First Question: Petcock or No Petcock?

Answer it before you buy a single part. The 2021 TRX520 Rubicon 4x4 DCT EPS is fuel injected, which means there is no petcock under the tank, no gravity feed to wait out, and no float bowl drain screw to crack. An electric pump sits inside the tank and pushes fuel through a pressurized hose to the throttle body, and that hose is live any time the key is on. On a carbureted quad the shutoff valve is the whole safety step. On this machine you interrupt the pump circuit and bleed pressure electrically, and depending on the plumbing you may be releasing a self-locking quick-connect coupler instead of loosening a clamp.

Note the chassis too. This is a 4x4, so a front differential, driveshaft, and their mounting hardware take up space under the forward frame, and the hose passes clearance points a two-wheel-drive quad never encounters. Add the DCT case and the electric power steering assembly and you have a genuinely tight working area, which is why the bodywork comes off rather than you reaching blind through a gap.

How Fuel Hose Ages Out

Fuel line stays soft thanks to plasticizers mixed into the rubber, and engine heat slowly cooks those out over the years. As the wall stiffens, the hose loses its ability to flex with the frame, and the surface starts to check. Those checks turn into cracks, geneRally at the point that sees the most movement. Owners in dry, high-desert country watch this happen earlier than they expect, because low ambient humidity draws moisture out of the rubber and speeds the hardening.

Ethanol handles the other half. E10 sitting in a parked Rubicon absorbs moisture and gradually attacks the inner liner, softening it from within and releasing fine material into a fuel system that has little tolerance for debris. A hose failing from both directions can still look presentable, which is exactly the trap. Age and how the hose feels between your fingers are better evidence than a quick glance.

Catching Trouble Before It Strands You

  • Fuel standing on the skid plate or a fresh stain on the floor beneath the tank
  • A gasoline smell that hangs around the machine, sharpest in the minutes after you shut it down
  • Fine cracking, a chalky gray surface, or a hard section that will not squeeze
  • Bogging on a climb, hesitation as you roll onto the throttle, or behavior that copies a nearly empty tank
  • A caked ring of dirt at a fitting, the signature of fuel that has seeped and dried over many rides

On a pressurized system a small leak may atomize and evaporate rather than drip, so a persistent fuel smell counts even with a spotless floor.

Assembling Tools and Managing the Fuel Safely

  • Nitrile or rubber gloves
  • Hose rated for fuel-injection pressure in the correct inside diameter, not general purpose carburetor line
  • New clamps in the style already on the machine, plus a quick-disconnect release tool if a coupler is used
  • Line-clamping pliers, standing in for the shutoff valve this model does not have
  • An approved sealed fuel container and a shallow drain pan
  • Sockets for the panels, a small flat-blade screwdriver, a razor blade, and rags

Handle the gasoline with genuine care. Vapor is heavier than air, so it sinks and pools at floor level, which is exactly where you will be crouched. Do the work outdoors if you can, and if not, open the door completely and put a fan on the floor pushing air out of the building. Battery chargers, torpedo heaters, water heater pilot lights, and anything that sparks need to be well clear of the area. Wait for the engine to cool fully before starting.

Disconnecting and Removing the Line

Begin with the pressure. Pull the fuel pump fuse or relay, bump the starter until the engine quits, turn the key off, and disconnect the negative battery terminal. Remove the seat and the tank plastics so both ends of the hose are exposed at once. Position the drain pan and keep a rag pressed against each joint as it separates, because residual fuel always finds a way out of a bled line.

Slide spring clips or screw clamps well back along the hose before disturbing the connection. Quick-connects release when you press their tabs squarely and pull straight off; levering sideways is how a brittle collar cracks. When varnish has bonded old hose to a barb, twist it gently to break the seal rather than pulling hard on a fitting you would rather not damage, and slit the hose lengthwise with the razor if it truly will not budge. Before the hose is out of the chassis, photograph the routing and each retaining clip, especially where it navigates around the front driveline.

Installing the Replacement

Match the new hose to the length of the old one. Slack is not a safety margin; it drifts once the plastics are reinstalled and eventually chafes a frame tube or rests on something hot. Push each end fully onto its barb until it bottoms, and install it dry. Grease, oil, and silicone spray stay away from fuel fittings entirely, because a lubricated sealing surface lets pressurized fuel creep past even a correctly tightened clamp. A fifteen second dip in hot water softens a stubborn hose end enough to slide it home.

Set the clamps just behind the raised bead on each fitting and tighten evenly, snug but not crushing. Self-locking quick-connects need no clamp at all: push until you hear the click, then pull firmly to prove the latch engaged. Feed the hose back through every factory guide so it stays clear of the differential hardware, the steering components, the transmission case, and the exhaust.

Pressure Check and Cleanup

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle runs the pump and pressurizes the hose, which is the easiest way to catch a weeping joint before the engine ever fires. Dry both connections with a clean rag, look closely for beading, then start the machine, let it idle for several minutes, and inspect once more after a light rev. Only when everything stays dry does the bodywork go back on.

Keep one thing in mind going forward. On this injected Rubicon the fuel filter is part of the in-tank pump assembly rather than an inline piece on the visible hose, so a new line will not resolve a restriction there. If the machine still feels starved after a leak-free install, the in-tank unit is the next place to look.
