How to Change the Fuel Line on a 2021 Grizzly 700Fi EPS XT-R IRS

Nobody thinks about fuel hose until it lets go, and then it is the only thing they can think about. On a 2021 Grizzly 700Fi the hose is still relatively young, but heat, vibration, and modern pump gas all start working on it from day one. Understanding that clock, and knowing how to replace the hose on a pressurized injected system, keeps a small maintenance item from becoming a recovery mission.

The Clock That Starts on Day One

Fuel hose is a rubber compound held pliable by plasticizers, and heat cycling drives those compounds out of the wall a little at a time. The material gradually stiffens until it cannot flex with a chassis that works constantly over rough terrain, and once that happens, hairline cracks open at the bends and at the shoulders where clamps grip. Riders in dry, arid regions reach that point sooner, because low humidity accelerates the drying of the hose wall from the outside.

The bore has a separate enemy. Ethanol blended fuel attracts moisture from the air and works slowly on the inner liner, producing gum and softened material. That degradation concentrates in periods when the machine sits and fuel stands motionless against the liner rather than flowing through. A Grizzly that spends part of the year parked with a partial tank is aging its plumbing internally the whole time, which is why appearance alone is not a complete verdict on a hose.

Symptoms Worth a Closer Look

Any of these justify pulling the panels and inspecting:

  • Fuel pooling on the skid plate or dripping onto the floor after the quad has been sitting
  • A strong gasoline odor around the center of the machine, most obvious in the first minutes after shutdown
  • Cracks, crazing, or a chalky haze visible on the hose, especially at curves
  • A hose that feels stiff and glassy under a pinch instead of compressing softly
  • The engine bogging in a climb, hesitating under throttle, or surging lean like a low tank
  • Caked grime forming a ring at a fitting, the residue of fuel weeping and evaporating over time

Because the pressure side of an injected system can atomize a small leak into vapor, a smell with no visible puddle is still meaningful evidence.

Injection Rules for This Grizzly

The Fi designation confirms electronic fuel injection. An electric pump lives inside the fuel tank and pushes fuel under pressure to the throttle body, where the injector meters it. Gravity feed has nothing to do with it, and there is no petcock under the tank to shut off. So the hose you buy has to be rated for injection pressure and match the original inside diameter, the circuit has to be bled before any fitting comes loose, and line clamping pliers stand in for the shutoff valve this machine never had.

Filtration is packaged with the pump inside the tank rather than sitting inline on the visible hose. Draw a clean line between the two in your head: replacing the hose cures leaks, cracks, and collapse, while a restricted in-tank filter is a separate job and remains the suspect if starvation symptoms survive the new plumbing.

Assembling Tools and Making the Space Safe

Set out injection rated hose in the original inside diameter, new clamps sized to fit, a quick connect release tool if the pump plate uses a locking coupler, line clamping pliers, nitrile gloves, eye protection, a sealed fuel container, a drain pan, plenty of rags, a socket set, a screwdriver, and a sharp utility knife.

Then handle ventilation properly, because this is the genuine hazard in the job. Gasoline vapor is heavier than air, so it sinks and spreads along the floor where an open window above your head does nothing at all. Opening a pressurized fuel line in a closed garage that also contains a water heater, furnace, or shop heater is a real risk. Work outdoors when the weather allows, or with the door fully raised and a fan moving air across the floor to sweep vapor out at ground level. Shut off every pilot light and heating element in the space, keep an extinguisher within reach, and carry fuel soaked rags outside rather than piling them in a shop bin.

Freeing the Hose From Its Fittings

Bleed the pressure to begin: pull the fuel pump fuse from the box under the seat, let the engine run until it starves and stalls, turn the key off, and disconnect the negative battery cable. Remove the seat and the side plastics, tracking the XT-R trim fasteners as they come out, and follow the hose from the pump plate on the tank back to the throttle body.

Position the drain pan and drape a rag over the joint before you open it, since a bled line still carries residual fuel. Slide the clamps well clear of the barbs first. For a plastic quick connect, squeeze the release tabs squarely and draw the coupler straight off the nipple rather than levering it sideways, which stresses the collar. If hose has varnished onto a barb, rotate it gently to break the bond, and when it refuses to release, slit it lengthwise and peel it off instead of prying on the fitting.

Trace the routing before the original is gone. With four wheel drive and independent rear suspension, this chassis has front differential hardware and rear linkage that create clearance points a simpler 2WD layout would not, and the hose is clipped to clear all of it. Photograph each clip while the old hose is still in place.

Installation and Verification

Cut the replacement to the exact length of the original. Extra hose does not sit still: it sags onto a frame tube and chafes, or drifts toward the exhaust where heat shortens its life. Push each end fully onto its barb until it bottoms out, and do all of it dry. Grease, oil, and silicone are off limits on a sealing surface, because lubricant gives pressurized fuel a channel to creep along. Hot water for a few seconds is the right way to soften a hose end that fights you.

Place new clamps just behind the raised bead at each fitting and tighten them evenly, snug enough to seal without deforming the hose. A self locking quick connect needs no clamp at all: press it on until the collar clicks, then pull firmly to confirm the latch caught. Feed the hose back through every original clip so it stays clear of the driveline, the suspension, and hot surfaces.

Reinstall the fuse, Reconnect the battery, then cycle the ignition on and off several times without cranking. Each cycle runs the pump and pressurizes the hose so you can inspect both joints while everything is still dry, which makes a slow weep obvious. Wipe the fittings clean, look and feel for any fuel forming, then start the engine and check again at idle for several minutes. A slow lap and one final inspection while the machine is warm finishes the job.
