On a 2022 Outlander MAX 450 DPS the layout is straightforward but pressurized: the Rotax 450 single runs electronic fuel injection with the pump inside the tank, and the line to the throttle body carries pressure whenever the ignition is live. No petcock exists to shut flow off, so the job begins with bleeding the circuit down.
Why Rubber Fuel Hose Wears Out
Two separate processes are working on that hose from the moment it leaves the parts counter. Externally, the plasticizers that give new rubber its flexibility slowly migrate out of the compound, and every heat cycle from the engine speeds their departure. Supple material becomes firm, firm becomes glassy, and then ordinary chassis flex opens fine splits in the surface. Riders whose machines live in dry, arid climates see that stage arrive earlier, since low humidity draws residual moisture out of the rubber.
Internally, ethanol-blended pump gasoline degrades the liner. Alcohol content absorbs water and gradually breaks the inner wall down, shedding gum and loose particulate that travels toward the injector. Give the machine a proper look before the hose decides for you:

- Fine surface cracking or a chalky, powdery texture on the hose
- A hardened stretch that no longer compresses when squeezed
- Grit caked in a ring at a fitting, marking fuel that has been seeping and drying
- Bogging under load, a lean stumble on throttle, or an engine acting starved on a full tank
Because this Outlander is injected, a pressure-side pinhole can atomize fuel so effectively that nothing ever reaches the ground. A strong smell with a clean floor beneath the quad still counts as evidence worth chasing.
Assembling the Kit and Airing Out the Space
Buy hose rated for fuel injection pressure in the original inside diameter, because low-pressure carburetor tubing will weep or balloon on this system. Add clamps in whatever style your machine already uses, and a quick-disconnect release tool if the tank outlet carries a locking collar. Line-clamping pliers are essential, since they are your only means of pinching off flow on a quad with no fuel valve. Complete the setup with nitrile gloves, safety glasses, a sealed approved container, a shallow catch pan, a good stack of clean rags, and metric hand tools for the seat and side plastics.
Give the gasoline genuine respect. Its vapor is heavier than air, so it settles and travels along the floor at precisely the height of water heater pilots, battery chargers, and shop heaters. Do the work outdoors or with the shop opened at both ends, cut power to those appliances, keep a fire extinguisher within arm's reach, and never open a fuel line over a drain.
Getting the Old Line Out
Relieve the pressure before anything else. Pull the fuel pump fuse, run the engine until it starves and quits, shut the key off, then disconnect the negative battery cable so the pump cannot energize with a fitting open. Remove the seat and side panels to reach the tank outlet, then follow the hose forward toward the throttle body, noting every retaining clip along the way.
The MAX chassis is stretched for two-up seating, which makes this run longer than on a single-seat Outlander and adds a retainer or two. As a 4x4, the path also has to work around the front differential and its brackets, narrowing the corridor in a spot a two-wheel-drive quad never has to accommodate. Slide the pan under the joint and drape a rag over it before you open anything, because a relieved line still holds fuel. Move the clamp well back along the hose first. Break a varnished hose loose with a light twist, and if it stays put, slit it lengthwise with a razor and peel it off rather than putting torque on the barb.
Installation, Clamping, and Verification
Cut the replacement to the exact length of the piece you removed. Excess hose chafes on frame tubes or drifts toward the front driveline, and a short piece pulls at both barbs whenever the suspension works. Press each end onto its fitting completely dry until it bottoms out against the shoulder. Grease, oil, and silicone spray stay off the barbs entirely, because lubricant on a sealing surface creates a channel for pressurized fuel to escape past it. If a hose end resists, warm it briefly in hot water.
Position new clamps just behind the raised bead on each fitting and tighten them evenly to firm rather than crushed. A self-locking quick-connect needs no clamp whatsoever; push until the collar clicks and then pull to confirm the latch has engaged. Guide the hose back through every original clip so it keeps its factory clearance from the exhaust and the front drive hardware.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off half a dozen times without cranking. Each cycle spins the pump and pressurizes the line while both joints are clean and dry, which makes even a trace of fuel obvious. Wipe the connections, inspect them under strong light, then start the engine and watch through several minutes of idle before the plastics go back on. One closing detail worth filing away: the fuel filter on this injected Outlander is integrated into the in-tank pump module rather than sitting inline on the visible hose, so a fresh line will not resolve a restricted filter. If delivery still feels soft under load, that assembly is your next stop.
