How to Replace a Leaking Fuel Line on a 2022 Can-Am Outlander MAX 650 XT

A fuel smell you cannot account for is the most common reason a 2022 Outlander MAX 650 XT ends up with its seat off and its plastics on the floor. That smell almost always traces back to the hose or one of its two connections. This machine uses electronic fuel injection, so the line carries pressurized fuel from an in–tank pump to the throttle body feeding the Rotax V–twin, with no petcock in the circuit to shut off flow. Confirming the leak and replacing the hose is a manageable afternoon job.

Confirming the Line Is the Culprit

Work through the symptoms before you start ordering parts:

  • A gasoline puddle on the skid plate, or a dark damp patch on the floor after the machine sits overnight
  • A raw fuel odor around the rear of the quad, sharpest in the first few minutes after shutdown
  • Hairline cracking, a chalky grey cast, swelling, or a soft spot along the hose
  • A hose section that stays dented when pinched or feels rigid rather than resilient
  • Bogging under load, a lean stumble at higher rpm, or fuel starvation symptoms with a full tank
  • A ring of caked dust at either fitting where seeping fuel has been trapping dirt

On a pressurized circuit, a pinhole can mist fuel that evaporates before it lands, so a dry floor does not rule the hose out. Your nose is a legitimate diagnostic tool here.

Age and Fuel Chemistry Do the Damage

Fuel hose deteriorates on both surfaces at once. Outside, the plasticizers keeping the rubber flexible slowly migrate out, and the repeated heat cycling of a V–twin drives that loss until the hose goes hard and begins to craze. Riders in dry, low humidity country see this earlier, since the ambient air steadily pulls moisture from the hose wall.

Inside, ethanol–blended fuel does the work. When the machine sits between seasons with gasoline in the system, that blend absorbs moisture and slowly degrades the hose liner, leaving gum in the passages and weakening the wall from within. Since none of that internal breakdown is visible, hose condition should be judged by age as much as by appearance.

Gathering What the Job Requires

  • Fuel injection rated hose in the same inside diameter as the original piece
  • New clamps sized to the fittings, plus a pick if spring clips are used
  • Line–clamping pliers, which serve the role the petcock would on a carbureted machine
  • Nitrile or rubber gloves and eye protection
  • A catch pan and a sealed container approved for gasoline
  • A sharp hose cutter or razor, plenty of rags, and sockets and drivers for the seat and panels

Ventilation deserves genuine attention. Gasoline vapor is denser than air and pools at floor level, exactly where you kneel to reach the fuel line. Roll the machine outdoors or open the garage door fully with a fan low to move air out along the ground, and pull every ignition source from the area including chargers and pilot–flame appliances. An extinguisher within reach is worth the effort of fetching it.

Dropping Pressure and Removing the Hose

Remove the fuel pump fuse or relay first, then crank the engine for a second or two until it stalls. That burns off the pressure sitting in the line. Turn the key off and disconnect the negative battery cable so the pump cannot energize while your hands are in the system. Pull the seat and side plastics, slide the catch pan under the hose run, and drape a rag over the joint you plan to open first.

Move each clamp well back along the hose before disturbing the fitting. For a locking quick–connect, squeeze both tabs with even pressure and pull straight off the barb; a sideways pry cracks collars that have hardened with age. If old hose has varnished itself to a fitting, twist gently to shear the bond, and if it holds fast, slit it lengthwise and peel it away rather than risking damage to the fitting underneath.

Make note of the routing before the hose is fully clear. The 4x4 driveline on this XT means front differential hardware and additional frame structure sit near the fuel line path, and the factory clips exist to hold the hose away from exhaust heat and moving components. Every one of them goes back where it came from.

New Hose, Clean Fittings, Dry Test

Cut the replacement square and to the same length as the original. Push each end fully onto its barb until it bottoms against the shoulder, and assemble everything dry. Grease, oil, and silicone spray all give pressurized fuel a slick path past the sealing surface, so keep every lubricant away from the fittings; a few seconds in hot water is all the persuasion a tight hose end needs. Fit new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to hold without cutting into the rubber. If your machine uses a self–locking quick–connect at the tank, push it home until it clicks and pull firmly to verify the latch; that fitting works without a clamp and does not want one.

Route the hose through its clips, reinstall the fuse, and Reconnect the battery. Cycle the key on and off four or five times without cranking, which pressurizes the line and lets you inspect both connections while the engine is quiet. Wipe the joints with a clean rag and watch for beads of fuel forming. Then start the V–twin and check again at idle with the system at full pressure, giving it several minutes before you trust the repair.

Keep one platform detail in mind as you finish: the fuel filter on this injected Outlander is part of the pump module inside the tank rather than an inline element on the visible hose. Fresh line solves cracks and leaks, but a restricted filter screen will keep the 650 hunting for fuel regardless, and that assembly is where the next investigation would begin.
