Replacing the line on a 2021 Scrambler XP 1000 S is inexpensive preventive work, and understanding how this machine moves fuel is what keeps the job clean.
Failure Modes You Cannot See From Outside
A fuel line degrades along two independent paths. The rubber loses the plasticizers that make it flexible, and as those compounds migrate out the hose becomes rigid. A rigid hose no longer soaks up vibration or thermal movement, so it develops fine cracks at bends and wherever a clamp concentrates stress. Engine heat pushes that process along, and the long-travel suspension on the S model means the chassis is working hard even when the pace looks relaxed.
The fuel itself is the second path. Ethanol-blended gasoline attracts moisture, and any hose that sits full of E10 while the machine goes unused develops a softened inner liner along with gum deposits that can shed loose later. Arid climates worsen the outer surface, since dry air steadily draws moisture out of the hose wall. This is why a hose that looks fine to the eye can already be feeding debris toward the injectors.
Confirming the Fuel System Before You Start
The XP 1000 S is fuel injected, and every step below reflects that. Fuel is pushed forward to the throttle body by an electric pump mounted inside the tank, which means there is no petcock to close and no gravity feed to interrupt. Raise the seat and you will find the pump and sender module bolted through the tank top with a wiring connector plugged into it, and the outgoing hose typically ends in a plastic quick-connect rather than a plain barb.
Pressure remains in that line well after shutdown, so the job opens electrically. Pull the fuel pump fuse or relay, crank the engine until it dies from starvation, shut off the key, and disconnect the negative battery cable. The S also runs all-wheel drive on a wide-stance chassis, so the front differential and its supporting frame structure sit close to the hose path and tighten up the available access.
Warning Signs on the Trail and in the Garage
Look for these before the hose forces the issue:
- A damp patch or puddle under the machine after it has been parked
- Gasoline you can smell near the tank, sharpest in the first minutes after the engine stops
- Hairline checking, a chalky bloom, or a stretch of hose gone hard to the pinch
- Bogging when the engine is loaded, hesitation on hard throttle, or symptoms that mimic an empty tank
- A band of caked dirt at a fitting, which builds where fuel seeps out and dries again and again
An injected system muddies the visual check. Pressurized fuel escaping a small breach frequently atomizes and vanishes before it drips, so treat a persistent smell as real evidence even with dry ground below.
Getting Equipped and Working Safely
Have everything on hand before the fuel system is opened:
- Nitrile or rubber gloves, since gasoline defats skin in minutes
- An approved sealed container for captured fuel, not an open bucket
- New hose rated for fuel injection pressure in the correct inside diameter
- Clamps matching the style you find installed, plus a quick-disconnect tool if the tank fitting uses a locking collar
- Line-clamping pliers to pinch off a section, standing in for the missing petcock
- Sockets for the seat and plastics, a small flat-blade screwdriver, and plenty of rags
The safety note here is not filler. Gasoline vapor is heavier than air, so it settles across the floor and drifts toward water heater pilots, shop heaters, and anything else at ground level. Work outdoors if the weather allows. Indoors, open the overhead door completely and place a fan low to the ground exhausting air out, keep all ignition sources clear, and set an extinguisher within a step of the work.
Freeing the Old Hose From Both Ends
Once the circuit is bled and the battery is disconnected, take off the seat and the panels covering the tank so the whole run to the throttle body is visible. Slide a drain pan under the low point and wrap a rag around each fitting before you open it, because a depressurized hose still holds fuel that will run out immediately.
Move any clamp well back along the hose before the joint is disturbed. Quick-connect couplers want both locking tabs squeezed squarely and a straight axial pull; sideways prying splits plastic that has aged in position. If varnish has glued the hose to a barb, a gentle twist usually breaks the bond, and if it does not, cut the hose lengthwise and peel it away rather than risking the fitting itself. Photograph the routing, clips, and clearance points around the front driveline before the old line is fully out.
New Hose In, Then Verify Under Pressure
Trim the replacement to the original length instead of leaving slack. A hose that is too long chafes on a frame edge or wanders toward the driveline, and neither reveals itself until damage is done. Seat both ends fully onto their fittings, all the way to the shoulder, and assemble dry. Grease, oil, and silicone spray stay out of this entirely, because a lubricant film on the sealing surface is exactly what lets pressurized fuel weep past a clamp. Hot water is the only assembly aid a tight hose end needs.
Install fresh clamps just behind the raised bead on each fitting, tightened evenly so the hose is gripped without being deformed. A self-locking quick-connect at the tank pushes on until it clicks and should not receive a clamp; verify the latch with a solid pull. Route the hose back through every factory clip so it stays clear of hot exhaust and rotating parts.
Then test it before riding. Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line each cycle. Wipe both joints with a clean light-colored rag and watch for a stain returning. Start the engine, let it idle for several minutes, and inspect a final time with everything hot and at full working pressure. Bodywork goes on last, once you are satisfied nothing is seeping.
Keep one detail in mind about this platform. The fuel filter is integrated with the in-tank pump assembly rather than sitting inline where it can be swapped on the visible hose. Fresh line ends a leak, but continued fuel starvation after a clean install points inside the tank rather than at the hose you just replaced.
