Give yourself two minutes with a flashlight before you commit to this job. Pull the seat on a 2022 Outlander MAX 1000 XT, get light on the hose leaving the tank, and follow it forward toward the throttle bodies of the 976cc Rotax twin. Everything you need to decide — whether the line is genuinely failing, which fittings you are dealing with, and how much bodywork has to come off — is visible in that first look.
The Flashlight Inspection
Work along the hose with your fingers as well as your eyes. Squeeze it every few inches; healthy line compresses and rebounds, while aged line feels rigid and may make a faint crackling sound. Rotate it gently where you can to expose the underside, which is where chafing and heat damage hide. Check specifically at the clamps, since that is where the wall is compressed and stressed the most, and at any point where the hose passes close to the frame.
Note what kind of connection sits at each end while you are in there. Some fittings on this platform use a spring or worm gear clamp over a barb; others use a plastic quick-connect coupler with locking tabs. Knowing which you have determines whether you need a release tool before you order parts, and it saves a trip to the parts counter partway through the afternoon.
Confirming That This Machine Is Injected
The 2022 MAX 1000 XT runs electronic fuel injection. There is no petcock to rotate closed and no float bowl to drain, which are the two habits carbureted quad owners bring to this job and immediately have to unlearn. An electric pump inside the tank pressurizes the line every time the key goes on, and that pressure remains after shutdown. Relieving it is the first step: remove the fuel pump fuse or relay, crank the engine for a second or two until it dies, turn the key off, and disconnect the negative battery terminal.
Filtration follows injection convention as well. The filter and pickup strainer are part of the in tank pump module rather than a separate inline canister you can spot on the hose. That distinction matters after the repair, because a plugged filter and a collapsing hose produce very similar fuel starvation complaints.
Why the Rubber Goes Bad
Fuel line stays flexible because of plasticizers blended into the rubber, and those slowly leach out over the years. Once they are gone the wall is hard and glassy, and hard rubber does not tolerate the heat cycling of a big twin or the constant vibration of a utility quad worked over rough ground. Fine crazing appears first, then real cracks, and eventually a path all the way through the wall. Dry, low humidity climates push this along faster because there is no ambient moisture slowing the drying process.
Ethanol blended fuel damages the same hose from the other side. E10 sitting in the line for long periods draws in water and degrades the inner liner, softening it and freeing fine particles into the flow. That is the reason a hose can look entirely serviceable and still be past its useful life.
The Symptom List and What to Bring
Signs a line has already begun to fail:
- Fuel puddled under the machine or a wet patch that keeps returning near the tank
- Gasoline smell around the seat, strongest immediately after shutdown while pressure lingers
- Cracking, chalkiness, swelling, or a permanently flattened section under a clamp
- An engine that bogs under load, runs lean, or acts starved with plenty of fuel aboard
- A caked ring of dust at a fitting where fuel has repeatedly seeped and dried
Supplies to have staged before disassembly: injection rated hose in the correct inside diameter, new clamps in the matching style, a quick-connect release tool if needed, line clamping pliers to substitute for the fuel valve this model does not have, nitrile gloves, safety glasses, rags, an approved sealed fuel container, a shallow catch pan, metric hand tools, and a razor knife.
Ventilation, Then Removal
Gasoline vapor is heavier than air, which means it sinks and travels along the floor toward pilot lights, chargers, and heaters sitting at that level. Do this in the driveway when the weather allows. Indoors, open the overhead door completely and put a fan on the floor moving air out, keep drained fuel in a closed container, and carry soaked rags outside when you are finished rather than leaving them in the building.
With pressure relieved and the battery disconnected, remove the seat and the rear panels needed for access to both ends of the hose. Slide the catch pan under the joint, drape a rag over it, and open it knowing that a bled line still holds standing fuel. Walk clamps well back along the hose before separating anything. On a quick-connect, press both tabs evenly and pull straight off; prying with a screwdriver cracks plastic that has weathered several seasons. Where varnish has bonded hose to barb, twist slowly to break the bond or slit the hose lengthwise and peel it away rather than risking the fitting.
Take stock of the routing as you go. The MAX rides the extended two up chassis and this is a four wheel drive machine, so the line travels farther and clears more frame crossmembers and front differential hardware than it would on a short wheelbase two wheel drive quad. Photograph each clip and clearance point.
Fitting the New Line and Signing Off
Cut the replacement to the same length as the piece you removed — not longer, which invites chafing, and not shorter, which loads the fittings continuously. Push each end fully onto its barb past the raised bead and do it dry. Grease, oil, silicone, and any other lubricant have to stay off the sealing surfaces, because a slick fitting is exactly how pressurized fuel finds a way out. Hot water will soften a stubborn end if you need help.
Position the clamps just behind the bead and tighten them evenly instead of crushing the hose. If a self locking quick-connect is used at the pump outlet, push until it clicks and then pull firmly to confirm the latch; that connection is designed to seal without a clamp. Reseat the hose in every original clip so it stays clear of exhaust heat and the front driveline.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line while the joints are still dry. Wipe both ends with a clean light rag, then idle the engine several minutes and inspect again with heat and vibration in the mix. A dry result at both ends means the plastics can go back on and you can take a short shakedown lap.
