Fuel Line Wear and Replacement on a 2021 Polaris Sportsman 570

Riders sometimes assume a hose either leaks or it does not, but fuel line failure is a gradual chemical and mechanical process with a long middle stage. Grasping that process is what lets you replace the line on a 2021 Sportsman 570 while it is parked in your shop instead of stranded at the far end of a trail. This machine is fuel-injected, built around the ProStar 567 single, which means the supply hose runs at pump pressure from an in-tank module and there is no petcock to close before you open it.

The Slow Death of a Fuel Hose

Fresh hose is flexible because the rubber compound carries plasticizers. Heat cycles from the engine and the endless vibration of a working utility quad drive those additives out over time, and as they leave the hose becomes progressively harder. A hard hose cannot absorb chassis movement, so fine cracks appear at bends and clip points and then migrate inward through the wall. Dry, low humidity regions speed this up because arid air draws residual moisture out of the hose from the outside.

Meanwhile the inner liner faces ethanol-blended pump fuel. E10 pulls water out of the atmosphere, and fuel that stands motionless in the line through months of inactivity slowly breaks the liner down while depositing gum and varnish at the barb joints. Those two mechanisms progress independently, which is the reason a hose can look and feel acceptable from the outside while its interior is already shedding fine material toward the injector. Treating years in service as a valid replacement trigger is entirely reasonable on a machine of this age.

Reading the Warning Signs

  • Raw fuel odor around the tank, most obvious in the first minutes after shutdown while the circuit still holds pressure
  • A dark crust or caked dust ring at either fitting, left by seepage that has dried repeatedly
  • Surface checking, a chalky finish, or a hard glassy section you can feel by squeezing along the hose
  • A stain, damp patch, or actual puddle beneath the machine after it has been parked
  • Bogging under load, hesitation on a hard pull, or a lean feel that mimics running low on fuel

Because a pressure side pinhole often atomizes escaping fuel into vapor that evaporates before it drips, a clean floor is not proof of a sound hose on this injected 570.

Getting Organized Before You Start

  • Hose rated for fuel-injection pressure and matched to the original inside diameter, not carburetor grade line
  • New clamps in the correct style and size, plus a quick-disconnect release tool if locking couplers are fitted
  • Line-clamping pliers for pinching off low pressure or vent hose, since the platform has no shutoff valve
  • An approved sealed container, a shallow drain pan, and a good supply of rags
  • Nitrile gloves, a razor knife, a flashlight, and sockets for the seat and side panels

Take ventilation seriously. Gasoline vapor is heavier than air, so it sinks and travels along the floor toward pilot lights, heaters, and power tools rather than dispersing upward. Move the machine outside or open the overhead door fully with a fan at floor level pushing air out. Keep an extinguisher within reach and keep gloves on the whole time, because fuel strips the oils out of skin instantly.

Depressurizing and Freeing the Old Line

Pull the fuel pump fuse or relay, then crank the engine until it runs out of supply and dies. That releases the pressure. Switch the key off and disconnect the battery negative cable. Remove the seat and the side plastics needed to reach the tank flange and the hose run climbing to the throttle body. Set the pan underneath and lay a rag over the first joint before opening it, since standing fuel remains in the hose whatever the pressure state.

Slide clamps well back along the hose before disturbing a fitting. On a quick-connect coupler, depress both tabs evenly and pull straight off the nipple; angled leverage cracks plastic that has gone brittle. Where varnish has bonded hose to barb, break the bond with a light twist, and if it holds, slit the hose lengthwise with the razor and peel it away instead of prying at the fitting. Photograph the path before the old hose is fully out. This is a 4x4 chassis, so the front differential and driveline hardware require a longer routing with more clearance points and clips than a two wheel drive layout does.

Installation Without Shortcuts

Cut the replacement to the same length as the original. Extra hose accomplishes nothing and eventually chafes a frame edge or sags toward something that turns. Push each end fully onto its barb until it bottoms out, and do it dry. Grease, oil, and silicone spray belong nowhere near a fuel fitting, because a lubricated sealing surface hands pressurized fuel a path out beneath the clamp. Soften a stubborn end in hot water for a few seconds instead.

Set fresh clamps just behind the raised bead on each fitting so they cannot migrate, and tighten them evenly, firm enough to seal without pinching the hose flat. A self-locking quick-connect takes no clamp: push until the collar clicks audibly, then tug firmly to verify the latch caught. Reinstall the hose in each original clip so it keeps its designed clearance from exhaust heat and the front drive components.

Verifying and Wrapping Up

Refit the fuse, Reconnect the battery, and cycle the key on and off five times without cranking. Each cycle spins the pump and pressurizes the line while the surrounding area is dry, which is exactly when a weep announces itself. Examine both joints closely, wipe them clean, and check again. Then start the engine and hold a fresh rag near each fitting for a minute or two at idle before the plastics and seat are reinstalled.

Remember where the filter lives on this platform. On the injected 570 it is integrated into the in-tank pump assembly rather than sitting inline on the visible hose, so a new line cannot fix a restricted element. If fuel delivery complaints outlive a clean installation, that module inside the tank is the logical next step.
