Get the machine clean, the bench stocked, and the air moving, and the rest of the job is mostly patience.

Prepping the Machine and the Workspace

Wash the tank area and the frame around the hose run, then let it dry completely. Loose mud above an open fitting eventually ends up inside the fuel path. With that done, gather everything you need in one place:

  • Nitrile gloves and safety glasses, because gasoline pulls the oils out of skin and burns in the eyes
  • A drain pan for under the machine plus a sealed, fuel-rated container for whatever you capture
  • Replacement hose rated for fuel injection pressure in the original inside diameter
  • Fresh clamps sized to the fittings, and a quick-connect release tool if the tank uses a locking coupler
  • Line-clamping pliers to pinch the hose closed, since this machine gives you no petcock to shut

The wall stiffens, loses its spring, and eventually cracks at the bend where it seats onto a fitting, with chassis flex on rough ground finishing the job. On an X MR, mud packed against the hose traps heat and holds abrasive grit against the surface, and every post-ride wash adds another cycle of stress. Storage in dry country accelerates the hardening by drawing moisture out of the exterior.

The inside follows a different path to the same place. Ethanol-blended gasoline left standing in the line through inactive months absorbs water and gradually breaks down the inner liner, which softens, gums, and sheds particles toward the injectors. Because that damage never shows on the outside, replacing hose on age alone is sound rather than excessive.

Symptoms of a Line on Its Way Out

  • Fuel beading on the skid plate or a stain on the floor after the machine has been parked overnight
  • A gasoline smell around the tank area that will not clear, most obvious right after shutdown
  • Fine checking at a bend, a chalky surface, or a stretch of hose that feels hard instead of springy
  • The engine bogging under load, hesitating on throttle, or acting starved while grinding through deep going
  • Caked grime forming a ring at a barb, left by fuel that seeps and evaporates in the same spot

Since the supply side runs under pressure, small leaks often atomize rather than dripping, and a muddy underside hides stains anyway. An unexplained smell justifies pulling the plastics for a proper look.

Bleeding Down and Removing the Old Hose

Relieve pressure to begin. Pull the fuel pump fuse or unplug the pump connector, crank the starter until the engine stalls, switch the key off, then disconnect the battery negative. Remove the seat and side panels to expose the tank and the hose run heading forward to the engine. Slide the drain pan underneath and drape a rag over each joint as you open it, because a bled line still holds standing fuel.

Photograph the routing before anything moves, noting each clip and every clearance point around the front driveline and intake plumbing. Slide worm-gear or spring clamps well back along the hose before working the joint loose. Release a quick-connect by depressing its tabs evenly and pulling the coupler straight off the nipple, since angled prying is what cracks collars that stiffen with age. Where varnish or dried mud has bonded the hose to a fitting, split it lengthwise with a razor and peel it clear instead of twisting a barb you do not want to break.

Fitting the New Line and Proving No Weeps

Cut the replacement to the same length as the piece you removed. Extra hose finds a frame edge or the steering sweep to rub against, and a slack loop on a mud machine collects debris. Push each end fully onto its fitting until it bottoms against the shoulder, and install it dry. Keep grease, oil, and silicone off fuel fittings entirely, because a lubricant film under the clamp gives pressurized fuel a route to creep out. A few seconds in hot water softens a stubborn end enough to slide on. Place fresh clamps just behind the raised bead on each barb and tighten evenly, and if a self-locking coupler is used at the tank, push until it clicks and pull firmly to confirm it latched. That joint seals without a clamp.

Return the hose to every clip, reinstall the pump fuse, and Reconnect the battery. Cycle the ignition on and off several times without cranking so the pump pressurizes the circuit, then wipe both joints with a clean dry rag and watch closely for dampness. Start the twin, let it idle for several minutes, and inspect a final time before the bodywork goes back on.
