Pressure Comes Off Before Anything Else
The single most important thing to know about your 2022 Outlander MAX 650 6X6 DPS is that its Rotax V-twin runs fuel injection. There is no petcock under the tank, no gravity feed, and no way to simply turn fuel off. An electric pump inside the tank keeps the supply hose pressurized, and that pressure remains for a while after the key goes off. Crack a fitting on a live line and you get a spray rather than a trickle.
So the first move is always the same. Pull the fuel pump fuse or relay, crank the engine for a second or two until it stalls or will not fire, switch the key off, and disconnect the negative battery cable. That sequence bleeds down the circuit and removes the ignition source in one pass. Only then does the wrenching start.
Understanding Why the Hose Wore Out
Fuel hose ages whether the machine is used hard or parked in a barn. The rubber compound needs plasticizers to stay flexible, and those additives migrate out of the material over the years. A hose that used to spring back turns stiff and takes a permanent bend, and once it loses flexibility, vibration from the twin and flex through this long six wheel frame drive small surface cracks deeper with every ride.
Dry climates speed that up substantially, since low humidity pulls moisture out of the hose wall and hardens it from the outside in. The outcome is a line that is brittle outside, breaking down inside, and passing fine debris toward the injectors while looking perfectly normal in the frame.
Symptoms That Point at the Line

- A strong gasoline smell around the tank, most obvious right after shutdown while the system still holds pressure
- Visible surface cracking, a chalky haze, or a stiff section you can feel by pinching the hose
- Bogging under load, hesitation as you roll on throttle, or the engine acting as though the tank is nearly dry
- A crusty, dust caked ring at either fitting, showing fuel has been seeping and drying there
On an injected machine, a pressure side pinhole frequently atomizes fuel so it evaporates before it can drip. A fuel smell with no visible wet spot is still a real problem and deserves a careful look at both ends of the hose.
Tools, Parts, and Ventilation
Set out the following before opening anything:
- Nitrile or rubber gloves and eye protection
- An approved fuel container and a wide catch pan
- Replacement hose rated for injection pressure, matched to the original inside diameter
- New clamps in the correct style, plus a quick-disconnect release tool if the tank outlet uses a locking coupler
- Line-clamping pliers, standing in for the petcock this model does not have
- Hand tools for the seats, cargo box, and side panels, along with clean rags and a razor blade
Do this outdoors or with the garage wide open, and put a fan low to the floor moving air out. Gasoline vapor is heavier than air, so it settles and collects at ground level where a water heater or furnace pilot can reach it. Keep the fuel container capped between pours and keep every spark and flame out of the space.
Working the Old Hose Free
With pressure relieved, remove the seat and whatever bodywork blocks access to the tank outlet, then trace the hose forward to the throttle body. The 6X6 chassis carries a longer run than a standard MAX, with additional clips and at least one clearance point placed to keep the line away from the extra rear driveline hardware. The DPS power steering unit also occupies space up front, so expect tighter hand access than a bare bones utility quad offers.
Slide the pan under the joint you intend to open, cover the fitting with a rag, and separate it slowly. Standing fuel remains in the hose even after the pump circuit is bled. Back worm-gear clamps completely off or push spring clamps well up the hose before disturbing the end. Quick-connect couplers need their tabs pressed squarely and a straight pull; sideways prying breaks collars that have gone brittle with heat cycles. A hose glued to its barb by varnish should be twisted gently to break the bond, and if it still will not come, split it lengthwise and peel it away instead of risking the fitting. Photograph every clip and pass-through while the routing is still intact.
Installing Clean and Confirming the Seal
Match the new hose to the original length. Extra hose is not a safety margin; it lets the line droop toward hot exhaust or chafe on a frame edge, and there is plenty of moving hardware nearby on this machine. Seat each end fully onto its barb, dry, pushing past the raised bead. Keep grease, oil, and silicone entirely away from fuel fittings, since a lubricated sealing surface is precisely how pressurized fuel finds a path out from under a clamp. Soften a tight end in hot water if it fights you.
Place the new clamps just behind each fitting bead and tighten them evenly, firm without biting into the rubber. If the tank side uses a self locking quick-connect, push until it clicks and pull on it to confirm the latch engaged; adding a clamp there does nothing but risk deforming the coupler. Reinstall the hose into every original clip and verify clearance with the suspension resting at ride height.
To verify, put the fuel pump fuse back, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle runs the pump and pressurizes the line while the engine stays cold, which is the best possible moment to check both joints with a flashlight and a clean white rag. Any trace of dampness means reseat the hose and reposition the clamp before proceeding. Once it holds dry, start the engine, let it idle for several minutes, and inspect again warm.
One closing detail specific to this injected 6X6: the fuel filter is built into the in-tank pump module rather than sitting inline where you can service it. A new hose resolves a leaking or cracked hose, but if fuel starvation symptoms continue after a clean installation, that assembly inside the tank is where to look next.
