Fuel hose is a consumable. That surprises owners of a machine as modern as the 2021 Polaris Sportsman 570 EPS, but the length of rubber carrying fuel from tank to engine is aging every day whether the quad moves or not. Understanding the two separate processes chewing on it tells you when to replace it proactively instead of reactively.
Two Kinds of Damage, One Piece of Rubber
From the outside in, heat cycles off the ProStar 567cc single and general weather exposure slowly drive out the plasticizers that give the hose its flexibility. The wall stiffens, and once it can no longer move with a vibrating single-cylinder engine and a chassis that twists over rough terrain, fine cracks open at the bends and where the hose meets a barb. Dry climates make this worse: arid air pulls residual moisture out of the rubber and hardens it from the surface inward, which is why identical machines in high desert country show brittleness years before the same units in humid regions.
From the inside out, ethanol-blended pump gasoline does different damage. Ethanol attracts atmospheric moisture and gradually attacks the hose liner, leaving gum deposits and softening the inner wall. That process runs fastest when fuel sits unused in the line for weeks at a stretch. The net effect is a hose that can be brittle on the exterior and degraded on the interior simultaneously, which is precisely why appearance alone is a poor gauge of condition.
Confirming the Fuel System Before You Start
This Sportsman is electronically fuel injected. There is no petcock under the tank, nothing to rotate to off, and no gravity feed to interrupt. Fuel is pushed under pressure by a pump inside the tank, and that pressure persists in the hose after the key comes out. Practically, that means you relieve system pressure on purpose before touching a fitting, and you bring line-clamping pliers to pinch off flow in place of the shutoff valve this machine does not have. Expect a conventional clamp at the throttle body and possibly a self-locking quick-connect coupler at the pump flange, which takes no clamp.
Symptoms Worth Investigating
- A gasoline smell around the seat and tank, most pronounced in the minutes right after shutdown
- A damp patch or puddle beneath the mid-chassis following an overnight sit
- Crazing, chalkiness, or a section of hose that feels rigid when you squeeze it
- Bogging when the machine is working, hesitation off idle, or an engine that acts starved with a full tank
- Grime caked in a ring at a fitting, the calling card of fuel that has seeped and dried many times over
On a pressurized system, escaping fuel frequently atomizes and evaporates before it drips, so a repeatable smell with no visible puddle is a real finding rather than a false alarm.
Assembling Tools and Working Safely
Lay out nitrile gloves and eye protection, a drain pan, a sealed fuel-rated container, replacement hose in the correct inside diameter rated for injection pressure, fresh clamps in the existing style, a quick-disconnect release tool, line-clamping pliers, a socket set, a small flat blade, a razor knife, and clean rags. Doing this first is not fussiness; once a fitting is open, you want both hands available.
Then think about the space. Gasoline vapor is heavier than air, so it settles along the floor and travels toward whatever ignition source sits down there rather than venting out an open window overhead. Work outdoors or with the door open all the way, shut down space heaters and hot work lights, and stay clear of appliances with standing pilot flames. Keep gloves on for the duration, because gasoline strips the oils out of your skin quickly.
Getting the Old Line Off the Machine
Relieve pressure first. Pull the fuel pump fuse or relay, crank the starter for a few seconds until the engine stalls or refuses to catch, switch the key off, and disconnect the battery negative cable. Remove the seat and the side panels covering the tank and the hose run heading forward toward the throttle body.
Position the drain pan and drape a rag over the first joint you plan to open, since a depressurized hose is still full of fuel. Slide any existing clamp well back along the hose before you disturb the connection. For a locking quick-connect, press the tabs evenly and pull the coupler straight off the port; levering sideways is how brittle plastic collars crack. On barbed fittings, break the varnish bond with a gentle twist rather than a hard pull, and if the hose refuses to release, slit it lengthwise with a razor and peel it away to protect the barb underneath.
Record the routing before the line is fully clear. As a 4x4, this Sportsman routes its hose past front differential hardware and through frame clearance points a two-wheel-drive machine would not have, with retaining clips holding it away from heat and moving parts. Photos make reinstallation straightforward.
Installation, Leak Check, and Finishing
Cut the replacement to the exact length you removed. Extra hose is not a margin of safety; it rubs on the frame or drifts toward hot exhaust. Push each end fully onto its barb until it bottoms against the shoulder, and do it dry. Grease, oil, and silicone spray have no place on a fuel fitting, because lubricant on the sealing face is how pressurized fuel finds a path past a clamp that feels perfectly tight. Thirty seconds in hot water is the correct way to soften a resistant hose end.
Set new clamps just behind the raised bead on each fitting and tighten them evenly. A self-locking quick-connect clicks when it seats, and a firm pull confirms the latch; that style stays clamp-free. Return the hose to every original clip so it holds position clear of the driveline and heat sources.
Reinstall the fuse or relay, Reconnect the battery, and cycle the ignition on and off five or six times without cranking. Each cycle primes the pump and pressurizes the circuit, which is your best chance to catch a weep while the surrounding area is clean and dry. Wipe both joints with a fresh rag and look for transfer. Start the engine, let it idle for several minutes, and inspect once more at full running pressure before the bodywork and seat go back on.
Last thing to remember: on the injected 570 the fuel filter lives inside the tank as part of the pump assembly rather than sitting inline on the hose. A new line fixes a leaking line. If bogging or starvation continues after a leak-free install, that in-tank module deserves your attention next.
