That single wet spot is worth taking seriously on this machine, because the 2021 Sportsman 570 6x6 runs the ProStar 567cc single with electronic fuel injection. There is no petcock to reach under and close, and the hose you are looking at is part of a pressurized circuit fed by a pump that lives inside the tank.

Symptoms That Point Straight at the Hose

Fuel plumbing gives warnings long before it strands you. Run through this list before you tear anything apart:

  • A puddle or damp patch beneath the machine after it has sat overnight, usually toward the middle of the chassis rather than at the very front or rear
  • Raw gasoline smell that hangs around the seat area, strongest in the first few minutes after shutdown while the system still holds pressure
  • Visible checking, fine cracks, or a chalky gray cast on the hose surface, especially where it bends
  • An engine that bogs pulling a loaded rear bed uphill, stumbles off idle, or behaves like the tank is nearly empty when it is not
  • A ring of caked dust or grime at a fitting, which is dried fuel residue collecting dirt

Injected machines complicate the puddle test. A pinhole on the pressure side can atomize fuel into a fine mist that evaporates before it ever drips, so the smell shows up while the stain never does. Trust your nose here as much as your eyes.

Why the Rubber Stops Being Rubber

Fuel hose ages from both directions at once. On the outside, engine heat cycles and years of sun exposure drive out the plasticizers that keep the wall soft, leaving a stiff, glassy tube that no longer flexes with the chassis. Riders in dry, low-humidity country see this happen faster, because arid air pulls moisture out of the hose wall and speeds the hardening. On the inside, ethanol-blended pump gas absorbs water and slowly attacks the liner, so a line can soften internally while its exterior turns brittle. Add the constant vibration a single-cylinder 570 puts into the frame and the flex that a long six-wheel chassis generates over ruts, and the cracks find the stress points first.

Gathering Tools and Setting Up Safely

Lay everything out before the first fitting comes loose. You want both hands free once fuel is involved.

  • Nitrile or rubber gloves — gasoline strips skin oils fast and carries additives you do not want soaking in
  • A sealed metal or fuel-rated container to catch what drains out
  • Replacement hose rated for injection pressure in the correct inside diameter, not low-pressure carburetor tubing
  • Fresh clamps matched to the style already on the machine, plus a quick-disconnect release tool if a locking coupler is used at the pump flange
  • Line-clamping pliers, since this Sportsman has no fuel valve to shut off flow
  • Socket set and a small flat blade for the seat, side panels, and hose retaining clips
  • Clean rags and a drain pan

Do this outdoors or with the shop door fully open. Gasoline vapor is heavier than air, so it settles and pools at floor level where an open window six feet up does nothing for you. Kill every ignition source in the area, including work lights with hot bulbs and any pilot flame on a water heater or shop furnace sharing the space.

Relieving Pressure and Freeing the Old Line

Start by taking the pressure out of the system. Pull the fuel pump fuse or relay, crank the engine for a few seconds until it stalls or refuses to fire, then switch the key off and disconnect the battery negative cable. Remove the seat and the side panels that cover the tank and the run of hose heading toward the throttle body. Slide the drain pan underneath and drape a rag over the first joint you open, because even a depressurized line holds residual fuel that will run out the moment it separates.

Work clamps well back along the hose before twisting anything. If a quick-connect coupler is present, press the locking tabs squarely and pull straight off without levering to the side — the plastic collars grow brittle with age and snap if you pry them. Break the varnish bond at each barb with a gentle twist rather than a hard pull. When a hose refuses to release, slit it lengthwise with a razor and peel it off the fitting instead of risking damage to the barb or the throttle body spigot.

Pay attention to how the line lies as it comes out. The 6x6 is a six-wheel-drive chassis with a longer frame, an additional rear driveline, and extra crossmembers a four-wheel machine does not carry, so the hose threads through more clearance points and sits in more clips than you might expect. Photograph the routing before the old hose is fully free.

Installing the New Hose

Cut the replacement to match the length you removed. Extra hose is not insurance; a long line chafes against the frame or drifts toward a hot surface. Push each end fully onto its barb until it seats against the shoulder, and do it dry. Grease, oil, and silicone spray all belong nowhere near a fuel fitting, because any lubricant on the sealing face gives pressurized fuel a path to creep past the clamp. If the hose is stubborn, dip the end in hot water for thirty seconds to soften it enough to slide on unaided.

Set new clamps just behind the raised bead on each fitting and tighten them evenly. Where the machine uses a self-locking quick-connect at the tank, push until you feel and hear the collar click, then tug firmly to confirm it has latched. Those fittings need no clamp and should not get one. Return the hose to every original clip so it stays clear of the driveline, steering components, and exhaust heat.

Confirming the Repair Holds

Reinstall the fuse or relay, Reconnect the battery, then cycle the key on and off four or five times without starting. Each cycle runs the pump and builds pressure, letting you inspect every joint while the surrounding area is still bone dry. Wipe both connections with a clean white rag and look for the faintest color transfer. Then start the engine, let it idle several minutes, and check again while the system is under full running pressure. Only after that should the plastics and seat go back on.

One last note specific to this platform: the fuel filter on the injected 570 is part of the in-tank pump module rather than sitting inline where you can reach it. New hose will not cure a restricted filter, so if the 6x6 still bogs or starves for fuel after a clean install, the pump assembly inside the tank is your next stop.
