The nose usually finds a bad fuel line before the eyes do. If your 2021 Kodiak 700 4x4 IRS greets you with a sharp gasoline smell in the garage, the supply hose feeding the throttle body is a prime suspect. This Kodiak is fuel injected, which means no fuel valve to close, an in-tank pump keeping the line pressurized, and possibly a locking coupler where the hose meets the pump module.

Trouble You Can Smell

Odor is often the earliest evidence, and it is strongest right after shutdown while the circuit still holds residual pressure. A pinhole on the pressure side can spray a fine mist that evaporates before it hits the ground, so the absence of a puddle proves nothing. When fuel does collect, look for it on the skid plate or the floor beneath the frame after the machine has sat a while.

Beyond smell, work the hose between your fingers along its whole length. Chalky gray patches, fine surface crazing, or any stretch that feels hard rather than pliable means the run is finished. A dark ring of dust cemented to a fitting is dried fuel from a slow weep. Finally, pay attention to how the engine pulls: a restricted or internally deteriorating line starves the injector, producing bogging under load, hesitation on hard throttle, or the distinct feel of running out of gas with fuel still in the tank.

Two Directions of Decay

Fuel hose gives up from both surfaces at once. On the outside, years of engine heat drive out the plasticizers that keep rubber flexible, and the wall stiffens into something glassy that no longer absorbs vibration. A single-cylinder engine and an independent rear suspension put constant movement into the chassis, and a stiff hose answers that with cracks at every bend. Dry climates speed this along, since low humidity draws moisture out of the rubber and hardens it from the outside in.

On the inside, ethanol-blended pump gas attacks the liner. Alcohol pulls water into the fuel and slowly degrades the hose from within, while any period the Kodiak sits unused allows gum and varnish to build up inside the passage. The two processes together mean a hose can look serviceable while quietly shedding material toward the injector, which is why age on the machine matters as much as what the surface shows.

What You Need on Hand

Lay all of it out before the machine comes apart:

  • Nitrile or rubber gloves, since gasoline strips the oils out of skin quickly
  • A sealed metal or fuel-rated plastic container for captured fuel
  • Hose rated for fuel-injection pressure and matched to the original inside diameter, not carburetor line
  • New clamps in the style that came off, plus a quick-connect release tool if the tank end uses a locking coupler
  • Line-clamping pliers to pinch off a low-pressure section, since this Kodiak has no fuel valve
  • Drivers and sockets for the seat and plastics, a small flat-blade screwdriver, a razor knife, a flashlight, and rags

Ventilation is not a formality here. Gasoline vapor is heavier than air and sinks to floor level, gathering exactly where a heater pilot, a trouble light, or a battery charger can ignite it. Work outdoors or with the door fully open, remove ignition sources from the area instead of switching them off, keep an extinguisher close, and disconnect the battery negative cable before opening any line.

Killing the Pump and Freeing the Line

Pressure comes out first. Remove the fuel pump fuse, crank the engine until it stalls and will not restart, then turn the key off and disconnect the battery negative cable. That sequence leaves the hose at atmospheric pressure and keeps the fuel where you want it.

Strip the seat and side panels to expose the tank, the pump module on top, and the hose path to the throttle body. Set the drain pan underneath and cover the first joint with a rag, because standing fuel will run out the instant the connection breaks. Slide clamps well back before disturbing the fittings they hold. On a locking coupler, press the tabs evenly and pull straight off with zero side load, since aged plastic collars snap when levered. At a barbed fitting, twist the hose gently to break the varnish bond, then walk it off; a hardened stretch is safer slit lengthwise with the razor and peeled away than pulled hard.

Record the routing while it is still intact. Four-wheel drive puts front differential hardware in the neighborhood, and the independent rear design adds chassis structure the hose has to clear, so the factory path threads through specific clips that keep the line off the exhaust and away from rotating parts.

Pushing the New Hose Home

Measure the replacement against the original and cut to match exactly, with a square end. Extra hose is a liability rather than a cushion, sagging into the frame and chafing or crowding the steering path.

Everything assembles dry. Push each end onto its fitting until it bottoms against the shoulder, and keep grease, oil, and silicone spray completely away from the sealing surfaces – a lubricated joint gives pressurized fuel a path out from under the clamp and lets the hose creep off the barb over time. Dipping a stubborn end in hot water for a few seconds is the only help it should get. Position each clamp just behind the raised bead on the fitting and tighten evenly to snug, not crushed, since a band biting deep into the rubber becomes the next failure. If the tank end is a self-locking quick-connect, push until it clicks and then pull firmly to confirm engagement; no clamp belongs there. Return the hose to every factory clip before closing up.

Pressure Cycles and a Dry Rag

Reinstall the fuel pump fuse and Reconnect the battery, then cycle the key on and off several times without starting. Each cycle spins the pump and brings the line up to pressure, giving you a clean, dry field to inspect. Wipe both joints down and look again with the flashlight from below, where a bead would gather first.

Fire the engine and check a third time at idle, running it several minutes and blipping the throttle to add vibration. Worth remembering as you finish: the fuel filter on this injected Kodiak sits inside the tank as part of the pump assembly rather than inline on the hose you just replaced, so fresh line does nothing for a plugged filter. If the machine still feels starved after a clean installation, that module is where to look next. With both joints dry, reinstall the plastics and seat, then take a short easy lap and check underneath once more.
