Fuel line is a consumable, even though it rarely appears on anyone's maintenance list. On a 2022 Outlander MAX 570 XT the hose runs from an in-tank pump module to the throttle body under real pressure, because the Rotax 570 here is fuel-injected. That rules out the old carbureted habit of closing a petcock and letting things drain, and it means the job needs to be done in a particular order.
Age, Climate, and Ethanol Working Together
Three forces conspire against a fuel hose. The first is simple age — the plasticizers that make new line pliable slowly migrate out of the rubber, and a hardened wall no longer flexes with the machine. Heat cycles from the Rotax and frame flex over rough terrain then turn that rigidity into hairline cracks, typically at the tightest bend in the run.
The second is climate. Dry, low-humidity air pulls moisture out of the hose wall and hardens it from the outside inward, which is why owners in arid regions find lines that feel far older than the machine actually is.
The third is fuel chemistry. Ethanol-blended gasoline attracts water and gradually degrades the inner liner, so a hose can be brittle on the outside while softening and shedding on the inside. A MAX 570 XT that sits for long stretches with fuel standing in the line collects all three effects, and whatever the liner releases moves toward the injector as soon as the pump builds pressure.
Establishing What You Are Working With
Confirm the fuel system before anything else. This XT is injected: the pump sits inside the tank, no petcock exists under it, and there is no float bowl to drain. Pressure remains in the line after shutdown, so you relieve it deliberately and use line-clamping pliers as your shutoff.
That also governs parts. Buy hose rated for injection pressure, not low-pressure carburetor line, which swells and eventually weeps in this application. Check the tank outlet too, because injected Outlanders often use a self-locking quick-connect coupler there that releases differently and requires no clamp when reassembled.
Evidence of a Hose Near the End
- A puddle or damp patch under the machine after it has been parked for a few hours
- Gasoline smell hanging around the seat area, sharpest in the minutes right after shutdown
- Cracking, crazing, or a chalky bloom visible on the hose exterior
- A hardened section that stays rigid instead of compressing when pinched
- Bogging under acceleration, lean running, or an engine acting starved with fuel still in the tank
- Dirt caked into a dried fuel ring at either fitting, which reveals a slow weep
Pressurized fuel frequently evaporates before it drips, so a smell you cannot connect to a visible puddle is still a legitimate reason to pull the bodywork and look.
What to Have Ready, and How to Stay Safe
Stage the following before you begin:
- Rubber or nitrile gloves and safety glasses
- A shallow drain pan and a sealed container approved for fuel
- Injection-rated hose in the original inside diameter, purchased slightly long
- New clamps in the correct size, and a quick-disconnect tool if a locking coupler is fitted
- Line-clamping pliers to substitute for the petcock this machine does not have
- Hose cutter or razor blade, flat screwdriver, sockets for seat and panel hardware, plenty of rags
Take the gasoline itself seriously. Its vapor is denser than air, which means it sinks and moves along the floor rather than venting out a window above your head. Work outdoors when you can, or with the overhead door raised completely so air crosses at ground level. Kill pilot lights, shut off space heaters, unplug chargers, keep an extinguisher within reach, and let the engine cool fully before opening a fitting.
Getting the Old Line Off
Relieve pressure first. Pull the fuel pump fuse, crank the starter for a second or two until the engine stalls, turn the key off, and disconnect the negative battery cable. Then remove the seat and enough side bodywork to reach the tank outlet, and trace the hose forward before you disturb it.
Slide the drain pan into position and lay a rag over the joint you plan to open, since residual fuel remains even after depressurizing. Move existing clamps well back along the hose before touching the fitting itself. Release a quick-connect by compressing its tabs squarely and pulling straight back — levering sideways cracks brittle collars. On a barb, twist the hose gently to break the varnish bond, and when it refuses to move, slit it lengthwise with a razor and peel it off instead of forcing the fitting.
Note the path as it comes free. The two-up MAX frame lengthens the run and adds clips, the 4x4 driveline places front differential hardware and additional crossmembers in the way, and the XT package contributes winch and reinforced bumper hardware toward the front. Photographs of every clearance point save time on reassembly.
Installing, Clamping, and Leak Testing
Cut the replacement to the exact length of the piece you removed. Extra hose chafes on frame tubes or snags on hardware; a short piece keeps both fittings under permanent tension. Push each end onto its barb dry until it bottoms out against the shoulder. Keep grease, oil, and silicone entirely away — lubricant on a sealing surface hands pressurized fuel a path to creep past the hose wall. A few seconds in hot water softens a stubborn end enough to seat by hand.
Set new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to hold pressure without cutting in. Where a self-locking quick-connect is used, push until it clicks and then tug hard to confirm the latch engaged, adding no clamp. Secure the hose in its original clips so it stays clear of exhaust heat and the front driveline.
Finish with a genuine leak check. Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off five or six times without cranking; each cycle runs the pump and pressurizes the line while the area is still dry. Inspect both joints, wipe them with a clean rag, and inspect again. Start the engine, check at idle, and check once more after several minutes of warm running before the panels & seat go back on.
One final platform detail: the fuel filter on this injected Outlander is part of the in-tank pump assembly rather than an inline element you can reach on the visible hose. New line eliminates leaks and cracking, but restriction is a separate issue, so if the machine still hesitates after a clean install, that module in the tank is where to go next.
