Assembling Your Parts and Tools First
A fuel line job goes badly when you have to walk away mid-repair with an open fitting dripping onto the skid plate. Lay out everything for your 2021 TRX520 Foreman before touching a clamp.
- Replacement hose rated for fuel-injection pressure, cut from stock matching the original inside diameter
- New clamps of the correct style and size, or a small assortment kit
- Line-clamping pliers, which take the place of the fuel valve this machine does not have
- A quick-connect release tool sized for the coupler at the tank, if yours uses one
- Rubber or nitrile gloves and eye protection
- A fuel-rated drain container with a lid, plus a funnel
- Metric sockets and a Phillips driver for the seat and fender fasteners
- A generous pile of clean rags
Buy the hose slightly long and trim to fit rather than hoping a pre-cut length reaches. Injection-rated line is stiffer than the soft hose used on older carbureted quads, and it will not stretch to make up a shortfall.
Confirming What Kind of Fuel System You Are Working On
This Foreman is fuel injected. Honda's PGM-FI setup on the 2021 TRX520 uses an electric pump mounted inside the tank feeding a pressurized line forward to the throttle body, and it does not use a petcock. If you have worked on older utility quads and your instinct is to reach under the tank for a fuel valve, adjust that habit now. There is nothing there to turn.
Two things follow from that. First, the line holds pressure after shutdown, so it has to be bled down deliberately before you open anything. Second, the fuel filter is integrated into the in-tank pump module rather than clipped inline where you can see and change it, so this job addresses the hose and only the hose.
The Reasons Rubber Lines Reach the End of Their Life
Fuel hose ages from the outside in and the inside out at the same time. The plasticizers that keep the wall flexible slowly leave the material, and the hose turns stiff. Once it is stiff, the vibration from the big single and the flexing of the chassis on rough ground stop being harmless and start opening hairline splits, almost always at a bend or right where the hose meets a barb.
Dry climates speed this up noticeably. With little ambient moisture, the rubber gives up what it has and hardens faster than the same hose would in humid country. Working from the other side, ethanol-blended gasoline pulls water into the fuel and begins degrading the inner liner, particularly during the stretches when a working Foreman sits parked between seasons. The combination produces a hose that feels firm on the outside while quietly breaking down inside, which is the version that leaves you stranded without warning.
Spotting Trouble Before It Costs You a Ride
Walk around the quad with a flashlight and check for the following.
- Fuel staining or a fresh wet spot under the tank or on the frame below it
- A sharp gasoline smell that hangs around the machine after it has been shut down
- Visible surface cracks, a hard glazed feel, or swelling and mushiness near a fitting
- Hesitation, bogging, or a lean stumble under load that clears up briefly after a restart
- Grit stuck in a ring around a connection, a reliable sign fuel has been weeping and drying there
Because this is a pressurized system, a small breach can spray a fine mist that evaporates before it drips. If the smell is there but the floor is clean, keep looking rather than dismissing it.
Safety Groundwork Nobody Should Skip
Move the Foreman outside or open the shop up completely before starting. Gasoline vapor sinks and pools near the floor, so ventilation at ground level is what actually protects you. Shut off anything with a pilot light, keep chargers and grinders out of the space, and set a fire extinguisher where you can reach it without standing up. Gloves are not about tidiness either; gasoline strips skin oils fast and carries through the skin readily.
Removing the Old Hose
Relieve the pressure first. Pull the fuel pump fuse, crank the engine for a couple of seconds until it stalls, switch the key off, and disconnect the battery negative terminal. On an electric shift model, disconnecting the battery also keeps the shift actuator from cycling while you work.
Lift the seat and remove the plastics covering the tank outlet and hose run. Slip the drain pan under the connection and lay a rag over the fitting to catch the residual fuel still standing in the line. Slide clamps back along the hose before you disturb them. For a locking coupler, depress the tabs evenly and pull straight off, never prying at an angle, because the plastic collars turn brittle with age.
Break each end loose with a gentle twist to defeat the varnish that has glued the rubber to the barb. If a section will not come, cut it lengthwise and peel it off; a fitting is worth far more than the hose you are throwing away. Trace and photograph the routing while the old line is still in place. As a 4x4 with power steering, this Foreman has front driveline hardware and steering components crowding the same area, and the hose follows a specific path around them that you want to reproduce exactly.
Installing and Securing the Replacement
Match the new hose to the old length, cutting the end square with a sharp blade so it seats cleanly. Push each end onto its barb until it bottoms fully. Install it dry, with no grease, oil, or spray lubricant on the fittings, because any film on the sealing surface becomes a leak path once the pump comes up to pressure. A brief soak of the hose end in hot water is the right way to make a tight fit go on.
Place fresh clamps just behind the bead on each fitting and snug them evenly rather than crushing the hose. Quick-connect ends need no clamp at all, only a firm push until the collar clicks and a solid tug to verify the latch. Reseat the hose in its original clips so it stays away from the exhaust and clear of the front differential and steering linkage.
Leak Check and Final Cleanup
Put the pump fuse back, Reconnect the battery, and turn the key on and off four or five times without cranking. Each cycle runs the pump and loads the line with pressure, which gives you a dry-surface look at both joints. Inspect closely, dab with a clean rag, then fire the engine and check again at idle and with a few throttle blips.
Give it several minutes of leak-free running before the bodywork goes back on, and check once more after the first short ride while everything is still hot. One last note worth carrying forward: since the filter on this 2021 TRX520 sits inside the tank with the pump, a fresh line will not fix a restricted filter. If fuel delivery is still soft after a clean install, that module is where to look next.
