A hose that is only cracked on the surface today becomes a hose that splits on a ridge tomorrow, and on a 2021 Kodiak 700 4x4 EPS IRS the repair is cheap enough that waiting makes no sense. What it does require is the correct sequence for a fuel-injected machine, since this Kodiak carries no manual fuel valve and keeps its supply line under pump pressure.

Why This Repair Is Worth Doing Now

The hose from the in-tank pump module to the throttle body is the only thing between the tank and the engine, and it is the single least durable component in the path. Everything upstream and downstream of it is metal or molded plastic; the hose is rubber, and rubber has a service life. Ethanol-blended pump gas comes at the liner from within, drawing water into the fuel and degrading the inner surface, while gum and varnish deposits build during any period the Kodiak sits with fuel aboard. The net result is a line whose exterior can look fine while its interior sheds material toward the injector.

Symptoms From Puddle to Bog

  • Bogging under load, hesitation on hard acceleration, or behavior that mimics running out of gas

Because pressurized fuel escaping a pinhole often atomizes rather than dripping, treat a lingering smell as sufficient reason to pull the plastics and look closely, even with a clean floor.

Getting Organized

Stage the following before the bodywork comes off: nitrile gloves, a sealed fuel-rated catch container, replacement hose rated for injection pressure in the original inside diameter, new clamps in the matching style, line-clamping pliers to pinch off a low-pressure section since no valve exists, a quick-disconnect release tool if the tank end calls for one, sockets and drivers for the seat and side panels, a small flat-blade screwdriver, a razor knife, a flashlight, and rags.

Handle gasoline with genuine care. The vapor is heavier than air and settles to floor level, gathering exactly where water heater pilots, shop heaters, cord connections, and battery chargers sit. Work outdoors or with the door fully open so air moves near the ground, remove ignition sources from the space rather than trusting a switch, keep an extinguisher within arm's reach, and disconnect the battery negative cable before opening a line.

Relieving Fuel Pressure

Pull the fuel pump fuse, crank the engine until it stalls and will not restart, turn the key off, and disconnect the battery negative cable. Doing this in order is what keeps fuel in your container rather than across the frame and your forearms.

Next, remove the seat and side plastics to expose the tank, the pump module, and the hose run. Set a drain pan beneath the work and lay a rag over the first joint you plan to open, because a depressurized line still holds standing fuel. Slide any clamp well back along the hose before disturbing its fitting. On a locking coupler, depress the release tabs squarely and pull straight off with zero side load, since aged plastic collars snap when levered. At a barbed fitting, break the varnish bond with a gentle quarter twist before pulling, and slit a hardened section lengthwise with the razor rather than forcing it off the spigot. Photograph the routing before the hose is entirely free, noting how it clears the front differential of the 4x4 driveline, the power steering hardware near the steering shaft, and the frame structure that comes with the independent rear layout.

The New Hose Goes On

Cut the replacement to the exact length of the old piece, square across the end. Surplus length is a liability: it sags against a frame tube and wears through, or crowds the steering area where the EPS components already take up room.

Push each end onto its fitting until it bottoms out against the shoulder, and install everything dry. Grease, oil, and silicone spray all belong elsewhere on the machine, because on a fuel joint they give pressurized gas a slip path out from under the clamp and let the hose migrate off the barb over time. Softening a tight end briefly in hot water is the only help it should get. Seat each clamp just behind the raised bead and tighten evenly to snug, not crushed, since a band cutting deep into the rubber becomes the next leak. If the tank end is a self-locking quick-connect, push until it clicks and then tug firmly to verify it latched, adding no clamp. Return the hose to all of its factory clips before closing up.

Final Leak Sweep

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle spins the pump and pressurizes the line, letting you study both joints while the area is still clean and dry. Wipe them with a fresh rag and inspect again with the flashlight from below, where a droplet would collect first.

Start the engine and check a third time at idle, letting it run for several minutes and blipping the throttle so vibration factors in. Bear in mind that the fuel filter on this injected Kodiak lives inside the tank with the pump rather than inline on the hose you just changed, so a new line does nothing for a restricted filter. If fuel delivery still feels weak after a leak-free installation, that module is the next place to investigate. Once both joints stay dry, reinstall the plastics and seat, ride a short easy loop, and check underneath one final time.
