What sits in the tank does as much damage to a fuel line as the weather outside it. Most pump gasoline available today carries ethanol, and on a 2022 Rancher 420 4x4 DCT EPS that fuel spends long stretches sitting in a hose that was never designed for indefinite exposure to it. Understanding that relationship explains why hose replacement belongs on an owner's radar at all.

What Ethanol Does Inside the Hose

Ethanol is hygroscopic, meaning it draws moisture out of the air and holds it in suspension. In a fuel line that translates into a slow chemical attack on the inner liner, and the effect compounds the longer the fuel sits still. A Rancher used a few weekends a year gives that mixture months of uninterrupted contact time, which is enough to soften the liner and leave gum deposits behind. What makes this worth taking seriously is that all of it happens where you cannot see it. A hose whose exterior looks entirely serviceable can be shedding liner material toward the injector, and an injector orifice tolerates far less debris than a carburetor jet ever did.

The Other Half of the Problem

While the bore degrades, the outer wall is stiffening for a completely different reason. Fuel hose relies on plasticizers to stay flexible, and those compounds gradually migrate out of the rubber under years of heat cycling next to a working engine. The hose becomes rigid, glazed, and finally chalky at the surface. Riders in arid country watch this happen sooner, because dry air pulls moisture from the hose material and hardens it from the outside inward. Once the flexibility is gone, the chassis movement a working 4x4 generates stops being absorbed and starts causing damage, and hairline cracks show up at the bends and at the shoulder just behind each clamp.

How the Machine Tells You

  • A gasoline smell around the seat and tank, most obvious in the first minutes after you shut down
  • A wet spot, drip trail, or small puddle beneath the machine after it has sat parked
  • Surface cracks that open when you bend the hose, or a hardened section you can feel by pinching along its length
  • A ring of caked dirt at a fitting, formed where seeping fuel trapped dust and dried
  • Bogging under load, hesitation as you roll into the throttle, or a lean stumble that mimics a nearly empty tank
  • Cranking that runs longer than it used to, a sign pressure is bleeding down while parked

Because this Rancher's fuel line is pressurized rather than gravity–fed, escaping fuel frequently atomizes and evaporates before it can form a drop. Smell often detects a leak that the floor never reveals.

Fuel Injection Shapes the Procedure

The 2022 Rancher 420 uses PGM–FI, which puts an electric pump inside the tank in a module that also holds the pressure regulator and the filter element. From there a single pressurized hose runs forward along the frame to the throttle body. Three absences follow from that. There is no petcock to close, so line–clamping pliers become your means of stopping flow. There is no float bowl drain, because there is no carburetor. And there is no inline filter on the visible hose, since filtration happens inside the tank. Add one more consideration: the circuit stays pressurized after shutdown, so relieving it is the first physical step of the job rather than something you get to later.

Tools, Parts, and Working Safely

Set out hose rated for fuel–injection pressure in the matching inside diameter, new clamps in the correct style, a quick–disconnect release tool if either end uses a coupler, line–clamping pliers, nitrile or rubber gloves, eye protection, an approved sealed container for drained fuel with a wide catch pan, a socket set for the seat and plastics, a small pick, a razor knife, and a thick stack of rags.

The safety point that matters most is ventilation, and for a specific reason. Gasoline vapor is heavier than air, so it sinks and collects along the floor of a closed garage at precisely the height where water heater and furnace pilot flames sit. Work outdoors or with the door raised so air moves at ground level, shut down every appliance with a flame or glowing element in the space, avoid a drop light with an exposed bulb, and keep a dry chemical extinguisher within arm's reach before you open a single connection.

Getting the Old Line Out

Start with pressure relief: pull the fuel pump fuse or relay, crank the engine for a few seconds until it sputters and quits, switch the key off, and disconnect the negative battery cable. Remove the seat and the plastics covering the tank until the whole hose run is visible from the pump module to the throttle body. Slide the drain pan underneath and drape a rag over each fitting as you open it, because a depressurized hose still holds fuel that will run out at the first break.

Retract each clamp well back along the hose before disturbing its fitting. A quick–connect coupler comes apart when both release tabs are pressed evenly and the fitting is pulled straight off, and prying sideways is what cracks a plastic collar that has hardened with age. On a barbed spigot, twist the hose gently to break the varnish bond first, and when it refuses to release, slit it lengthwise with a razor and peel it away rather than pulling hard enough to damage a fitting you intend to keep. Note the routing on the way out, since this 4x4 threads the line past front differential hardware and additional frame structure that a two–wheel–drive quad does not carry, using more clips and clearance points as a result.

Installing the New Hose and Checking It

Cut the replacement to the exact length of the original. Excess hose chafes on frame tubes or drifts toward moving parts, while a short piece pulls at both fittings every time the suspension cycles. Push each end fully onto its barb until it bottoms out, and assemble dry. Grease, oil, and silicone stay away from fuel fittings completely, because a lubricated sealing surface gives pressurized fuel a direct path past the clamp. Soften a stubborn end with a few seconds in hot water instead. Position new clamps just behind the raised bead and tighten them evenly, snug rather than crushing the rubber. Where a self–locking coupler is used, push until the collar clicks and then tug firmly to confirm it latched, with no clamp added. Route the hose back through every original clip so it stays clear of exhaust heat and the front driveline.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle primes the pump and pressurizes the line while both joints are still clean and dry, which is the ideal condition for spotting a weep. Wipe the connections, start the engine, and inspect again at idle and after a few throttle blips. Several minutes of verified dry running should pass before the plastics and seat go back on. If the machine still acts starved for fuel with fresh hose fitted, the filter inside the pump module is the next component to investigate, because nothing external filters fuel on this Rancher.
