Fuel hose is the cheapest part on a 2022 Outlander MAX 1000 XT-P and one of the few that can strand you outright. On a machine this capable it is easy to focus on belts, bearings, and driveline service while a hardening length of rubber quietly works toward a split. Setting aside an afternoon to replace it is straightforward work, provided you handle the pressurized side of this fuel system with the respect it deserves.
Lay Out the Bench First
Nothing about this job goes badly until you are holding an open fuel line and reaching for a tool you do not have. Collect everything ahead of time:
- Replacement hose in the original inside diameter, rated for injection pressure rather than gravity feed
- Line-clamping pliers, since this model has no fuel valve to shut
- New clamps in the correct style, and a quick-disconnect release tool if a locking coupler is fitted at the tank
- Nitrile gloves and safety glasses
- A sealed, approved container for drained fuel and a generous pile of shop rags
- A socket set and screwdriver for seat, rack, and body panel fasteners
Gasoline handling deserves a real note rather than a shrug. Vapor sinks and pools near the floor, so open the door wide instead of trusting a high window, and clear the space of anything with a flame, a pilot light, or a spark. Gloves are not fussiness either; the additives in modern pump gas pass through skin readily.
No Petcock, No Shortcuts
The 976cc Rotax twin in the MAX 1000 XT-P runs electronic fuel injection, and that single fact rewrites the front half of this procedure. There is no gravity-fed petcock to rotate to off. Instead an electric pump inside the tank holds the supply line under pressure whenever the key has been on, and the fuel filter is built into that pump module rather than sitting inline. So you kill the pump circuit first, let the engine consume the residual pressure, and only then start loosening fittings. The two-up MAX frame stretches the supply run compared with a solo-seat Outlander, and the 4x4 driveline puts front differential hardware and additional crossmembers in the neighborhood, so give yourself room to trace the whole path.
What Actually Wears Out
Rubber does not fail on a schedule; it fails from accumulated exposure. Every heat cycle from a hard-working V-twin drives volatile plasticizers out of the hose wall, and the material stiffens as it loses them. Arid climates accelerate that curve because dry air keeps pulling moisture out of the rubber, leaving it hard and glassy years earlier than a humid climate would.
Ethanol works the other direction. Blended pump gas holds water in suspension and slowly breaks down the inner liner, softening it while the outside grows brittle. That combination is why a hose can look presentable and still be shedding particulate toward injectors with very tight tolerances. Long idle periods with a full line of E10 do more damage than a season of hard riding.
Catching It Before It Splits
Warning signs on an injected quad are subtler than on a carbureted one, because pressurized fuel escaping a small crack tends to mist and evaporate rather than form a puddle. Watch for a persistent gasoline smell that lingers after shutdown, a stained or dust-crusted ring at a fitting, visible surface cracking, or a hose section that feels stiff and creaks instead of flexing. Running symptoms count too: a stumble under load, hesitation when you open the throttle, or the sense that the engine is running lean and hunting for fuel. A puddle beneath the machine is the last stage, not the first.
Getting the Old Piece Out
Start by removing the fuel pump fuse or relay, then crank the engine until it dies on its own. Turn the key off and disconnect the battery negative terminal. Pull the seat and the side panels covering the tank so you can see the complete hose run to the throttle body, and slide a catch pan underneath.
Take photographs of every clip and guide before you disturb anything, because the routing on a long MAX frame is easy to misremember. Back the clamps off and slide them along the hose rather than fighting them at the fitting. Quick-connect couplers release by depressing their tabs evenly and pulling straight back; prying at an angle snaps collars that have spent a few seasons in the weather. When old hose has varnished itself onto a barb, cut it lengthwise and peel it off instead of twisting the fitting.
Fitting the Replacement
Measure the new hose against the old one and match it. A line cut long will rub a frame tube or drift toward heat, and a line cut short pulls at both ends every time the chassis flexes. Slide each end onto its barb dry and push until it seats fully against the shoulder. Resist any temptation to lubricate the fitting; grease and oil on a sealing surface give fuel a channel to migrate along and will eventually weep. Hot water on the hose end does the same softening job without leaving anything behind.
Position new clamps behind the raised bead at each connection and snug them evenly. If the tank end uses a self-locking quick-connect, listen for the click and confirm with a firm pull; no clamp belongs there. Reseat the hose in every factory clip so it stays clear of the front driveline and exhaust.
Proving the Work Before You Ride
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle runs the pump and pressurizes the line, giving you a chance to inspect while everything is still dry. Dry both fittings with a clean rag and look closely for beading. Then start the engine, let it idle, and check a third time with the twin actually running. Only when several minutes pass with no seepage should the panels go back on.
Keep in mind that a new hose solves a hose problem and nothing else. Because the filter on this XT-P lives inside the tank with the pump, persistent fuel starvation after a clean installation points at that module rather than at the plumbing you just replaced.
