Symptoms That Tell You the Hose Is Done
Most owners find a bad fuel line the hard way, halfway through a mud hole, when the Rotax twin suddenly acts like the tank is empty. Pay attention earlier and the machine will warn you. A dark, damp patch on the skid plate after an overnight park is the clearest signal, followed closely by a gasoline odor that lingers around the rear fender long after shutdown. Run your fingers along the hose and feel for hard, glassy sections or a chalky surface that flakes under a fingernail. Performance clues matter too: a 2022 Renegade 1000R X MR that stumbles when you roll into the throttle, surges at steady cruise, or feels flat in the upper rpm range may be losing pressure through a hose that is barely holding together.
Because this is an injected machine, a pressure-side pinhole often sprays a fine mist rather than dripping, and that mist evaporates before it ever reaches the ground. Your nose becomes the better diagnostic tool. So does a clean white rag wiped along the length of the line, since even a trace of fuel leaves an obvious wet streak and a smell you cannot mistake.
Understanding Why Rubber Gives Out
Fuel hose ages from both sides at once. On the outside, engine bay heat and constant frame flex slowly drive the plasticizers out of the rubber compound, and what was once soft and springy becomes stiff enough to crack when you bend it. Riders in arid regions watch this happen faster, because low humidity accelerates the drying process and leaves the hose wall brittle years before a machine in a humid climate would show the same wear.
From the inside, ethanol-blended pump gas does its own damage. Alcohol attracts water and slowly attacks the inner liner, and a Renegade that sits for a season with fuel standing in the lines can develop soft, swollen spots and varnish deposits that shed downstream. The X MR trim spends its life in water and silt, so add abrasion from grit packed into the frame channels and you have a hose that deserves inspection every year regardless of how good it looks.
No Petcock: What Injection Changes About This Job
The 2022 Renegade 1000R X MR uses electronic fuel injection fed by an in-tank pump module, so there is no gravity petcock to twist closed before you start pulling hoses. Fuel sits in the line under pressure even after the engine is off, which means the first real step of this repair is bleeding that pressure down rather than loosening a clamp. Expect factory style clips or a self-locking quick-connect coupler at the tank rather than the simple worm-gear clamps found on older carbureted quads. Order hose rated for injection pressure, not general purpose carburetor tubing, and match the original inside diameter exactly.
Setting Up a Safe Workspace
Pull everything together before a single fitting comes loose:
- Nitrile gloves, since gasoline strips skin oils fast and carries additives you do not want absorbing
- An approved sealed container for captured fuel, plus a low drain pan
- High pressure EFI fuel hose cut to match the original run
- New clamps in the correct style, and a quick-disconnect release tool if your coupler uses one
- Line-clamping pliers for pinching off any low pressure section
- Sockets for the seat and side panels, a razor knife, and a stack of clean rags
Work outside or with the garage fully open. Gasoline vapor is heavier than air and settles at floor level, so a fan moving air low across the workspace does far more good than a cracked window overhead. Keep heaters, grinders, battery chargers, and anything else that sparks completely out of the area, and never work over a warm exhaust.
Relieving Pressure and Removing the Old Hose
Start by pulling the fuel pump fuse or relay, then crank the engine for a couple of seconds until it stalls out. Turn the key off and disconnect the negative battery terminal. Remove the seat and the plastic panels covering the tank so you have a clear view of the hose from the pump outlet to the throttle body. Slide your drain pan under the low point and drape a rag over the fitting you plan to open first, because residual fuel will still run out.
Back a spring clip or screw clamp well down the hose before disturbing the joint. For a quick-connect, press the lock tabs squarely and pull straight off the nipple; prying it sideways cracks the aged plastic collar. Twist the hose gently to break the varnish bond at the barb instead of hauling on it, and if a section refuses to release, slit it lengthwise with a razor and peel it off rather than damaging the fitting. The X MR is a 4x4 chassis with front differential hardware and extra crossmembers in the way, so photograph every clip, guide, and clearance point before the old line is completely out.
Fitting the Replacement Correctly
Cut the new hose to the same length as the piece you removed. Extra slack lets the line chafe against the frame or drift toward the exhaust, and a short piece pulls the fittings sideways. Push each end fully onto its barb until it seats past the raised bead, and install it dry. Grease, oil, and silicone spray all belong nowhere near a fuel fitting, because any lubricant on the sealing surface gives pressurized fuel a path to creep past the hose wall. If the hose is stubborn, dunk the end in hot water for thirty seconds to soften it.
Set new clamps just behind the bead on each fitting and tighten them evenly rather than crushing them. A self-locking quick-connect needs no clamp at all: push until you hear the click, then tug firmly to confirm it latched. Return the hose to its original clips so it stays clear of the front driveline and any hot surface.
Verifying the Repair
Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and builds pressure while the engine stays cool and dry, which is the ideal moment to inspect both joints. Feel around each fitting with a clean rag, then fire the engine and check again at idle with a light. Give it several leak free minutes before the plastics go back on.
One last note on this platform: the fuel filter on the injected Renegade lives inside the tank as part of the pump assembly rather than sitting inline where you can reach it. A new hose will not cure a restricted filter, so if the machine still runs starved after a clean install, the in-tank module is your next stop.
