Replacing the Fuel Line on Your 2022 Can-Am Outlander 850 XT-P

Rubber is the shortest-lived material in any fuel system, and the hose on a 2022 Outlander 850 XT-P has a harder job than most. It carries pressurized fuel from a pump submerged in the tank to the throttle body of a Rotax 854cc twin, all while a chassis built for aggressive trail use flexes underneath it. Because this machine is fuel injected there is no petcock to close, so the line stays charged after every key cycle and any repair starts with deliberately relieving that pressure.
The Chemistry and Physics Behind Hose Failure
Age works on the outer wall. Each heat cycle from the big twin drives a little more plasticizer out of the rubber, and eventually the hose behaves like rigid tubing rather than a flexible line. A chassis that moves as much as an XT-P does then works those stiffened sections until fine cracks open, usually right where the hose is already stressed near a fitting. Arid climates bring that day forward considerably, since low humidity pulls residual moisture out of the material and leaves a chalky exterior that crazes under any real bend.
Ethanol works on the inner liner. E10 fuel standing through a long inactive period absorbs atmospheric moisture and slowly degrades the bore, softening and swelling it while the outside continues to harden. The result is a hose that looks passable and is quietly shedding fine material into a circuit that feeds precision injectors. A carbureted quad would catch that debris in a float bowl with a drain screw. This one has no equivalent, so replacing hose on the basis of age is a sensible call rather than an excessive one.
Recognizing a Line That Needs Replacing
- A damp patch or thin pool of fuel on the skid plate after the machine has been parked
- A gasoline smell hanging around the seat and console, strongest right after shutdown
- Fine surface cracking or a hardened, glassy length you can feel when you pinch the hose
- A sticky, dust-caked ring at a fitting where seeping fuel has evaporated
- Bogging under load, an abrupt stumble on hard throttle, or a lean feel at sustained rpm
- Longer cranking than usual on a cold start, which points to pressure bleeding off overnight
Do not require a puddle before you act. Fuel escaping a hairline crack under pump pressure often atomizes and evaporates before a drop can form, so a strong odor combined with rough running is enough evidence on an injected machine.
Assembling What You Need
- Hose rated for fuel-injection pressure in the same inside diameter as the original
- New clamps matched to the fitting style, plus a quick-connect release tool if your quad uses locking collars
- Line-clamping pliers, which stand in for the petcock this model does not carry
- Nitrile gloves, a wide drain pan, and a sealed container approved for gasoline
- A razor blade or hose cutter for clean square ends, a flat-blade screwdriver, and sockets for the seat and panels
- Plenty of rags and an extinguisher you can reach without stepping away
Diameter accuracy is worth insisting on. Slightly oversized hose weeps under pump pressure regardless of how hard you tighten a clamp, and undersized hose will never seat fully onto the barb.
Ventilation and Handling Gasoline
Gasoline vapor is heavier than air. It does not float away; it sinks, runs along the floor, and gathers where water heater pilots, space heaters, and extension cord junctions happen to sit. Move the XT-P outdoors if the weather cooperates. In a garage, open the door completely and set a fan low so it pushes air out of the building rather than swirling it, shut off anything with a flame or a glowing element, and keep the battery disconnected while a line is open so a dropped tool cannot arc against the frame. Wear the gloves, because gasoline absorbs through skin easily and carries its additives along.
Bleeding Down and Removing the Old Hose
Pull the fuel pump fuse from the fuse block, crank the engine until it stalls and will not restart, then turn the key off and disconnect the battery negative cable. Remove the seat and center panel to reach the tank, the pump flange on top of it, and the hose run heading toward the throttle body. Position the pan and lay a rag over the joint you plan to break, since a bled circuit still holds standing fuel that will spill.
Slide clamps well clear of the fitting before you twist anything. Quick-connect couplers release by squeezing the locking tabs squarely and pulling straight along the fitting axis; prying sideways cracks a collar that has aged in engine heat. A hose bonded to its barb by old varnish typically lets go under patient rotational pressure, and if it refuses, slit it lengthwise with a razor and peel it away rather than risking the fitting. Record every clip and clearance point as the line comes out. This XT-P is a 4x4 machine, so front differential and driveshaft hardware create clearance points a two-wheel-drive quad simply does not have.
Fitting the New Line and Testing It
Cut the replacement to match the original length rather than guessing. Excess hose sags into moving hardware or chafes on a frame rail, and a short piece keeps both fittings under permanent tension every time the suspension cycles. Push the new line onto each barb until it bottoms out against the shoulder, and install it completely dry. Grease, oil, and silicone spray all compromise the seal under pressure and let the hose creep off the fitting over time. Warm a stiff hose end in hot water for thirty seconds instead.
Set clamps just behind the raised bead on each fitting so they cannot migrate, and tighten to firm contact rather than crushing the wall. Where the Outlander uses a self-locking quick-connect, push until you feel the collar click and then pull hard to verify the latch engaged; adding a clamp there gains nothing. Reinstall the hose into every factory guide so it stays clear of exhaust heat and the front driveline.
Then reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle primes the pump and brings the hose to full pressure while both fittings are still dry, which is the best moment to catch a seep before it becomes a leak. Wipe each joint with a clean white rag and study it closely. Start the engine, inspect again at idle, then take a slow lap of the yard and look one final time before the panels go back on. It also helps to know that the fuel filter on this Outlander is integrated into the in-tank pump assembly rather than sitting inline on the hose you just changed, so lingering fuel starvation after a clean install points at that module rather than your new line.
