How to Replace a Cracked Fuel Line on a 2022 Rancher 420 4x4 (FM1)

Fuel injection changed the character of this job on the Rancher. Your 2022 Rancher 420 4x4 carries its pump inside the tank and has no petcock at all, which means the hose running back to the throttle body holds pressure whether the engine is running or parked in the shed. That is not a complication so much as a sequence: make the system safe, then replace the part.

Signs Your Line Is Finished

  • A gasoline smell that is strongest in the first few minutes after shutdown, then fades
  • Dust caked into a collar at one of the fittings, which is fuel residue that seeped and dried
  • Fuel wetness or an actual puddle beneath the machine after it has been sitting
  • Surface cracking, a chalky feel, or a hardened section where the hose bends
  • Bogging under load, hesitation on hard acceleration, or a lean stumble at higher rpm

Two things worth knowing about diagnosing this on an injected machine. First, pressurized fuel escaping a marginal joint often atomizes and evaporates before it can drip, so a smell without a puddle is meaningful. Second, restriction and leakage feel different: a weeping line makes a mess but usually runs, while a hose that has collapsed internally starves the engine without losing a drop.

Why Fuel Hose Does Not Last Forever

Rubber fuel line hardens as the plasticizers that keep it flexible slowly leach out of the wall. Once that has progressed far enough, heat cycling off the engine and the vibration of a chassis used for real work stop being absorbed and start becoming cracks, usually at the tightest bend closest to a fitting. Dry, low-humidity country compresses that timeline by pulling residual moisture out of the rubber.

Ethanol-blended pump gas handles the inside of the hose. The alcohol content draws water in and gradually breaks down the inner liner, which is at its worst when a Rancher sits for a season with fuel standing in the system. What you get is a line that has softened internally, shedding fine material toward the injector, while the exterior continues to stiffen. On a pressurized circuit that combination has less margin than a gravity feed, so a weakened section is more likely to open up than to seep for weeks.

Preparation, Pressure Relief, and Fuel Safety

Collect your supplies first: injection-rated hose in the original inside diameter, new clamps in the correct style, line-clamping pliers, a pick for a retainer-clip coupler, nitrile gloves, a stack of rags, a catch pan, an approved sealable fuel container, and sockets for the seat, rack, and side plastics.

Then take the pressure out. Pull the fuel pump fuse or relay, crank the engine until it fires and stalls on what remains in the line, switch the key off, and disconnect the negative battery cable so the pump stays dead. Residual fuel will still be in the hose, so keep a rag over each fitting as you open it and the pan positioned underneath. Without a petcock, the clamping pliers are your only shutoff if you need to stop midstream.

The safety note here is genuine. Gasoline vapor is heavier than air and settles at floor level, right where you kneel to reach under the tank. Work outdoors or with the door wide open, clear the space of heaters, pilot lights, and anything that arcs, and let the engine and exhaust cool completely, because pressurized fuel meeting a hot header is exactly the scenario worth eliminating up front.

Getting the Old Hose Out

Remove the seat and side plastics to expose the pump flange and the hose path to the throttle body. Where a quick-connect coupler is used, press the locking tabs squarely and pull the fitting straight off with no sideways leverage — those plastic collars grow brittle with exposure and snap when pried. At a clamped joint, slide the clamp well back, then twist the hose to shear the varnish bond at the barb before pulling. If an end still holds on, split it lengthwise with a razor and peel it rather than risking a damaged fitting.

Trace and photograph the routing on the way out. As a 4x4, this Rancher runs its line past front differential and driveshaft hardware and through guides a two-wheel-drive machine would not require, and each of those clips exists to hold the hose clear of moving parts and hot surfaces.

Seating the Replacement and Proving It Dry

Cut the replacement to the same length as the piece you removed. Surplus hose only kinks or finds something to rub against. Push each end fully onto its barb until it seats past the raised bead, working the rubber on dry. Warm water softens a stubborn end enough to slide on. Keep grease, oil, and silicone entirely off the fittings, because lubricant on the sealing surface prevents the rubber from gripping and gives pressurized fuel a straight path out. Set new clamps just behind the bead and tighten evenly, snug rather than crushing. On a self-locking quick-connect, push until it clicks and then tug firmly to verify the latch, and leave that style without a clamp.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and charges the line, so you can inspect both joints while they are still dry. Wipe them and look again, then start the engine and check a third time at full pressure with the fittings vibrating. A short lap and one last inspection come before the plastics go back on.

Finally, keep the filter in mind. On the injected 420 it is part of the pump module inside the tank rather than an inline piece you can swap in the driveway, so a fresh hose will not fix a restricted filter. If your 2022 Rancher still bogs after a leak-free install, that in-tank assembly is where to look next.
