanent strain. Slide each end on dry until it bottoms out and the bead is entirely inside the hose. Do not lubricate the fittings with grease, oil, or silicone, however tempting it is on a stiff hose — lubricant creates a leak path along the barb and can carry into the float bowl. A quick dip in hot water softens the end all you need.

Fit new clamps just behind the bead at each connection and tighten them evenly until firm. Excessive torque deforms the hose and produces the very leak you set out to fix. Return the line to its original guides, keeping it clear of the header and the electric shift components.

Proving It Before the Next Ride

Snug the float bowl drain screw, open the petcock, and watch both joints for a full minute. On a gravity system a bad connection weeps almost immediately. Blot each fitting with a clean dry rag, pause, and blot again to distinguish a real leak from leftover fuel. Start the engine, let it idle a few minutes to fill the bowl, then inspect once more while the hose is warm and vibrating.

Finish by rinsing the strainer screen inside the petcock, which collects the debris a failing hose sheds. Direct access to that screen is a perk of the carbureted design — on fuel-injected models the filter sits inside the tank with the pump and no hose swap will address a restriction there. With both connections dry, bolt the plastics back on and put your 2022 Recon ES back to work.
