How Fuel Hose Deteriorates on a Working Machine

The flexibility of fuel hose comes from plasticizers blended into the rubber wall. Those compounds gradually leave the material with time and temperature, and as they go the hose transitions from soft and springy to stiff, then to brittle. The 854cc Rotax twin generates plenty of underhood heat, and each warm-up and cool-down cycle nudges the process further along. Combine that with years of chassis flex on rocky trail and you get cracks, almost always at the bend where the hose seats onto a fitting.

Because you cannot see any of that internal damage from outside, a hose that looks decent can still be well past its useful life.

Injected, Not Carbureted — and What That Demands

Since this is a pressurized system, small leaks on the supply side frequently mist and evaporate before they can drip. A strong smell with no puddle is a reason to look harder, not a reason to relax.

Gathering Supplies and Setting Up Safely

  • Nitrile gloves and eye protection
  • A drain pan and a sealed, fuel-rated container for captured gasoline
  • Hose rated for fuel injection pressure in the correct inside diameter
  • New clamps sized to the fittings, plus a quick-connect release tool if a locking coupler is present
  • Line-clamping pliers, which take the place of the petcock this machine does not carry
  • Hand tools for the seat and side plastics, a razor knife, and a stack of clean rags

Treat the ventilation requirement as a real step, not a caution label. Gasoline vapor is heavier than air and sinks to floor level, which happens to be where water heater pilots, chargers, and power strips sit. Installing New Line and Checking for Leaks

Cut the replacement to match the old piece in length, not longer. Slack hose finds a frame edge or the steering arc to rub against, and on this chassis the front driveline is close enough to matter. Seat each end fully on its fitting until it bottoms out, and install it dry. Keep grease, oil, and silicone completely away from fuel fittings, since any lubricant film under the clamp gives pressurized fuel a route to escape. If an end fights you, soften it briefly in hot water. Set fresh clamps just behind the raised bead on each barb and snug them evenly. Where the tank side uses a self-locking coupler, press until it clicks and pull to confirm engagement; no clamp belongs there.

Seat the hose in each clip, reinstall the pump fuse, and Reconnect the battery. Cycle the key on and off several times without cranking so the pump repressurizes the circuit, and study both joints with a clean rag before starting anything. Then run the engine at idle for several minutes and inspect again with the bodywork still off. One final point specific to this Outlander: its fuel filter is part of the in-tank pump module rather than a serviceable inline unit on the visible hose, so if fuel delivery still feels weak with a new hose fitted, that in-tank assembly is the next thing to examine.
